Petcock to Carburetor: Fuel Line Replacement on a 1996 Bayou 300 4x4

Tracing the Fuel Path End to End

The fuel circuit on a 1996 Bayou 300 4x4 has exactly four elements worth knowing: the tank, the petcock, the hose, and the carburetor. This machine is carbureted, so there is no fuel pump anywhere in the system, nothing under pressure, no injector, and no locking quick connect coupler to release. Gasoline moves by gravity, which is why the tank is mounted high beneath the front bodywork and the carburetor sits below it.

The petcock threads into the underside of the tank and gives you a manual shutoff plus a reserve position. Downstream of it, a short length of rubber hose drops to the carburetor inlet, secured at each end by a clamp on a barbed fitting. The carburetor float bowl has a drain screw at the bottom, which is how you empty the bowl into a container rather than onto the engine. That is the entire system, and it is why this repair is well within reach at home.

One chassis note: this is the four wheel drive Bayou, so a front differential and its driveline live ahead of the engine. The procedure is the same as on the 2x4, but the hose can pass nearer frame crossmembers and driveline hardware, so expect slightly tighter access and an extra clearance point or two when routing the new line.

What Wears the Hose Out

Rubber fuel hose fails from both directions. On the outside, plasticizers slowly leave the material over the years. A hose that was once soft and pliable becomes stiff and glassy, then develops surface checking that deepens into cracks under engine heat cycles and frame vibration. Bends split first. Dry, sun exposed storage accelerates the process considerably, so a desert kept Bayou often has hose that snaps rather than flexes.

On the inside, ethanol blended pump gas degrades the hose liner. Alcohol attracts moisture and works on that liner steadily, doing the most damage while the machine sits for months with fuel in the line. The interior softens and sheds material into the fuel stream even while the exterior hardens, and that debris becomes the gum that clogs small carburetor passages. Because the interior damage is invisible, calendar age is a legitimate reason to replace hose on a machine from 1996.

Symptoms of a Line About to Fail

  • A puddle or dark stain on the ground under the fuel valve after the quad has been parked
  • A strong gasoline odor lingering in a closed garage or shed
  • Visible cracks, crazing, or a hardened chalky surface on the hose
  • Dirt caked into a wet ring at either fitting, evidence of slow weeping
  • Bogging under load, hesitation at part throttle, or an engine acting starved with fuel still aboard

On a gravity fed machine a crack pulls air into the line as freely as it lets fuel out. Air reaching the float bowl creates a lean stumble that is easy to blame on the carburetor when the hose is the real problem.

Tools, Materials, and Safe Fuel Handling

Set out gasoline rated hose in the original inside diameter, new spring clips or small worm gear clamps, nitrile gloves, eye protection, an approved fuel container, a short scrap hose for the bowl drain, line clamping pliers, screwdrivers, small sockets, pliers, a sharp razor blade, and rags.

The safety piece here is real. Gasoline vapor is heavier than air, so it sinks, gathers at floor level, and drifts along the ground toward whatever can ignite it. Roll the Bayou outdoors if you can. Working inside, open the overhead door completely and move air out at floor height rather than depending on a high window. Shut off water heaters and shop heaters with standing pilot lights, move battery chargers and grinders clear of the area, keep the drain container capped except while pouring, and set fuel soaked rags outside to dry.

Freeing the Hose From Its Fittings

Close the petcock. If the valve continues to pass fuel past a worn seal, pinch the hose shut with the pliers a few inches below the tank. Drain the float bowl next by fitting the scrap hose to the drain nipple, routing it into the container, and opening the drain screw a turn.

Remove the seat and the plastic over the tank so both ends of the run are visible at the same time. Before disturbing anything, note the routing and each retaining clip. Then slide both clamps well back along the hose and rotate the hose on its barb to break the varnish bond that years of fuel has formed. It will fight you. When it does, split the hose lengthwise with the razor and peel it away rather than prying at the petcock spigot or the carburetor inlet. Both are soft metal, and a scored sealing surface leaks permanently regardless of how tight you set the clamp.

Installing the New Hose and Confirming a Dry System

Cut the replacement to match the old line laid out straight. Skip the temptation to add slack, because extra length lets the hose sag into the exhaust or chafe a frame edge, and there is not much spare room at the front of this chassis. Push each end fully onto its fitting, dry, until it seats past the raised bead. Grease, oil, and silicone have no place here — lubricant defeats the friction seal and allows the hose to creep off under vibration. Hot water for a few seconds softens a tight hose safely.

Set new clamps just behind each bead and snug them evenly, stopping as soon as the hose no longer turns by hand. Return the line to its factory clips so it clears the exhaust header, the steering components, and the front driveline. Verify the fuel cap vent is open while the panels are off, since a plugged vent creates tank vacuum and starves the carburetor exactly like a kinked hose.

Then prove the repair. Wipe both joints bone dry, open the petcock, and let the fuel column sit on the connections for five minutes before starting the engine. Inspect each fitting closely and run a dry finger underneath, because fuel travels along hose before it drips and the wet spot is rarely at the source. With the static check clean, start the Bayou and inspect again at idle, since vibration reveals a marginal clamp. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short local ride before a long day out. Replacing the vent hose and any other short fuel hose while you are in there is worthwhile on a machine of this age.
