Few repairs on a 1997 Bayou 220 2x4 return as much reliability for as little money as a fresh piece of fuel hose. Kawasaki built this quad with a carburetor and a gravity feed layout, so the fuel path is short and entirely mechanical: tank, manual petcock, rubber hose, float bowl. There is no fuel pump, no pressure to relieve, and no wiring to worry about in the fuel circuit. The only thing standing between you and a leak-free machine is doing the steps in a sensible order.

Confirming a Carbureted, Gravity-Fed Setup

Follow the fuel with your eyes before touching a clamp. The petcock threads into the underside of the tank with ON, RESERVE, and OFF, giving you a hard shutoff ahead of the hose you intend to remove. That valve is the single biggest difference between this job and the same repair on a fuel-injected quad, where no petcock exists, the line holds residual pressure from an in-tank pump, and technicians often face self-locking plastic quick-connect couplers rather than a barb and a clamp. Your 220 has brass barbs, hose clamps, and a float bowl drain screw for emptying the downstream side on purpose.

What Kills Rubber Fuel Hose

Fuel line hardens with time whether the quad is ridden weekly or parked for years. Plasticizers give the rubber its softness, and those compounds slowly migrate out of the hose wall. What is left behind is stiff and brittle, and heat radiating off the air-cooled cylinder pushes the process along. Once flexibility is gone, engine vibration and the occasional contact with a frame tube start propagating cracks through the wall.

Ethanol in modern pump gas causes the other half of the damage. Alcohol pulls water into the fuel and gradually degrades the hose liner, an effect that concentrates on machines sitting unused with gasoline still in them. As the liner breaks down it turns gummy and sheds particles downstream toward the float needle. Riders in dry, low-humidity regions get hit from both directions, since arid air draws moisture out of the outer wall and speeds the hardening considerably.

Symptoms That Point at the Hose

  • A gasoline smell around the frame with nothing visibly dripping, usually the earliest clue
  • A wet streak on the hose, or a stain or puddle on the floor beneath the engine after an overnight sit
  • Fine cracking, a chalky white bloom, or hardened spots you can feel when pinching the hose
  • Caked dust rings at either barb where fuel has seeped and evaporated over months
  • Bogging, stumbling, or lean running under throttle while idle stays acceptable
  • A soft, spongy section near the petcock, which points to internal liner failure

Gathering Parts and Respecting the Fuel

You will need gloves, a shallow drain pan, a sealed fuel-rated container, hose matched to the original inside diameter, new clamps, a flat-blade screwdriver, a small socket set, a sharp knife, and rags. Buying the hose slightly long lets you trim it against the removed piece for a precise fit.

Then there is the gasoline itself. Vapor from an open fuel line is heavier than air, so it sinks and pools at floor level rather than dispersing upward. That is exactly where a water heater pilot, a shop heater, or a floor outlet tends to be. Work outdoors or with the overhead door fully raised so the low air actually moves, keep grinders, drop lights, and open flame out of the area, and disconnect the battery before you open the system. Gloves are not optional either, since gasoline strips skin oils quickly.

Taking the Old Line Off

Close the petcock, remove the seat, and clear away any bodywork blocking your access to the hose run. Slide the drain pan under the carburetor and back out the float bowl drain screw, letting the bowl empty into the pan. That way the fuel downstream of the hose goes where you want it instead of onto the engine cases.

Loosen the clamp at the carburetor barb and slide it well up the hose. Twenty-plus years of gasoline will have varnished the rubber onto the brass, so break that bond with a gentle quarter turn rather than pulling hard. A hose that refuses to release should be slit lengthwise with the blade and peeled off, because a hose you are discarding is worth less than the fitting it is stuck to. Repeat at the petcock end with a rag positioned for the fuel remaining in the tank neck. Being a 2WD chassis, this Bayou runs its line down a short, mostly unobstructed path, while a 4x4 model has to detour around front differential hardware and additional frame clearance points. Note the clips regardless so reassembly matches.

Installation, Leak Check, and Finishing Details

Trim the new hose to match the old one. Extra length seems inconsequential until it chafes on a frame rail or drapes toward the header, at which point you have manufactured a new leak. Warm the ends in hot water and push each fully onto its barb until it seats against the shoulder of the fitting.

Assemble everything dry. Grease, oil, and silicone spray all make a hose slide on more easily and all leave behind a film that gasoline can eventually migrate through, defeating even a properly tightened clamp. Clean rubber on clean brass is the superior seal. Set the clamps just behind the raised bead on each barb and snug them evenly, firm without crushing, since old-formulation rubber takes a permanent set under excessive force. Return the hose to its original guides and confirm it clears the cylinder head and exhaust along its entire run.

Close the bowl drain, turn the petcock to ON, and let the line fill while you watch both connections. Blot each joint with a clean dry rag and read the cloth, which catches a seep well before your eye does on dark rubber. Fire the engine, let it idle for several minutes, and inspect once more with the machine running and vibrating. Switch the petcock to RESERVE briefly so the lower tank port gets tested too. Finally, with the system already drained, clean or replace the petcock screen and any small inline filter element while access is easy. Fuel-injected quads keep that filter inside the tank as part of the pump module, where a hose replacement never reaches it, so make use of the advantage your carbureted 220 gives you before the bodywork goes back on.
