Replacing the Fuel Line on a 1996 Polaris Xplorer 300 4x4

A 1996 Xplorer 300 that has survived to today has earned its keep, and the fuel plumbing is usually the oldest untouched rubber on the machine. This is a carbureted quad, which means the whole circuit is simple and unpressurized: a petcock on the tank, a rubber supply hose, hose clamps, and a carburetor with a serviceable float bowl drain. There is no electric pump, no injection rail, and nothing to bleed down before you start. That simplicity is why a rider with intermediate skills can do this job properly in an afternoon.

Deterioration You Cannot See From the Outside

Fuel hose fails by aging rather than wearing. The softening agents in the rubber slowly escape, and what once flexed easily turns rigid enough to crack when the engine shakes it or the chassis twists over rocks. That first split almost always appears at the sharpest bend, typically right where the hose leaves the petcock. Dry climate riders reach that point sooner, because low humidity draws the process along faster, and a quad that bakes in a metal shed every summer ages the hose a little more each season.

Ethanol blended fuel comes at the hose from the opposite side. Alcohol holds moisture and gradually breaks down the inner liner, softening the wall and freeing small particles that travel toward the carburetor jets. Long idle periods make it worse, and utility quads spend plenty of time parked. The result is a hose that can look serviceable while its inside is already compromised, which is why age alone justifies replacement on a machine three decades old.

Signs You Should Not Ride Past

  • A gasoline odor near the tank that lingers well after the engine is off
  • A wet ring or small puddle under the machine where it has been sitting
  • Surface checking, a chalky texture, or stiff sections you can feel by pinching the line
  • Bogging when you load the engine, lean surging at steady throttle, or an engine that acts empty when it is not
  • Dried fuel residue at a fitting with dust and grit stuck to it

Do not dismiss the running complaints. An internally softened hose can collapse slightly under suction and flow just enough to idle cleanly, then starve the 300 the instant you climb a grade or pull a load.

Setting Up the Job Safely

Collect gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the correct inside diameter, a set of new clamps, a flat blade screwdriver, pliers, a small socket set, a razor knife, and rags before you begin. Having everything staged keeps you from walking away with an open fuel fitting.

The ventilation warning here is not boilerplate. Gasoline vapor is denser than air, so it sinks and pools along the floor rather than leaving through a window, and it can travel a surprising distance at that level to find an ignition source. Turn off any water heater or shop heater with a standing pilot, work outdoors or with the overhead door fully open, let the engine and exhaust cool down completely, and keep an extinguisher where you can reach it without moving.

Getting the Old Hose Off the Machine

Close the petcock. Let the engine idle until it dies so the float bowl empties, or open the bowl drain screw and direct that fuel into your pan through a short hose. Remove the seat and any plastic covering the tank fitting and the carburetor inlet.

Slide both clamps back along the hose before disturbing either end. Old screw clamps rust solid and old spring clips lose their squeeze, so fit new ones no matter what you find. Twist the hose on its barb to break the varnish bond rather than pulling hard on it, and slit any truly stuck hose lengthwise so you can peel it away. Prying at the petcock spigot with a screwdriver risks cracking a component that is far more trouble to replace than the hose you came for.

Watch the routing as the line comes out. Being a 4x4, this Xplorer carries front differential hardware and extra frame structure, so the hose runs a bit farther and passes more clearance points than a two wheel drive quad. Note whether a short impulse hose feeds a pulse actuated fuel pump in the circuit, and if there is an inline filter, mark its flow direction. Photograph every clip before the old line is fully free.

Fitting the New Line Correctly

Cut the replacement to match the original length rather than eyeballing it long. Excess hose chafes against frame tubes or wanders into the steering path; a short piece keeps constant tension on the fittings. Seat each end fully onto its barb past the raised bead and install it dry. No grease, no oil, no silicone spray, because lubricant on the sealing surface both weakens the joint and lets the hose walk off the fitting as the engine vibrates. A stiff hose end softens plenty in hot water.

Set fresh clamps just behind the bead on each fitting and snug them evenly, stopping well short of crushing the new rubber. Return the hose to every original clip so it stays clear of exhaust heat, the front driveline, and anywhere the suspension can pinch it at full travel. While you are in there, confirm that the separate oil injection line is intact and routed clear, since it lives in the same area and is easy to disturb.

Proving the Repair Before You Ride

Open the petcock and leave the machine sitting for several minutes. Head pressure from the tank will expose a marginal joint before the engine has even turned over. Run a clean dry rag around both fittings, because a slow seep is easier to feel than to see. Start the 300, let it idle while you inspect again with fuel moving through the line, then take a slow lap of the yard and check one last time.

Two dry connections after that sequence means you are done. Take an extra moment to inspect the tank vent hose while the panels are off, since a plugged vent starves the carburetor in a way that mirrors a failing fuel line and would send you right back into this same job.
