A 1996 Sportsman 500 4X4 that still works for a living has earned fresh fuel hose, and on a machine of this vintage the original rubber is long past its useful life no matter how good it looks. This is a carbureted quad, which is genuinely good news for this job: there is a fuel valve on the tank you can simply shut off, the connections are plain barbs with clamps, and the carburetor has a float bowl you can drain before you start.

Two Decades of Heat Cycles

Fuel hose is soft when new because plasticizers are blended into the rubber compound. Thirty years of heat from the big single drives those additives out, and the hose that once bent easily in your fingers goes stiff, glossy, and eventually brittle. A stiff hose cannot follow chassis movement, so on rough ground the flexing concentrates in the inch or so next to each fitting until fine cracks open right where the clamps sit.

Two things push it along faster. Machines kept in dry, arid country harden sooner, because low humidity draws moisture out of the hose wall from the outside inward. Ethanol-blended pump gas works the interior instead, absorbing water while it sits idle in the line and slowly degrading the inner liner into gum and loosened material that heads for the carburetor jets. On a Sportsman 500 of this age, replace on principle rather than waiting for a visual clue.

What the Machine Tells You

A tired line geneRally announces itself first:

  • A fuel puddle or damp shadow on the floor under the machine after it sits overnight
  • A strong gasoline smell around the front bodywork and console area
  • Visible cracking, a chalky surface, or a segment that has gone hard and no longer squeezes evenly
  • Bogging under throttle, a lean stumble on a climb, or the engine acting like the tank is empty when it is not
  • A weep stain or crust of dirt at a barb, which is dried residue from fuel that has been seeping

Since this system is not pressurized the way an injected one is, a genuine leak on a carbureted Sportsman almost always leaves something behind on the ground. Take a fresh drip seriously.

Tools for a Carbureted Fuel Job

Lay these out before you open anything:

  • Fuel-rated hose in the correct inside diameter, cut long and trimmed to fit
  • New spring or worm-gear clamps, since original clamps lose their grip once removed
  • Nitrile or rubber gloves and eye protection
  • A sealed fuel container plus a shallow drain pan or bucket
  • A razor knife, needle-nose or clamp pliers, a small flat-blade screwdriver, and rags
  • Hand tools for the seat and front bodywork

One safety note that matters more than any other: gasoline vapor is heavier than air, so it sinks and creeps across the floor toward water heater pilots, floor drains, and anything with a spark, and it stays there after you have wiped up the liquid. Do this outdoors or with the door wide open, put a fan low, unplug chargers, and keep an extinguisher at hand.

Shutting the Valve and Draining Down

Turn the fuel valve to the off position first. That single move is the advantage a carbureted machine gives you, but do not assume it stops everything: these Sportsman models use a pulse-operated fuel pump between the valve and the carburetor rather than pure gravity feed, so fuel sits in the hose downstream of the valve and will come out when you open a joint. Put the pan underneath, back out the float bowl drain screw, and let the carburetor empty into the pan before going further.

Remove the seat and whatever front bodywork you need to see the valve, the inline filter, and the pump. Work each section loose one at a time so you do not lose track of the layout. Slide old clamps well back along the hose, twist the hose to break the varnish bond at the barb, then walk it off. Anything that refuses gets slit lengthwise with the razor rather than pulled hard, because these fittings are old and the tank and carburetor spigots do not forgive twisting. Trace the routing as the pieces come out. This is an on-demand 4X4 with a front differential, so the run threads through a few more frame clearance points than a two-wheel-drive layout would present.

Slipping the New Hose On

Cut each new section to match the piece it replaces. Too long and the hose loops into the steering or lies against the frame and chafes; too short and it strains the barbs. Push every end fully onto its fitting until it bottoms out, working entirely dry. Grease, oil, and silicone stay off fuel fittings, since a lubricated sealing surface gives fuel a path to creep out from under the clamp. A few seconds in hot water softens a stiff hose end enough to slide on without help.

Set new clamps just behind the raised bead on each barb and snug them evenly rather than crushing the rubber. Do not overlook the small pulse hose feeding the fuel pump; if it has hardened along with the rest, replace it now while everything is apart. Return each section to its original clips and guides so nothing rests on the exhaust or hangs near the front drive components.

The Final Leak Inspection

Snug the float bowl drain screw, then turn the fuel valve back on and simply watch. Give it several minutes and check every barb from the tank forward with good light and a dry fingertip, since a slow weep shows up as a shine before it becomes a drip. Wipe everything down so any new dampness is obvious.

Start the engine, let it idle a few minutes, and inspect once more with the pump actively moving fuel. Blip the throttle, check a third time, and only then put the bodywork back on. While you are in there, a fresh inline filter is cheap insurance on a machine this age, and unlike an injected quad, the filter on your Sportsman 500 is right out in the open where you can service it.
