How to Replace Fuel Line on a 1996 Kawasaki Bayou 300 2x4

Ask a longtime owner what they check first when a 1996 Bayou 300 starts running rough and the answer is almost always fuel delivery. These quads use a carburetor fed by gravity, a manual petcock under the tank, and a single length of rubber hose connecting the two. When that hose hardens, the machine can behave like it has serious engine problems while the actual fault costs less than lunch to fix.
Gathering What You Need
- Fuel hose matched to the original inside diameter, cut from fresh stock
- New clamps sized for that hose, either screw-type or spring-style
- Nitrile or rubber gloves, since gasoline strips skin oils quickly
- A sealed metal or fuel-rated container for the drained gasoline
- A small flat-blade screwdriver for the clamps and the float bowl drain screw
- A socket set for the seat and the panels over the tank
- Clean rags plus a razor blade for a hose end that has bonded to a barb
- An inline filter, worth adding on a machine this age
Ventilation and Handling Fuel
Before anything comes apart, deal with the workspace. Gasoline vapor is heavier than air, so it sinks and collects near the floor where a water heater pilot light or a spark off an extension cord can reach it long before your nose registers a problem. Roll the Bayou outside or open the garage door completely instead of relying on a window well above the hazard. Let the engine and exhaust cool fully, disconnect the battery negative terminal, clear space heaters and hot work lamps out of the area, and keep a fire extinguisher within arm's reach. Drained fuel goes into a sealed container immediately, not an open pan sitting on the bench.
The Fuel System on This Machine
Nothing pumps fuel on the 1996 Bayou 300. Gravity carries it from the tank through the petcock, down the hose, and into the carburetor's float bowl, where a float and needle valve maintain the level. Because the petcock is a mechanical valve with a real off position, closing it stops flow completely, which is a genuine convenience — a fuel-injected quad has no such valve and requires pinch-off pliers to hold back the pump. The float bowl drain screw lets you empty the downstream side in a controlled way. And as a two-wheel-drive chassis, this Bayou keeps the hose run short, without the front differential and driveshaft hardware that pushes routing wider on 4x4 utility models.
Why Old Hose Cannot Be Trusted
Rubber fuel line degrades with time rather than mileage. The plasticizers that keep it flexible migrate out of the wall over the years, leaving hose that is stiff and glassy and unable to absorb the vibration of a single-cylinder engine. Cracks then start at the bends and work outward. Heat off the air-cooled cylinder accelerates the hardening, and dry climates push it faster still by pulling moisture out of the rubber.
Ethanol-blended gasoline attacks from the inside. Alcohol draws water into the fuel and slowly breaks down the hose liner, so the interior can be shedding fine rubber particles toward the carburetor while the exterior still passes a casual look. Long stretches with fuel standing in the line leave gum and varnish that narrow the passage and glue the hose ends to their barbs.
Symptoms of a Failing Line
Watch for a gasoline puddle or damp patch under the engine after the quad has been parked, and for a fuel smell that lingers around the tank hours after shutdown. Look closely at the hose for hairline cracks and a chalky, dried finish, and pinch it to see whether it still has any give. On the performance side, expect bogging on climbs, hesitation as the throttle opens, and a lean stumble at higher rpm that feels exactly like running the tank dry. Dirt caked into a wet ring at a fitting is another reliable tell that fuel has been seeping and evaporating there.
Removing the Old Hose and Fitting the New One
Turn the petcock to OFF and confirm it has sealed rather than trusting it blindly; decades in the open position can gum a valve enough to seep. Remove the seat and the covers over the tank and carburetor, slide a pan under the carburetor, and back out the float bowl drain screw so the bowl and lower hose empty before anything is disconnected.
Push both clamps well back, then twist each hose end on its barb to break the varnish bond instead of pulling straight against it. When a hose refuses to release, slit it lengthwise with the razor and peel it off, which protects a petcock spigot and carburetor inlet that are not easy to source anymore. Note the routing and every clip the old line passed through.
Cut the replacement to the same length as the original. Slip the clamps on first, then press each end fully onto its barb until it seats past the raised bead. Fit it dry, with no grease, oil, or silicone anywhere near the fittings, because a lubricated sealing surface is precisely the path fuel uses to creep past a clamp. Hot water softens a stubborn end safely. Set each clamp just behind the bead, tighten only until the rubber begins to compress, and route the hose through its original guides clear of the cylinder head and header.
Confirming the Job Is Done Right
Close the float bowl drain, open the petcock, and watch both connections for a full minute while gravity loads them with fuel. Dry each fitting and look again for fresh dampness. Reconnect the battery, start the 1996 Bayou 300, and inspect a third time at idle, since vibration finds what a static check misses. Finish with a slow ride and one final look at both ends and the ground below. Should the engine still act starved after a clean install, the petcock screen and carburetor jets are the next place to look, since that is where debris from an old hose ends up.
