The Clues That Answer the Question
A failing fuel line on a 1997 Bayou 300 4x4 announces itself in small ways long before it strands you. The most obvious is a wet spot or dark stain on the floor under the fuel valve after the machine has been parked for a night. Close behind that is smell — a persistent gasoline odor inside a shed or garage means fuel is escaping somewhere, and on this machine the hose is the most likely candidate.
Then there are the tactile clues. Squeeze the hose along its length. It should feel soft and spring back; if it feels like hard plastic tubing and creaks when flexed, it is done. Look at the bends with a bright light for fine crazing or a chalky gray surface, and check both fittings for a ring of dirt stuck to slightly damp rubber, which is what a slow weep looks like after it has collected dust for a few months.
Finally, consider how the engine behaves. A compromised line makes the Bayou bog on climbs, hesitate off idle, or lose power at higher rpm as if the tank were running dry. Because this system is gravity fed, a crack lets air into the hose as easily as it lets fuel out, and air arriving at the float bowl produces a lean stumble that gets blamed on the carburetor far more often than it should.
Fuel Delivery on This Bayou
Good news on complexity: the 1997 Bayou 300 is carbureted. There is no fuel pump, no pressurized circuit needing to be bled down, no injector, and no self locking quick connect fitting to release. The tank sits high beneath the front bodywork, a manual petcock threads into the bottom of it, and gasoline falls through a short rubber hose to the carburetor inlet. That petcock is your shutoff for the entire job, and the carburetor float bowl has a drain screw so you can empty the bowl into a container deliberately.
This is the four wheel drive chassis, which puts a front differential and driveline ahead of the engine. The core procedure is identical to the 2x4, but the hose can pass closer to frame crossmembers and driveline hardware, so anticipate slightly tighter access and a couple of extra clearance points when routing the replacement.
Why These Hoses Go Bad
Aging works on the hose from both surfaces. Externally, the plasticizers that keep rubber flexible slowly migrate out. What remains is stiff, glassy, and quick to crack where the hose bends, and engine heat cycles plus frame vibration push that damage along. Dry, sunny storage accelerates the process substantially compared with humid shade.
Internally, ethanol blended pump gas degrades the hose liner. Alcohol draws in moisture and steadily breaks down that liner, worst during long stretches when the quad sits with fuel in the system. The interior softens and sheds material while the exterior hardens, and the shed material becomes the varnish and gum that plugs small carburetor passages. Since none of that internal damage is visible, calendar age is a legitimate reason to fit new hose on a machine from 1997.
What to Have Ready and How to Work Safely
Collect the following before disconnecting anything:
- Gasoline rated hose matched to the factory inside diameter
- New spring clips or small worm gear clamps
- Nitrile or rubber gloves and eye protection
- An approved fuel container, plus a short scrap hose for the float bowl drain
- Line clamping pliers, worth having if the petcock has begun to seep
- Flat blade screwdriver, small sockets, pliers, a sharp razor blade, and rags
Handle the gasoline properly. Its vapor is heavier than air, so it sinks and travels along the floor toward ignition sources rather than dispersing upward. Move the Bayou outdoors if the weather allows. Inside, open the overhead door completely and exhaust air at floor level rather than counting on a window overhead. Shut off water heaters and shop heaters with standing pilots, move chargers and power tools clear, keep the drain container capped between pours, and hang fuel soaked rags outside to dry instead of leaving them on the bench.
Pulling the Old Line
Turn the petcock off. If it passes fuel past a worn seal, clamp the hose shut a few inches below the tank. Empty the float bowl next: slide the scrap hose onto the drain nipple, route it into your container, and open the drain screw a turn so the bowl does not spill later.
Remove the seat and the plastic panel over the tank so both ends of the line are exposed together, and note the routing and every clip before anything comes loose. Slide the clamps well back along the hose, then twist the hose on its barb to break the varnish bond that decades of fuel has created. It will resist. When it does, slit the hose lengthwise with the razor and peel it away rather than levering a screwdriver against the petcock spigot or the carburetor inlet. Those fittings are soft, and a gouged sealing surface will weep permanently no matter how tight the clamp.
Fitting the New Line and Signing Off on It
Cut the new hose to the same length as the old one laid straight, with no extra slack. A long line sags toward the exhaust or rubs a frame edge, and the crowded front of a 4x4 chassis gives you little margin. Push each end fully onto its fitting, dry, until it seats past the raised bead. Leave grease, oil, and silicone off the barbs entirely, since anything slick undermines the friction seal and lets the hose walk off under vibration. Hot water for a few seconds is the right way to soften a tight hose.
Position new clamps just behind each bead and snug them evenly, stopping the moment the hose refuses to rotate by hand. Overtightening a worm gear clamp bites into fresh rubber and creates the next problem. Route the line back through its factory clips so it clears the header, steering, and front driveline, and confirm the fuel cap vent is clear while the panels are off, because a blocked vent creates tank vacuum and starves the carburetor exactly like a collapsed hose.
Then verify. Wipe both joints bone dry, open the petcock, and let the system sit for five minutes before starting anything. Inspect each fitting and run a dry finger underneath, since fuel travels along hose before it drips and the wet spot is rarely at the source. Once the static check is clean, start the engine and inspect again at idle, because vibration finds a clamp that only just passed. Check that the bowl drain screw is closed and dry, reinstall the bodywork, and take a short loop close to home before a long trail day.
