Fuel Line Replacement on the 1997 Honda TRX250 Recon

The 1997 Recon was the first model year of a quad that went on to become one of the most durable small utility machines ever built, and plenty of them are still hauling firewood and running trap lines today. What has not survived nearly three decades is the original rubber. The fuel hose on this machine is the single cheapest part in the fuel system and the one most likely to leave you walking, so it deserves a look every season and a replacement long before it splits.

Understanding the Layout Under the Fenders

Your 1997 Recon is carbureted, which simplifies this job enormously. Fuel leaves the tank through a manual petcock, falls by gravity down a short length of rubber hose, and enters the inlet fitting on the side of the Keihin carburetor. There is no pump, no pressure, and no electrical component in the path. That stands in contrast to the injected quads that arrived later, where an in-tank pump keeps the circuit under pressure and the hose has to be depressurized before anything gets opened. On the Recon you shut the valve and the flow simply stops.

Because this is a two-wheel-drive chassis, the run from tank to carburetor is short and unobstructed. Four-wheel-drive utility quads carry a front differential and extra frame bracing that forces the hose on a longer, more indirect path. You get the easy version: lift the seat, pull the plastic that covers the tank, and the whole run is in front of you.

Why Rubber Hose Wears Out

Fuel hose fails from the inside and the outside at the same time. Heat cycling from the air-cooled 229cc single slowly drives the plasticizers out of the rubber, and the hose that was soft and springy when new becomes stiff, then glassy, then brittle. Bend a hardened hose and you can hear it crackle. Riders in dry western climates watch this happen faster, since low humidity accelerates the loss of flexibility.

Ethanol-blended pump gas finishes the job from within. Modern E10 was not the norm when this Recon left the factory, but it is what the machine has been drinking for most of its life. Alcohol attracts moisture and softens the inner liner while the outer wall continues to harden, and fuel left sitting in the line over a long idle period turns to varnish that glues the hose to its fittings and sheds debris toward the carburetor jets.

Signs Your Hose Is On the Way Out

  • A gas smell around the quad that lingers after it has been parked for hours
  • A damp patch or a small puddle on the floor beneath the left side of the engine
  • Visible fine cracking, a chalky gray surface, or a section that feels hard instead of pliable
  • Bogging under load, a stumble when you open the throttle, or an engine that behaves like the tank is nearly empty when it is not
  • A ring of caked dirt at either fitting, which marks a slow weep that has been drying and collecting dust

Pinch the hose along its whole length with the petcock closed. Any spot that has lost its spring is a spot that will crack, and on a gravity-fed system a crack above the carburetor drains the tank onto a hot exhaust.

Supplies and a Serious Word About Gasoline

Set everything out before you loosen a clamp:

  • Nitrile or rubber gloves and eye protection
  • Fuel hose matched to the original inside diameter, cut a little long so you can trim to fit
  • Fresh spring clamps or small worm-gear clamps
  • A sealed container for drained fuel, plus a funnel
  • Flat-blade screwdriver, pliers, a socket set for the plastics, and a stack of rags

Gasoline vapor is heavier than air and settles at floor level, where it finds pilot lights, shop heaters, and battery chargers. Work outside or with the door fully open, kill any open flame in the building, and give the vapor somewhere low to escape. This is the one part of the job worth being genuinely careful about.

Removing the Old Line

Turn the petcock to OFF first. Drain the residual fuel out of the float bowl using the drain screw on the bottom of the carburetor with a hose into your container, which empties the low point and keeps the mess contained. Slide the old clamps back along the hose with pliers, then twist the hose gently at each barb to break the varnish bond before pulling it off. Do not haul on it. If the hose refuses to release, slit it lengthwise with a razor blade and peel it away from the fitting so you never risk cracking the petcock spigot or the carburetor inlet, both of which are far more expensive than the hose.

Take a photo of the routing while the old hose is still in place. On this Recon the run should fall in a smooth arc with no kinks and no contact with the exhaust or the shifter linkage.

Fitting and Clamping the New Hose

Cut the replacement to the length of the old piece rather than leaving slack, because an overlong hose loops into places it should not go and chafes. Push each end fully onto its barb until it seats past the raised bead. Softening the hose end in hot water for thirty seconds makes it slide on without a fight.

Assemble the fittings completely dry. Grease, oil, and silicone spray all sound helpful and all give fuel a path to creep out along the barb, so keep every lubricant away from these joints. Position the new clamps just behind the bead at both ends and snug them evenly, firm enough to seal and not so tight that they bite into the wall. On the injected machines that replaced carburetors elsewhere in the market, some of these joints use self-locking couplers that need no clamp at all, but every connection on the 1997 Recon is a clamped barb.

Leak Check, Then Ride

Open the petcock and leave the engine off for several minutes. Gravity alone will find a bad joint. Watch both fittings under good light and run a clean, dry rag around each one, looking for any transfer onto the cloth. When both stay dry, start the engine and let it idle while you check again, since vibration exposes a seal that held perfectly still.

One last note for anyone comparing this to a newer quad: your Recon carries a serviceable screen in the petcock that you can clean while you are in there, while an injected machine hides its filter inside the tank with the pump. Pull that screen, rinse it in clean fuel, and reinstall it. A fresh hose plus a clean screen usually settles fuel delivery complaints on these bikes for years.
