Start every fuel job by settling one question: does this machine push fuel or drop it? On a 1996 Quadrunner 250 the answer is drop it. This is a carbureted, gravity-fed ATV with a manual petcock at the tank and a Mikuni carburetor below, and there is no electric pump or pressurized section anywhere in the circuit. That determines your entire method, because the petcock lever is a genuine shutoff and nothing has to be bled down before a fitting comes loose.

What the Carbureted Layout Means for You

On a fuel-injected quad this repair opens with pulling a pump relay, cranking until the engine dies to relieve rail pressure, and often releasing a self-locking quick-connect coupler with a dedicated tool. None of that is part of the job here. Fuel leaves the tank at the petcock, travels down a short rubber hose, and enters the carburetor inlet where the float valve meters it into the bowl. Both ends of the hose are plain barbs held by clamps.

The carburetor also carries a float bowl drain screw, so residual fuel goes into a pan on your terms rather than down your forearm. And where an injected system houses the filter inside the tank as part of the pump module, any filtration on this Quadrunner sits inline in the open where you can inspect and replace it in minutes.

Age, Climate, and Ethanol

Fuel hose fails from the inside and outside simultaneously. Externally, the plasticizers that keep the rubber pliable migrate out over the years, a loss that accelerates with every heat cycle from the air-cooled single. The wall stiffens, stops conforming to the barb, and eventually cracks at the bends where flexing concentrates. Dry, low-humidity climates make it worse by drawing moisture from the rubber and embrittling it from the surface inward.

Internally, ethanol-blended pump gas absorbs water and degrades the inner liner, which softens and releases material toward the carburetor. Fuel left standing through months of inactivity leaves gum and varnish that can restrict the passage while the hose exterior still looks acceptable. On a machine built in 1996, calendar time alone has consumed whatever margin the original hose had.

Symptoms That Should Get Your Attention

  • A damp patch or small puddle on the floor under the tank after the machine has sat
  • Gasoline smell hanging around the Quadrunner well after the engine has cooled
  • Visible cracking, crazing, or a chalky cast on the hose surface
  • A dust-caked ring at a fitting, left behind by fuel seeping and drying repeatedly
  • An engine that idles fine but bogs on throttle, leans out at higher rpm, or acts empty with fuel in the tank

Supplies and Safe Fuel Handling

Get all of this together first:

  • Gasoline-rated hose matched to the original inside diameter
  • Fresh clamps or spring clips, plus an inline filter if one is fitted
  • Nitrile or rubber gloves and eye protection
  • A sealed container for drained fuel and a shallow catch pan
  • Flat-blade screwdriver, needle-nose pliers, razor knife, clean rags

Now the genuine safety piece. Gasoline vapor is heavier than air, so it sinks to floor level, gathers there, and travels sideways along the ground rather than rising and dispersing. A window cracked at head height is not ventilation for this job. Work outdoors, or with the garage door fully open and air moving low through the space. Keep flames, shop heaters, hot work lights, and anything capable of sparking entirely out of the area. Disconnect the negative battery cable before you open a fitting, cap the drain container between pours, and keep gloves on throughout, since gasoline strips the oils out of skin in seconds.

Removing the Old Line

Turn the petcock off and let the engine run until it stalls, consuming what remains downstream. Slide the pan beneath the carburetor, back out the float bowl drain screw, and let the bowl empty completely. Remove the seat and any fender or console panel blocking access, then follow the hose from petcock to carburetor and note every clip and guide before disturbing it.

Use pliers to walk the existing clamps back along the hose. Give each end a quarter turn twist on its barb to break the varnish bond, then pull it straight off. When the rubber has hardened onto a fitting, slit it lengthwise with the razor and peel it off in strips rather than pulling harder — the petcock spigot is soft metal and a bent one means removing the tank. This 2WD chassis carries no front differential or driveshaft under the tank, so the hose lifts out along a clear, direct path.

Installing the New Hose

Cut the replacement to match the old length exactly. Extra length sags into a frame tube or steering component and eventually chafes through, while a piece cut short keeps both fittings under permanent tension as the engine rocks on its mounts. Slide the clamps on loose before you seat either end, then push each end fully onto its barb until it bottoms against the shoulder.

Assemble it dry. Grease, oil, and silicone spray all belong nowhere near a fuel fitting, because a lubricant film on the sealing surface gives fuel a path to creep out and can wash residue straight into the carburetor. If the new rubber feels too stiff to push on, dip the end in hot water for fifteen seconds and it will slide home under hand pressure. Position each clamp just behind the raised bead on the barb and tighten firmly and evenly, stopping well before you deform or cut the wall. Orient any inline filter with its flow arrow pointing toward the carburetor and support it so its weight is not hanging on the hose, then route the finished line through its factory guides and clear of the exhaust and cylinder head.

Leak Check and Sign Off

Retighten the bowl drain screw, Reconnect the battery, and open the petcock. Give gravity a minute to fill the line and bowl, then wipe both joints with a clean, dry rag and watch closely for any fuel reappearing. Start the engine and let the LT-F250 idle for several minutes while you inspect again with everything vibrating, because that is when a marginal seal shows itself. Blip the throttle a few times, then sweep a dry rag along the underside of the hose where your eyes cannot reach and confirm it comes back clean. Only when both connections stay dry through several minutes of running should the bodywork go back on and the quad head out.
