Thirty years is a long career for a piece of rubber tubing, and the fuel line on a 1996 Bayou 220 2x4 has served every one of them. Kawasaki set this quad up as a carbureted, gravity-fed machine: gasoline leaves the tank through a manual petcock, drops down a short hose, and collects in the carburetor float bowl. Nothing in that circuit is pressurized and nothing depends on a sensor, so the failure mode is mechanical and the fix is mechanical too.
The Case for Replacing It Now
Fuel hose fails from age rather than mileage. Manufacturers blend plasticizers into the rubber to keep it soft and grippy, and over the decades those compounds leach out of the hose wall. What remains is stiff, glassy, and unable to flex, so the next heat cycle or vibration event puts a crack in it. Living in dry, arid country makes it happen sooner, because the outer surface loses moisture continuously and hardens from the outside in.
Ethanol-blended gasoline handles the inside of the hose. Alcohol in the fuel pulls water into the system and gradually degrades the liner, worst of all on a quad that sits with a partial tank for a season at a time. The liner softens, goes gummy, and sheds material downstream toward the float needle. This is the sneaky version of the failure, because a hose in that condition frequently looks perfectly fine from outside while restricting flow and contaminating the carburetor.
Confirming What You Are Dealing With
Trace the circuit before you disturb it. The petcock threads into the bottom of the tank and offers ON, RESERVE, and OFF, giving you a hard shutoff upstream. That is a considerable advantage over the same job on a fuel-injected quad, where there is no petcock, the line carries residual pressure from an in-tank pump that has to be relieved first, and the fittings may be self-locking plastic quick-connects rather than barbs with clamps. Your carbureted 220 also has a float bowl drain screw so the downstream fuel can be emptied on purpose.
Reading the Warning Signs
The first symptom is almost always smell, since a slow seep can evaporate off warm aluminum before it ever forms a drop. After that comes a damp streak on the hose itself, then a stain or puddle on the floor beneath the engine when the machine has been parked overnight. Examine both barbs for a caked ring of dust, which is dried fuel residue built up over months of weeping.
Running behavior tells the other half of the story. A hose that has collapsed internally or clogged with liner debris restricts flow, and the 220 will idle normally while bogging or stumbling under throttle as if the tank were nearly empty. If a carburetor cleaning has not cured a bogging complaint, look upstream at the hose before you tear into the carb again.
Preparation and a Real Safety Note
- Rubber or nitrile gloves and plenty of clean rags
- A shallow drain pan and a sealed, fuel-rated container
- Replacement hose in the original inside diameter, bought long and trimmed to fit
- Fresh clamps, screw type or spring clip to match the machine
- Flat-blade screwdriver, small socket set, sharp utility blade
Gasoline vapor is heavier than air. It does not float away, it settles around your feet and stays there, which puts it level with heater pilots, floor receptacles, and extension cord connections. Work outdoors or with the overhead door completely open so that low air actually moves, keep flame and sparks away entirely, and disconnect the battery before opening anything in the fuel system.
Removing the Old Line
Turn the petcock to OFF and wait a beat. Pull the seat and any panel blocking the hose run, slide the drain pan under the carburetor, and open the float bowl drain screw so the bowl empties completely. Loosen the clamp at the carburetor barb and slide it well back along the hose to give yourself room.
Old rubber varnishes itself to brass, so twist the hose gently to break that bond before you pull. When it refuses to come off, slit it lengthwise with the blade and strip it away instead of prying on the fitting. Move to the petcock end and repeat, catching whatever runs out of the tank neck. On this 2WD chassis the line takes a short, direct path down with little in its way, whereas a 4x4 quad has to route around front differential hardware and extra frame clearance points. Note each clip and guide the old hose passes through before it is fully free.
Fitting the New Hose and Proving the Seal
Cut the replacement to the same length as the piece you removed. A hose left long will rub a frame tube or sag toward the header, which just gives you a new leak in place of the old one. Soften each end in hot water and press it fully onto its barb until it bottoms out. Keep grease, oil, and silicone away from the fittings entirely; lubricant on a sealing surface gives fuel a route to creep past the clamp, and dry rubber grips clean brass better than anything you could add. Position the clamps just behind the bead on each fitting, tighten them evenly to snug rather than crushed, and route the finished hose through its original guides well clear of the cylinder and exhaust.
Close the bowl drain, open the petcock, and watch the line fill. Blot both joints with a clean dry rag and study the cloth for darkening, which shows a seep long before your eye catches it. Start the engine and let it idle for several minutes, then check again while the machine is vibrating, since that is when a borderline connection reveals itself. Run the petcock to RESERVE briefly to test the lower port. While everything is drained, clean or replace the petcock screen and any small inline filter, an opportunity your carbureted 220 provides and a fuel-injected quad does not, since those keep the filter inside the tank as part of the pump assembly.
