Replacing a Cracked Fuel Line on a 1997 Kawasaki Bayou 400 4x4

Pull the seat off a 1997 Bayou 400 4x4 that has spent its life outdoors and the fuel hose usually tells the story immediately. It has gone from soft black rubber to something closer to a stiff gray tube, and the surface has a dull, checked texture instead of a smooth sheen. That hose is not a maintenance item you can defer. It is the one component in the fuel path whose failure puts raw gasoline on a hot engine.
Understanding the Fuel Path on This Machine
The Bayou 400 is carbureted, which puts this job firmly in the category of simple mechanical work. A manual petcock is mounted at the tank and physically stops fuel flow when you turn it off. From that valve, one length of rubber hose runs down to the carburetor inlet, moved entirely by gravity. Nothing is pressurized, there is no electric pump and no fuse to pull, and the carburetor float bowl has a drain screw at the bottom for emptying the low point deliberately. Some machines also carry a small inline filter in that run, which is worth replacing while you are in there.
This is the four-wheel-drive Bayou, so the front differential and driveshaft occupy space that is empty on a two-wheel-drive chassis. The hose therefore passes an additional clearance point or two on its way forward. Take thirty seconds with a light to follow the whole run and note every clip and gap before you disconnect either end.
Symptoms That Say Replace It Now
Some of these you find by looking, others by riding:
- Fuel pooling on the skid plate or ground under the tank area after the machine sits
- A strong gasoline smell that lingers in an enclosed space long after shutdown
- Cracks, splits, or a chalky white bloom anywhere along the hose
- A hose that is hard and unyielding when squeezed, sometimes crackling audibly
- Dried fuel residue at a barb that has trapped dust into a dark ring
- Engine bogging, hesitating under throttle, running lean, or behaving as though the tank is low when it is not
The running symptoms deserve emphasis. A hose that is degrading internally sheds material into the carburetor, and debris on the float needle seat causes either flooding or fuel starvation depending on where it lands. Chasing that with jetting changes wastes an afternoon.
Why Rubber Fails on a Machine This Age
Fuel hose has a shelf life that runs whether or not the Bayou gets used. The additives that keep the wall pliable slowly leave the rubber, and what stays behind is brittle. Heat radiating off the air-cooled cylinder speeds that loss up considerably, and riders in dry climates see it faster again, because arid air draws moisture out of the hose and hardens it from the outer surface inward. Once flexibility is gone, ordinary washboard vibration converts microscopic checking into a real crack.
Working the other direction, ethanol in modern pump gas absorbs water and slowly attacks the hose liner, and fuel that sits unused for months does the heaviest damage. The result is a hose that is simultaneously hard on the outside and disintegrating on the inside. On a 1997 machine, hose age by itself is enough justification to replace, even without a visible symptom.
Setting Up: Tools, Parts, Ventilation
Collect these before starting: gasoline-rated hose matched to the original inside diameter with a little extra length, new clamps in pinch or worm-gear style, nitrile gloves, safety glasses, a sealed fuel container, a drain pan, a short piece of clear tubing, screwdrivers, needle-nose pliers, a compact socket set, a sharp utility blade, and a generous stack of rags.
Then think about the air you are working in. Gasoline vapor is heavier than air and settles at floor level, so opening a high window accomplishes nothing — you need the door open with genuine cross-ventilation, or the machine outside on the driveway. Get every ignition source out of the space, especially anything low: unvented heaters, hot work lights, grinders, torches. Keep an extinguisher within reach, and seal the fuel container the moment you finish draining rather than leaving an open pan of gas beside you.
Old Hose Out
Shut the petcock and pause a moment. Remove the seat and any panel that blocks access to the tank valve and the carburetor. Slide the drain pan under the engine, run the clear tubing from the float bowl drain into your container, open the screw, and let the bowl and hose empty out before closing it.
Move both clamps back along the hose, away from the fittings. Old hose is effectively glued to its barb by fuel varnish, so twist it lightly to shear that bond instead of hauling on it. If it stays put, slit the hose lengthwise with the blade and peel it off. Levering with a screwdriver risks the petcock outlet or the carburetor inlet, and neither is a casual part to replace on a machine of this vintage. Keep the removed hose to measure against.
New Hose In, Then Confirm It Is Dry
Trim the replacement to match the old length so the routing stays identical — extra length lets the hose sag into the exhaust or rub a frame tube, and a short piece pulls on both barbs constantly. Slide each end on dry and push until it bottoms against the fitting shoulder. Do not use grease, oil, or silicone on the fittings under any circumstances; anything slick on the sealing surface gives fuel a path to creep out once the system warms. Soften an obstinate end in hot water instead. Put each clamp just behind the raised bead, tighten firmly and evenly without biting into the rubber, and route the hose back through its original guides so it clears the front driveline and stays well away from the cylinder and header.
Open the petcock and let the line load under gravity. Give it a full two or three minutes, then wipe both joints with a dry rag and look closely for any bead of fuel forming. Fire the engine and repeat the inspection while it idles, because running vibration reveals a marginally tight clamp that a static test will not. Ride slowly around the yard, park, and check underneath one final time before you consider the job done.
