There is a moment in every fuel line job where the hose is off, the tank is closed, and the whole system is open to the air. Everything about doing this well comes down to preparing for that moment. On a 1996 Bayou 400 4x4 the job is mechanically simple, but simple does not mean careless, and gasoline demands the same respect on a thirty-year-old utility quad as it does anywhere else.
Working Safely With Gasoline
Start with where you are standing. Gasoline vapor is heavier than air, so it drifts down and collects along the floor instead of venting out an open window above your head. Roll the shop door up and get real cross-flow through the space, or push the Bayou outside and work in the open. Clear the area of ignition sources at low level in particular: no kerosene or propane heater, no drop light with an exposed hot bulb, no grinder or torch anywhere in the bay. Wear nitrile or rubber gloves, because gasoline pulls the oils out of skin faster than most people expect, and put safety glasses on before you break the first fitting loose. Keep a sealed container for the fuel you drain and cap it as soon as it is full rather than leaving an open pan on the ground.
Confirming the Fuel Delivery Setup
The 400 Bayou uses a carburetor, so the fuel circuit is about as straightforward as it gets. A manual petcock threads into the tank and controls flow mechanically. From there a single rubber hose drops down to the carburetor inlet, fed by gravity alone with no pump anywhere in the path and no pressure to relieve before you start. The float bowl carries a drain screw at its lowest point, which gives you a clean way to empty the system on purpose.
Being the four-wheel-drive version, this chassis carries a front differential and driveshaft, and the hose run threads past that additional hardware and an extra frame clearance point or two compared with a two-wheel-drive Bayou. That does not alter a single step of the procedure, but it is worth tracing the full path with a flashlight and noting each guide before anything is disturbed.
Why the Hose Wears Out
Fuel hose degrades on two fronts. Externally, the plasticizers that keep the rubber flexible slowly migrate out of the wall over the years, leaving material that is stiff and glassy rather than soft. Heat cycling from the air-cooled engine drives that process, and low-humidity climates push it further by drawing residual moisture out of the rubber. A hardened wall cannot absorb ordinary trail vibration, and fine surface checking eventually becomes a split.
Internally, ethanol-blended pump gas takes its own toll. The alcohol content absorbs moisture and gradually breaks down the hose liner, with fuel left standing during long idle stretches doing the most harm. The softened liner sheds fine rubber into the fuel stream, which travels straight to the carburetor and settles on the float needle seat or inside a jet. That is why a hose problem often shows up first as a mysterious running issue rather than a visible leak.
Symptoms Worth Acting On
Watch the machine for these:
- A puddle or damp streak under the frame after the Bayou has sat parked
- Fuel odor that hangs in the garage well after the engine has cooled
- Cracking, a chalky surface bloom, or a hose that feels rigid when you pinch it
- A grit-caked dark ring at either barb, which is dried fuel that has been weeping and collecting dust
- Bogging under load, a lean stumble, hard starting, or an engine acting like it is out of gas with a half-full tank
Tools and the Right Replacement Hose
Gather all of it before you begin: gasoline-rated hose in the same inside diameter as the original with a couple of extra inches to trim, a set of new clamps in either pinch or worm-gear style, a fuel-safe sealed container, a drain pan, a short piece of clear tubing for the bowl drain, flat and Phillips screwdrivers, needle-nose pliers, a small socket set for the panels, a sharp utility blade, and more rags than you think you need. If your machine has a small inline filter partway down the run, buy a new one now instead of reusing it.
Taking the Old Line Off
Turn the petcock to OFF and let the system settle. Remove the seat and whatever fender or side panel blocks your view of the tank outlet and the carburetor. Slide the drain pan into place, attach the clear tubing to the float bowl drain screw, open it, and let the bowl and the hose empty into your container before closing it again.
Slide each clamp well back along the hose so it is nowhere near the barb. Years of fuel varnish glue hose to metal, so break that bond with a gentle twist rather than a hard pull. If the hose will not release, run the blade lengthwise down it and peel it away from the fitting. Prying at a petcock outlet or carburetor inlet with a screwdriver risks damaging parts that are much harder to find than hose. Save the old piece as a template.
Installation and Final Leak Check
Cut the new hose to match the old one exactly. Excess length sags toward the header or chafes against a frame tube, while a short piece keeps constant tension on both barbs. Push each end on dry until it seats fully against the fitting shoulder, and keep grease, oil, and silicone entirely away from the sealing surfaces — lubricant there is the classic cause of a joint that slowly weeps once things warm up. A quick dip in hot water softens a stubborn end enough to slide on. Set each clamp just behind the raised bead, tighten evenly without cutting into the rubber, and thread the hose back through every original guide so it stays clear of the front driveline and the hot cylinder.
Open the petcock and let gravity load the line, then give it two or three minutes and wipe both connections with a dry rag to reveal any bead of fuel. Start the engine and check again with the machine idling, since vibration exposes a marginal clamp that static pressure hides. Ride a slow loop, park, and look underneath one last time. Dry joints after that sequence mean the plastics can go back on and the 1996 Bayou is ready for a full day of work.
