How to Replace a Cracked Fuel Line on a 1997 Honda TRX200D

Everything about this job begins under the fuel tank of your 1997 TRX200D, where a manual petcock controls the flow to the carburetor. That valve tells you what kind of machine you are working on: carbureted and gravity-fed, with no pump, no pressure, and no electronics standing between you and a straightforward hose replacement.

Start Under the Fuel Tank

Locate the petcock and turn it to off before anything else, then verify that flow has actually stopped. Fuel on this Fourtrax simply falls from the tank through that valve, travels a short rubber hose, and fills the carburetor float bowl. Because nothing pressurizes the circuit, closing the valve is your complete shutoff procedure. Put a pan beneath the carburetor, back out the float bowl drain screw to empty what is left in the bowl, and close it again. That one step keeps most of the gasoline off the floor and out of your gloves.

What Makes Old Fuel Hose Fail

The rubber breaks down from both surfaces. On the outside, decades of heat cycling and exposure drive the plasticizers out of the compound, and the hose turns stiff and chalky until vibration cracks it at the bend nearest a fitting. Dry, low-humidity climates speed that up by drawing moisture out of the hose wall. On the inside, ethanol-blended pump gas absorbs water and gradually degrades the liner, softening the bore and leaving gummy residue whenever fuel sits for months without moving. Both processes run continuously whether the quad is working or parked in a shed, so an original hose on a machine from the late nineties is well past its useful life even if it looks presentable.

Recognizing a Line at the End of Its Life

Check for the following with the seat off and a light in hand:

  • A puddle or dried fuel stain on the floor under the carburetor area
  • Gasoline odor that lingers around the machine, strongest inside a closed building
  • Fine cracks, a chalky or glossy texture, or a hardened section that will not compress
  • Sputtering under load, bogging on hills, or an engine behaving as though it is out of fuel with a full tank
  • Dirt caked in a ring at the petcock outlet or carburetor inlet where fuel has been weeping

Since there is no pressure in this system, a failing hose drips rather than mists, which makes the leak easy to trace. It also makes it urgent, because fuel dripping in the vicinity of a warm exhaust is a hazard worth fixing before the next ride.

Supplies, Gloves, and Airflow

Set out everything you need in advance:

  • Rubber or nitrile gloves and eye protection, since gasoline pulls the oils right out of skin
  • A drain bucket or approved fuel container plus more rags than you think you will use
  • Low-pressure carburetor fuel hose in the correct inside diameter
  • New hose clamps or a clamp kit, because original clips this old have no tension left
  • Pliers, a small flat screwdriver, and sockets for the seat and fender fasteners

Handle the fuel with genuine care. Gasoline vapor is heavier than air and collects at floor level, exactly where you will be kneeling, so open the garage door fully or roll the quad outside rather than depending on a window above the bench. Shut off pilot lights on nearby appliances, keep grinders and cigarettes entirely out of the area, and have a fire extinguisher within reach.

Removing the Original Hose

With the petcock closed and the bowl drained, take the seat off along with any fender hardware that blocks your view. The TRX200D is a 2WD machine, so there is no front differential or driveline hardware filling the frame and the hose run between tank and carburetor stays short and accessible.

Slide each clamp well back along the hose before disturbing a fitting. Hardened rubber tends to bond itself to the spigots with old varnish, and the right response is a gentle twist to break the seal, not a hard pull — a petcock this age will not tolerate much side load before it starts weeping at its own base. If a hose end will not release, slit it lengthwise with a razor blade and peel it away from the fitting rather than fighting it. Note how the old hose lies before it comes out entirely, so the new piece follows the same route clear of the frame, throttle cable, and exhaust.

Installing New Line the Right Way

Cut the replacement to the same length as the piece you removed. Excess hose sags toward hot or moving components, and one cut short keeps steady tension on both spigots until a fitting eventually gives up. Push each end fully onto its spigot until it bottoms out, and install it dry: no grease, no oil, no silicone spray. Any lubricant on a sealing surface gives gasoline a path to creep past the clamp, and a gravity-fed system will feed that seep indefinitely. A stubborn hose end softens nicely after thirty seconds in hot water.

Position new clamps just behind the bead on each fitting and tighten them evenly, snug enough to seal but not tight enough to bite into the rubber. Look the finished hose over for kinks, since a pinched gravity line restricts flow and creates the same lean, starved running that a cracked hose does.

Leak Testing and Wrapping Up

Open the petcock and watch both joints for two or three minutes with the engine off. Fuel arrives at the carburetor within seconds, so a marginal connection shows itself while the area is still cold and clean. Dry the fittings with a rag, look again, then start the engine and check one final time at idle with the hose warm and the float bowl full.

Before you reinstall the seat, take the extra minute to clean the small screen at the petcock inlet. Sediment and ethanol residue accumulate there and cause the same fuel starvation a collapsing hose does, so fresh line plus a clean screen is the combination that makes a TRX200D of this vintage genuinely dependable again.
