Three decades into its working life, the 1996 Big Bear 350 4x4 still earns its keep on farms, hunting leases, and trail systems all over the country. What almost never survives that long is the original rubber carrying gasoline from the tank to the carburetor. This machine is fully carbureted, gravity fed through a manual petcock mounted at the tank, and that simple layout is good news for anyone doing the job at home. There is no fuel pump to depressurize and no electronics in the loop, so the entire repair comes down to shutting off flow, getting the old hose off cleanly, and seating a fresh piece properly.

What Actually Kills a Fuel Hose

Rubber fuel line is a consumable, even though nobody treats it that way. Over years of heat cycles, the plasticizers that keep the hose supple migrate out and evaporate, leaving the wall stiff, brittle, and prone to splitting at the exact spots where it bends around the frame. Owners in dry, low-humidity regions notice this happening faster, since arid air pulls moisture from the outer surface and hardens it from the outside inward.

Ethanol-blended fuel works the opposite direction. Left sitting in the line through a long off-season, E10 pulls in atmospheric moisture and slowly chews at the inner liner, and the varnish it leaves behind gums up the passages at the petcock and the carburetor inlet. The result on a Big Bear 350 of this vintage is often a hose that feels hard as a pencil on the outside and is quietly shedding crumbs on the inside.

Symptoms Worth Catching Early

Fuel lines usually give a warning before they let go completely. Look and sniff for the following:

  • A damp patch or small puddle of gasoline on the skid plate or garage floor under the engine after the quad has been parked overnight
  • A sharp fuel odor that lingers around the machine even with the petcock in the off position
  • Fine spiderweb cracking, chalky discoloration, or a section so stiff it will barely flex when you pinch it
  • An engine that bogs pulling a load uphill, surges, or behaves as if the tank is nearly empty when it is not
  • A dust-caked ring at either fitting, which is dried evidence of fuel weeping past a tired clamp

Any one of these on a machine this age justifies replacing the whole run rather than patching a section.

Gather Your Gear and Set Up Safely

  • Nitrile or rubber gloves, since raw gasoline strips skin oils in seconds
  • A sealed fuel-rated container or drain pan for whatever comes out of the tank and hose
  • Replacement fuel line matched to the original inside diameter, cut a little long so you can trim to fit
  • New clamps — either spring clips or small worm-gear clamps sized for the barbs
  • A flat-blade screwdriver, small pliers, a razor knife, and clean shop rags

Do this work outside or with the door fully open. Gasoline vapor is heavier than air and settles at floor level, so a cracked window several feet up does nothing for you. Keep grinders, heaters, pilot lights, and cigarettes far away, and have a rag ready for the inevitable dribble when the first fitting comes loose.

Removing the Original Hose

Turn the petcock to off first — on this carbureted setup that valve is your shutoff, and it is the reason you do not need the line-clamping pliers a fuel-injected quad without a petcock would require. Lift the seat and pull the front fender or side panels as needed to expose the tank outlet and the hose run down to the carburetor. Slide your pan underneath before touching anything.

Drain the residual fuel in the carburetor through the float bowl drain screw at the bottom of the bowl, routing it into your container with a short length of clear hose. That empties the low point of the system and keeps the mess contained. Back the old clamps well off each fitting, then twist the hose gently to break the varnish bond at the barb instead of pulling straight against it. If the rubber has bonded on hard, slit it lengthwise with the razor and peel it away rather than levering on the petcock body, which is easy to crack.

Take note of how the line was routed before it comes free. On a 4x4 chassis like this one, the hose passes closer to front driveline hardware and frame crossmembers than it would on a two-wheel-drive quad, and every clip and clearance point matters when you put the new piece back in.

Fitting the Replacement

Cut the new line to match the old one and resist the urge to leave extra length. A hose that is too long sags into the frame or catches on the steering, and one that is too short pulls sideways on the fittings. Push each end fully onto its barb until it seats past the raised bead, working it on dry. Never use grease, oil, or silicone on a fuel fitting — any lubricant on that sealing surface gives gasoline a path to creep out under the clamp. If the hose fights you, dip the end in hot water for a few seconds to soften it.

Set the fresh clamps just behind the bead at both the petcock side and the carburetor inlet, and snug them firmly without crushing the rubber. Route the finished line back through its original guides so it stays away from the exhaust and clear of anything that moves.

Pressure Testing and Final Checks

Close the float bowl drain screw, then turn the petcock to on and simply watch. Gravity will fill the line immediately, and any joint that is going to seep will show a bead within the first minute. Wipe both connections dry with a clean rag and look again. Once the fittings stay dry, start the engine and let it idle a few minutes, checking a third time while everything is warm and vibrating.

One last note specific to this platform: because the 1996 Big Bear 350 is carbureted, its filtration and shutoff both live at the accessible petcock rather than inside the tank the way an injected machine's pump-mounted filter does. If the quad still runs lean after a clean hose swap, pull the petcock screen and inspect the carburetor jets before chasing anything more complicated.
