Replacing a Worn Fuel Line on the 1997 Honda TRX300FW 4x4

Rubber has a shelf life, and on a 1997 TRX300FW the fuel hose has long since passed it. That is not a knock on the machine — these carbureted 282cc four-wheel-drive quads keep working decades past when other equipment gets scrapped. It simply means the one soft part in the fuel path deserves attention. The system itself is minimal: tank under the front plastic, manual petcock, one hose, carburetor.
The Mechanics of a Hose Going Hard
Fuel line owes its flexibility to plasticizers blended into the rubber, and heat pulls those out over years of service. Running near an air-cooled cylinder, the hose on this quad has absorbed a thermal cycle every ride since the Clinton administration. Once the plasticizers are gone the line stops flexing with engine movement, and stress that used to be absorbed becomes surface crazing that works its way through the wall. Dry climates hurry the process along by drawing moisture out of the hose from the outside in.
Working the opposite direction, ethanol-blended pump gasoline absorbs atmospheric water, and that wet blend is harder on older rubber compounds than the fuel available when this quad left the factory. Fuel left standing in the line through long idle stretches deposits gum and varnish along the bore, narrowing it while also loosening particles that travel toward the carburetor's small jets. The net result is a hose that can be brittle outside and soft inside simultaneously, which is why feel and age tell you more than appearance.
Catching the Problem Early
A gravity-fed system leaks any time the petcock is open, running or not, so evidence shows up even in storage. Owners typically notice the gasoline smell around the front bodywork first, then find a damp patch or dried stain under the engine. With a flashlight, examine the hose for hairline cracks, a chalky gray surface, hard sections you can feel by pinching it, and a collar of dust cemented to a fitting by fuel that seeped and dried over and over.
Watch the engine too. A line restricted by internal collapse or gum cannot keep the float bowl supplied, so the quad bogs while pulling a load or climbing, stumbles lean under throttle, or acts out of fuel with a good amount left in the tank. The same complaints appear on fuel-injected machines, though there a pressure-side leak often atomizes and evaporates at the breach, leaving no puddle to point the way.
Prep Work and Gasoline Sense
Assemble everything before opening the system:
- Nitrile or rubber gloves and eye protection
- Gasoline-rated hose matched to the original inside diameter
- New clamps in the factory style, since originals this old are usually rusted
- An approved fuel container and a shallow drain pan
- Flat-blade screwdriver, needle-nose pliers, a razor blade, sockets for the bodywork
- Penetrating oil, rags, and a flashlight
Ventilation is the precaution that actually protects you. Gasoline vapor is denser than air, so it sinks and travels along the floor toward pilot lights, shop heaters, and motors sitting low. Do the work outdoors or with the overhead door fully open, shut off open flames in the building, and let the engine and exhaust cool completely first. Keep the container capped between pours and clean up spills rather than letting them evaporate in an enclosed space.
Getting the Hose Off the Fittings
Close the petcock. That single valve handles all fuel isolation on a carbureted quad, which is why this repair is simpler than on a fuel-injected machine — those have no petcock, so you would pinch the line shut with clamping pliers or pull the pump fuse and crank until the engine stalls to relieve pressure before touching anything.
Remove the seat and the plastic tank cover so both hose ends are accessible, using penetrating oil on any fastener that has seized. Slide the drain pan under the carburetor and open the float bowl drain screw to empty what is trapped downstream. Move both clamps well back along the hose, twist each end at its barb to break the varnish grip, then pull straight off. Keep the screwdriver away from the fittings, because the petcock spigot and carburetor inlet gouge easily and a gouged barb weeps no matter how much you tighten the clamp. Hose of this age is often best slit lengthwise and peeled away. Record the routing before it is out, since this 4x4 carries front differential hardware and extra frame structure the line has to clear.
Putting the New Line In Place
Cut the replacement to the length of the piece you removed, no more. Excess slack lets the hose lean on the cylinder, rub a frame tube, or wander toward front driveline components on a four-wheel-drive chassis; a short piece keeps both barbs under permanent tension. Push each end on dry until it bottoms out and the retaining bead is fully buried in the rubber. Put nothing on the fittings — grease, oil, and silicone all give fuel a channel to creep along and can wash into the float bowl. Hot water is the only assembly aid worth using.
Install new clamps just behind the bead at each connection and tighten them evenly, firm rather than crushing, because an overtightened clamp distorts the hose and creates its own leak. Return the line to its original guides so it stays clear of the exhaust header and any moving front driveline parts.
Testing Before You Trust It
Snug the float bowl drain screw, open the petcock, and simply watch both joints for a full minute. On a gravity system a bad connection weeps almost instantly. Blot each fitting with a clean dry rag, wait, and blot again to separate a real seep from fuel left behind during removal. Start the engine, let it idle several minutes to fill the bowl, and inspect one more time with the hose warm and vibrating, which is when a marginal clamp finally shows itself.
Finish by removing and rinsing the strainer screen inside the petcock. Decades of tank sediment plus the debris shed by the old hose accumulate there, and a plugged screen is the most common reason a quad still starves for fuel after a fresh line goes on. While you are there, look at the base of the fuel valve for weeping, since its internal seals are as old as the hose you just replaced. Being able to service that screen is a carbureted advantage — injected models keep their filter inside the tank with the pump, where no hose swap will address a restriction. With both joints dry, reinstall the bodywork and your 1997 TRX300FW is ready to earn its keep.
