A 1996 TRX300 Fourtrax that stumbles on hills, smells like gasoline in the garage, or leaves a spot on the floor is usually telling you about one part, and it is not an expensive one. This 2WD utility quad runs a carburetor fed by gravity through a manual petcock, which makes the fuel hose both the weakest link in the system and the easiest thing on the machine to replace.
Diagnosing From the Symptoms
Start by sorting what you are seeing into leaks and restrictions, because a fuel hose can fail either way and the evidence differs. A leaking hose shows itself physically: a puddle beneath the engine, a dark damp streak down a frame rail, a persistent gasoline odor that will not clear from a closed shop, or a ring of caked dust and varnish at a barb where fuel has been seeping past the clamp.
A restricted hose behaves differently. It bogs under load, hesitates coming off idle, and acts like the tank is empty when it plainly is not, all without dropping a bead of fuel. That happens because gravity is the only thing pushing fuel through this system, and a hose that has collapsed internally or gummed up cannot pass enough volume to keep the float bowl full at throttle. Squeeze the hose along its whole length and feel for hard, glassy sections and chalky surface cracking before you start pulling jets.
Understanding the Failure
Two mechanisms run at once. From the outside, heat from the air-cooled single drives plasticizers out of the rubber over decades of heat cycling until the wall goes hard, and then vibration and chassis flex crack that brittle material at the bends and behind the clamps. Dry, low-humidity climates accelerate the hardening, and ultraviolet exposure on a quad stored outdoors adds more.
From the inside, ethanol-blended fuel left standing during a layup absorbs moisture and degrades the inner liner, turning the bore soft, swollen, or gummy. The two failures compound each other, and the debris shed from the liner heads for the float bowl. On a machine this old, treat the hose as consumable rather than something to evaluate and keep.
Gearing Up and Ventilating Properly
Have nitrile gloves, eye protection, an approved sealed fuel container, a wide drain pan, gasoline-rated hose in the original inside diameter, new clamps, a flat-blade screwdriver, needle-nose pliers, sockets for the bodywork, a razor knife, a scrap length of hose for the float bowl drain, and plenty of rags laid out before anything comes apart.
Then address the air. Gasoline vapor is heavier than air and settles at floor level, right where water heater pilots, shop heaters, and extension cords live. Work outdoors or open the garage fully and get a breeze moving low to the ground, since a ceiling fan does nothing for vapor pooled at ankle height. Shut off every ignition source in the space, let the exhaust cool completely before reaching past it, drape a rag over any open fitting, and pour drained fuel only into a container you can seal.
Getting the Old Line Off Cleanly
Turn the petcock to OFF and wait long enough to confirm it seals, because valves this old can weep past worn internals. Drain the tank if yours does. Remove the seat and left side cover to expose the valve and the hose run down to the carburetor. Attach the scrap hose to the float bowl drain, aim it into your pan, and back the screw out so the bowl empties before you disturb the lower fitting.
Compare that to an injected quad, which would require pulling the pump fuse and bleeding the pressurized line before touching anything. Closing the valve is the whole procedure on this Fourtrax. Slide both clamps well back, twist each hose end to break the varnish bond at the barb, then work it free. A hose that has hardened around a fitting should be slit lengthwise and peeled rather than pried. Because this is a 2WD machine the run along the frame is short and unobstructed, without the front differential hardware that pushes the line through extra clearance points on a 4x4.
Installing the Replacement and Testing It
Cut the new hose to the same length as the old, following the same easy curve. Extra length lets it lie against the cylinder head or rub a frame tube; too little pulls at both barbs until the hose walks off one of them. Push each end on dry until it bottoms against the fitting shoulder, and keep grease, oil, and silicone spray off the barbs entirely, because a slick sealing surface gives fuel a route past the clamp that no amount of tightening will close. If the hose resists, dip the end in hot water for a few seconds.
Position the clamps just behind the raised bead on each fitting, with the screws accessible, and tighten evenly until the hose no longer turns by hand. Stop there rather than crushing a groove into fresh rubber. Seat the line in its original clips so it stays clear of the header and steering components.
Close the bowl drain, open the petcock, and let the quad sit undisturbed for five minutes with a dry rag under each joint. If both rags stay clean, start the engine and check once more at idle, since vibration exposes joints that pass a static test. Before the panels go back on, clean the sediment screen behind the petcock. It collects exactly the debris an aging hose sheds, and a clogged screen will recreate the fuel starvation you just eliminated. Confirm the tank vent is clear as well, then take a short shakedown loop and look underneath one final time.
