Of all the maintenance a 1997 TRX300 Fourtrax will ever ask for, replacing the fuel line ranks among the least intimidating. This 2WD quad is carbureted, so fuel moves from tank to carburetor by gravity alone through a manual petcock, and the hose that carries it is held on by nothing more complicated than a clamp at each end. An hour, a few dollars in parts, and basic hand tools cover the whole job.
Why This Job Is Simpler Than It Looks
Take a moment to appreciate the layout, because it dictates the approach. Lift the seat and remove the left side cover and you will find the petcock threaded into the bottom of the tank with ON, OFF, and RES positions and a sediment screen behind the valve body. A single hose runs from the valve outlet down to the carburetor inlet spigot. A separate small vent hose serves the tank, and it matters, since a plugged vent will starve a gravity system just as thoroughly as a kinked line.
Contrast that with a fuel-injected quad, where an in-tank pump keeps the line pressurized, the fuel filter typically lives inside the tank instead of anywhere you can reach, and the pump fuse has to come out so the system can bleed down before a fitting is opened. None of that applies here. Turning the petcock to OFF makes this fuel system inert.
The Reasons Hoses Give Up
Heat is the primary culprit. The air-cooled 282cc single radiates constantly, and each heat cycle pulls more plasticizer out of the hose compound until the rubber turns stiff and glassy. At that point vibration from the engine and flex from the chassis crack the material where it bends and where clamps hold it under permanent stress. Low-humidity climates speed the drying, and sun on an uncovered quad contributes its own damage.
Ethanol-blended gasoline attacks from the other direction. Sitting in the hose through a long layup, it draws in moisture and degrades the inner liner, so the bore becomes soft and gummy while the outer wall keeps hardening. The particles that flake loose travel straight into the float bowl. Because both processes are time driven rather than mileage driven, a low-hour 1997 Fourtrax needs a new hose just as badly as a well used one.
Symptoms That Point to the Hose
- A fuel puddle or dark stain under the engine after the machine has sat overnight
- Gasoline smell that lingers in a closed garage long after shutdown
- Fine cracking, chalky texture, or hardened sections you can feel by pinching the hose
- Bogging on climbs, a stumble off idle, or an engine acting empty with fuel still in the tank
- A varnished, dust-caked ring at a barb where fuel has been weeping past the clamp
The running symptoms are worth as much attention as the visible ones. With no pump to force fuel through a restriction, an internally collapsed hose leans out the mixture and mimics a carburetor fault convincingly.
Tools, Parts, and Fuel Safety
Collect nitrile gloves, eye protection, an approved sealed fuel can, a wide drain pan, gasoline-rated hose in the original inside diameter, new clamps, a flat-blade screwdriver, needle-nose pliers, sockets for the seat and side cover, a razor knife, a scrap piece of hose for the bowl drain, and a good supply of rags.
The safety note here is genuine. Gasoline vapor is heavier than air, so it runs downhill and pools at floor level where pilot lights, shop heaters, and power strips sit. Push the Fourtrax outside or open the garage completely and get air moving across the ground rather than overhead. Shut down anything that can spark, let the exhaust cool fully before your arms end up beside it, keep a rag over open fittings, and drain fuel only into a sealed container.
Removal, Installation, and Leak Check
Close the petcock and confirm it holds, draining the tank if the valve seeps. Run your scrap hose from the float bowl drain into the pan and open the screw so the bowl empties, which keeps the lower fitting from dumping when it comes loose. Slide both clamps back, twist each hose end to break the varnish bond, and pull it off the barb. When a hose has fused itself in place, slit it lengthwise and peel it away instead of levering on the fitting. On this 2WD chassis the run is direct and open, without the front differential hardware and added crossmembers that lengthen the routing on 4x4 versions.
Cut the replacement to the original length so it follows the same relaxed arc, then push each end on dry until it seats fully against the shoulder. Use no grease, oil, or silicone anywhere near the barbs; lubricant on a sealing face is the usual reason a properly clamped hose still weeps. Hot water on the hose end provides all the assistance needed. Set the clamps just behind the raised bead on each fitting, tighten evenly until the hose will not rotate by hand, and stop before you crush a groove into it. Return the line to its original clips, clear of the header and steering.
Close the bowl drain, open the petcock, and let the machine sit five minutes with a dry rag under each joint. Start it and inspect again at idle, since vibration reveals connections that pass a static test. Finish by cleaning the petcock sediment screen while you still have access, because it holds the debris the old hose was shedding and a clogged screen recreates the same starvation you just fixed.
