On a 1996 TRX200D the fuel system is about as simple as they come, and that shapes both the hose you buy and the way the job unfolds. Confirming the Fuel Setup on This Fourtrax
This machine is carbureted with a manual petcock, not fuel injected. Fuel drops out of the tank under gravity, passes through the valve, runs down a short rubber hose, and enters the float bowl of the carburetor. Nothing in the circuit is pressurized, so you will not be bleeding a line or pulling a pump fuse, and you buy ordinary low-pressure carburetor hose rather than injection-rated line. Two other details matter: the float bowl has a drain screw for emptying fuel cleanly, and the petcock carries a small inlet screen that traps sediment. As a 2WD quad with no front differential occupying the frame, the hose run is short and both ends are visible with the seat off.
Cracks, Chalk, and Soft Spots
Fuel hose deteriorates on two fronts at once. Outside, heat cycling and long years of exposure pull the plasticizers out of the rubber, and the material grows hard and chalky until vibration opens a crack, usually at the bend closest to a fitting. Dry, low-humidity conditions make that arrive earlier by drawing moisture out of the hose wall. Inside, ethanol-blended gasoline absorbs water and slowly attacks the liner, softening the bore and leaving gum behind when fuel sits stagnant between rides. Neither process pauses while the machine is parked, which is why an original hose on a quad this old is due regardless of hours or appearance.
Clues From the Seat and the Garage Floor
You will usually notice one of these first:
- Fuel pooled or a dried stain on the floor beneath the carburetor after the quad has sat
- A gasoline smell that hangs around the machine, most obvious in an enclosed shed
- Visible cracking, a glazed sheen, or a hardened length that stays rigid when pinched
- Bogging on a climb, sputtering under load, or an engine acting as if the tank is empty when it is not
- A collar of caked dirt at a spigot, formed where fuel has seeped and evaporated repeatedly
With no pressure in the system, failures show up as real drips rather than a fine mist. That makes them easy to find, though fuel reaching a hot exhaust is reason enough to park the machine until the hose is replaced.
Assembling What You Need
Have this ready before anything comes apart:
- Nitrile or rubber gloves, since gasoline strips the oils out of skin quickly, plus eye protection
- A drain bucket or fuel-rated container and a generous supply of rags
- Low-pressure fuel hose in the correct inside diameter for this carburetor
- New clamps or a small clamp kit, because the original clips have lost their spring by now
- Pliers, a small flat-blade screwdriver, and sockets for the seat and fender hardware
The gasoline safety point here is real. Vapor is heavier than air and settles along the floor exactly where you will be working, so open the garage door completely or move the quad outside rather than relying on a window. Turn off appliances with pilot lights, keep sparks and open flame well away, and set a fire extinguisher within reach.
Shutting Down Flow and Breaking the Joints
Rotate the petcock to the off position and confirm that flow has stopped — on a gravity-fed machine that is your complete shutoff, no fuse pulling required. Slide a pan under the carburetor, open the float bowl drain screw, let the bowl empty, and close the screw. Remove the seat and any fender fasteners in the way of the hose run.
Slide both clamps well back along the hose before you touch a spigot. Old varnish frequently bonds hardened rubber to the petcock outlet and the carburetor inlet, and the safe way through is a gentle twist to break that bond instead of a hard straight pull, since a petcock body of this vintage does not handle side load well. If an end refuses to release, slit the hose lengthwise with a razor blade and peel it off the fitting. Before the hose is entirely out, take note of how it sits relative to the frame, throttle cable, and exhaust.
Routing and Securing New Hose
Cut the replacement to match the original length precisely. A hose left too long droops into hot or moving parts, while one cut short keeps both spigots under tension until something works loose. Push each end fully onto its fitting until it bottoms, working dry. Nothing goes on those sealing surfaces — grease, oil, and silicone spray all give gasoline a channel to creep past the clamp, and gravity will keep feeding it. If the hose is stiff, dip the end in hot water for thirty seconds and it will slide on by hand.
Place new clamps just behind the bead on each spigot and tighten them evenly, firm enough to seal without cutting into the rubber. Check the finished shape of the hose for kinks, because a pinch in a gravity line restricts flow and creates exactly the lean, starved condition you set out to eliminate.
The Post-Repair Once-Over
Open the petcock and watch both connections for a few minutes without starting the engine. Fuel reaches the carburetor almost immediately in a gravity system, so a weak joint reveals itself while everything is cold and dry. Wipe the fittings clean, inspect a second time, then start the engine and let it idle while you look once more with the hose warm and the bowl full.
Finally, clean the petcock inlet screen while you have easy access to it. Sediment and ethanol residue build up on that screen over the decades and produce the same fuel starvation symptoms as a collapsing hose, so a new line combined with a clean screen is what actually returns a TRX200D to dependable running.
