Changing the fuel hose on a 1997 Foreman 400 4x4 is not difficult wrenching. What separates a clean repair from an unpleasant one is entirely how you set up before the first clamp moves. Gasoline is the hazard on this job, not the fasteners, and the ten minutes spent arranging the workspace pays for itself immediately.

Setting Up the Workspace Before Anything Opens

Gasoline vapor is heavier than air. In a closed shop it does not float away through the rafters; it sinks and spreads across the floor at the exact height you will be kneeling for the next half hour. That single fact drives every choice here. Roll the Foreman outside if weather permits. If it has to stay indoors, open the overhead door completely and place a box fan on the concrete blowing air out of the building rather than circulating it. Extinguish pilot lights on water heaters and furnaces before you start, carry battery chargers, grinders, and heaters out of the space, and disconnect the negative battery cable so no accidental arc can happen while a fitting is open. Use a container with a sealing lid for drained fuel instead of an open bucket, and keep it well away from the machine.

Parts and Tools You Actually Need

  • Fuel–rated hose matched to the inside diameter of the original — measure the old piece rather than estimating
  • Fresh clamps in the same style as the originals, plus a spare pair
  • Nitrile or rubber gloves and eye protection
  • A shallow drain pan and a sealed, approved fuel container
  • A flat–blade screwdriver for the carburetor float bowl drain screw
  • Basic sockets for the seat and tank cover fasteners
  • A sharp utility blade for hose that will not release
  • Rags, a flashlight, and a phone for routing photos

Notably absent is any lubricant. Grease and penetrating oil have no business on a fuel fitting, which is easier to remember when it was never on the bench to begin with.

Confirming How This Foreman Delivers Fuel

The 1997 TRX400 is carbureted. Fuel leaves the tank through a manual petcock with off, on, and reserve positions and reaches the carburetor by gravity, so the hose carries no pressure whatsoever. That is a meaningful difference from a fuel–injected quad, where you would first pull the pump fuse or relay and crank until the engine stalls to relieve residual pressure, where the filter lives inside the tank alongside the pump instead of on the visible line, and where the connections may be self–locking quick–connect couplers needing no clamp at all. On this Foreman you get a shutoff lever, two clamped barbs, and a float bowl drain screw that lets you empty the system deliberately.

Because this is the four–wheel–drive chassis, a front differential and driveshaft occupy space under the frame and the hose threads through correspondingly tighter clearance. The clips that hold it clear of the driveline and the exhaust header are part of the job, so record where they sit before disconnecting anything.

How the Original Line Deteriorated

Fuel hose owes its flexibility to plasticizers compounded into the rubber, and those slowly leave over the years regardless of use. Heat cycling from the air–cooled 395cc single speeds it up, and the hose goes from supple to firm to brittle. Once brittle, ordinary vibration and frame flex crack it, geneRally at the sharpest bend. Riders in dry climates get there faster, since arid air pulls moisture from the rubber wall.

Ethanol–blended fuel attacks the liner from within, especially when it sits in the hose through a long idle stretch, drawing in moisture and leaving gum in the petcock screen and carburetor passages. The practical symptoms are a puddle or wet streak beneath the machine, a fuel smell that will not leave the shed, visible cracking, hose that feels like rigid tubing when pinched, and an engine that bogs or runs lean as though starved.

Taking the Old Hose Off

Turn the petcock to off. Remove the seat and the tank cover so you can see and reach both ends of the hose. Slide the drain pan beneath the carburetor, back out the float bowl drain screw, and let the bowl and the line empty into it. Retighten the screw once flow stops. This single step keeps most of the fuel out of your gloves and off the floor.

Walk both clamps back along the hose until they clear their barbs. Twist the hose on each fitting to shear the varnish bond that has effectively glued rubber to metal, then ease it off in stages instead of pulling hard. If a section refuses outright, slit it lengthwise with the utility blade and peel it away in two halves. A destroyed hose costs nothing; a bent petcock spigot or a cracked carburetor inlet costs a good deal more. Follow the line through its clips as it comes out.

Installation and the Leak Check That Ends the Job

Lay the old hose flat and cut the new one to the same length. Do not add slack, because a long hose eventually finds the exhaust or chafes a frame edge. Slide the clamps on first, then push each end fully onto its barb until it bottoms against the shoulder. Fit it dry — anything slippery on the sealing surface gives fuel a channel to creep out from under a clamp, and a stiff hose end softens perfectly well after thirty seconds in hot water.

Place each clamp just behind the raised bead on its fitting and tighten evenly until the rubber is gripped without being cut. Return the hose to its original clips so it stays away from the header and the front drive hardware.

Reconnect the battery and turn the petcock on. Gravity fills the line immediately, so watch both joints for a full minute; a marginal seal appears quickly as a wet bead at a clamp. Dry the fittings with a clean rag and look again. Start the engine, let it idle for several minutes, and inspect once more with the flashlight while the machine is warm and vibrating. Dry connections through a full warm idle mean the repair is sound. Refit the cover and seat, then glance under the Foreman after its first working day to confirm the floor stays clean.
