Fuel Line Work on a 1996 Honda TRX300FW 4x4

Start by understanding the plumbing you are about to open, because that determines everything else about how the job goes.
The Layout Under the Front Bodywork
The 1996 TRX300FW is carbureted, which means its fuel system is purely mechanical and refreshingly short. The tank rides high beneath the front plastic, a manual petcock threads into its underside, and a single rubber hose carries fuel down to the carburetor behind the 282cc air-cooled cylinder. Gravity supplies the head pressure. Closing the petcock isolates the tank completely, and a drain screw on the carburetor float bowl empties everything downstream of it.
It helps to know what you are not dealing with. Fuel-injected quads carry a pump inside the tank, hold real pressure in the line to a throttle body, provide no shutoff valve, and sometimes use self-locking quick-connect fittings that require no clamp at all. On those machines pressure must be bled off before a single fitting is touched. Your TRX300FW asks for a quarter turn of a valve instead. One other detail matters for access: this is a four-wheel-drive chassis, so the hose shares its route with front differential hardware and additional frame members.
Age Is the Real Culprit
Rubber fuel line contains plasticizers that keep it soft, and those additives leave the compound under heat. Positioned near an air-cooled cylinder, the hose on this quad has taken a heat cycle every time the engine ran for decades. The result is line that is stiff rather than resilient, unable to flex with engine motion, and prone to surface checks that deepen into splits. Dry regional air speeds it up by drawing moisture out of the hose wall, so machines from arid country often have hose that fractures at a touch.
Ethanol-blended fuel attacks from the other side. Because ethanol pulls water into the gasoline, the mixture degrades older rubber more aggressively than the fuel this quad was built around. Long parking spells with fuel in the line leave gum and varnish inside the bore, restricting flow and freeing debris that heads for the carburetor jets. On any TRX300FW, the hose is a maintenance item that has almost certainly outlived its design life.
Reading the Warning Signs
Since the system feeds by gravity, a leak persists while the quad sits with the petcock open. Check for:
- A gasoline odor lingering around the front of the machine after the engine has cooled
- Drips or a dried stain on the floor beneath the engine
- Fine cracking, a chalky gray cast, or hard spots detectable by pinching the hose
- Dust caked into a ring at either fitting where fuel has seeped and evaporated repeatedly
- Bogging under load, a lean stumble under throttle, or the engine acting empty with fuel in the tank
The performance symptoms point to restriction rather than leakage and are easy to mistake for a carburetor issue. Injected quads produce the same complaints, but pressurized fuel tends to atomize at a leak, so the puddle that makes a carbureted diagnosis straightforward is often missing there.
Tools and Gasoline Handling
Gather nitrile or rubber gloves, eye protection, gasoline-rated hose in the original inside diameter, new clamps in the factory style, an approved fuel container, a shallow drain pan, a flat-blade screwdriver, needle-nose pliers, a razor blade, sockets for the bodywork, penetrating oil for seized fasteners, rags, and a flashlight. Plan on discarding the original clamps outright, since decades of corrosion usually rules out reuse.
Ventilation deserves genuine attention. Gasoline vapor is heavier than air and settles at floor level, where it can reach a water heater pilot or a shop heater you forgot was on. Work outdoors when possible or open the overhead door fully, extinguish open flames in the space, and let the engine and exhaust cool completely before you begin. Keep the fuel container capped except while pouring and clean up any spill right away.
Out With the Old Hose
Close the petcock, remove the seat, and lift off the plastic tank cover so both ends of the hose are exposed. Use penetrating oil on any fender fastener that resists rather than rounding it off. Slide the pan under the carburetor and back out the float bowl drain screw to release the fuel sitting downstream.
Walk both clamps well back along the hose. Twist each end at its barb to break the varnish bond, then pull it straight off. Do not lever with a screwdriver: the petcock spigot and carburetor inlet mar easily, and a marred barb seeps permanently no matter how tight the clamp. Hose this old frequently bonds hard enough that slitting it lengthwise with a razor and peeling it off is the only clean method. Note the routing and clip locations before the line is fully out, since on this 4x4 it must clear front driveline hardware and extra frame crossings a two-wheel-drive quad never carries.
Installation and Verification
Cut the new hose to the same length as the piece you removed. Excess slack invites contact with the cylinder or the front differential area; too little leaves both fittings permanently strained. Push each end onto its barb dry until it bottoms out with the bead entirely inside the rubber. Keep grease, oil, and silicone off the fittings completely — lubricant gives fuel a path to creep along the barb and can carry into the float bowl. Soften a stiff hose end in hot water if needed.
Fit new clamps just behind the bead at both connections and tighten them evenly to firm, never crushing, then clip the line back into its factory guides well clear of the exhaust header. Close the float bowl drain screw, open the petcock, and watch both joints for a full minute; gravity feed exposes a bad connection within seconds. Blot each fitting with a clean dry rag, pause, and blot again so residual fuel does not mislead you. Start the engine, let it idle several minutes, and inspect a final time with the hose warm and vibrating.
One last task while the bodywork is off: pull and rinse the strainer screen inside the petcock. It accumulates tank sediment plus the crumbs shed by the old hose, and a plugged screen is the usual reason fuel starvation lingers after a clean install. Direct access to it is a carbureted benefit, since fuel-injected models keep their filter inside the tank with the pump. With both joints dry, reassemble and the 1996 TRX300FW is back in service.
