How to Renew the Fuel Line on a 1995 Suzuki Quadrunner LT-F160

Access is the easy part on a 1995 LT-F160. Lift the seat, pull the tank cover, and the entire fuel system is right there in front of you: tank, petcock, a short length of rubber hose, and the carburetor. This Quadrunner is carbureted and two-wheel drive, so nothing is pressurized, no pump has to be disabled, and the shutoff valve handles the isolation that an injected machine makes you achieve with clamping pliers. What makes this job worth doing carefully is not difficulty but consequence, since a leaking fuel line sits directly above a hot engine.

Locating and Reaching the Hose

Fuel leaves the tank through the petcock at its base, drops a short distance through the hose, and enters the carburetor inlet. Because the LT-F160 is a two-wheel-drive machine, that run is direct and largely unobstructed, without the front differential hardware and additional frame crossmembers a 4x4 utility quad forces the line to navigate. Note every clip or guide holding the hose before you disturb it, and take a photo if the path bends anywhere along the way.

Tools, Parts, and a Real Word on Gasoline

Set out the following before disassembly:

  • Rubber or nitrile gloves and safety glasses
  • A drain bucket or sealed, fuel-rated container
  • Hose in the correct inside diameter for this 160, cut long and trimmed to fit
  • New spring clamps or small worm-gear clamps sized to the hose
  • A flat screwdriver, pliers, and a fresh razor blade
  • Clean rags and a small pan for the float bowl

Gasoline vapor is heavier than air and settles at floor level, which is precisely where water heaters and space heaters live in most shops. Work outdoors or with the door raised completely, shut off pilot lights, unplug heaters, and keep grinders and open flame out of the area while the system is open.

Shutting Off Flow and Draining Down

Close the petcock, the step that makes this repair simpler than the equivalent on a fuel-injected quad. Then place your pan under the carburetor and back out the float bowl drain screw, which empties the bowl along with the hose below the closed valve. That small step keeps most of the fuel off your hands and off the floor when connections come apart. Retighten the screw once the flow stops and leave the pan where it is.

Freeing the Old Hose

Slide both clamps well back along the hose before separating anything. Thirty years of varnish will have bonded the rubber to each barb, so use a gentle twisting motion to break the bond instead of pulling hard on the petcock outlet, which is a small fitting that will not take much abuse. Where the hose refuses to release, slit it lengthwise with the razor and peel it away in two halves, leaving the metal fitting undamaged.

Inspect what comes out. A hose that is stiff at the ends, chalky on the surface, or gummy inside tells you why the machine has been running the way it has, and it confirms the replacement was overdue.

Why These Lines Harden and Crack

The rubber ages on two fronts. Externally, repeated heat cycling near the air-cooled single drives out the plasticizers that keep the hose supple, and once they are gone it stiffens and splits at the bends rather than flexing with the frame. Dry, low-humidity air accelerates this by continually pulling moisture out of the hose wall, so arid-region Quadrunners frequently show brittle line regardless of hours.

Internally, ethanol-blended pump gas is the culprit. Alcohol carries water into the fuel and degrades the inner liner, so a 160 left sitting for months with fuel in the plumbing can be soft and gummed in the bore while the outside still looks passable. Debris from that liner travels straight into the carburetor, where small jets clog quickly and produce running problems that seem unrelated to a hose.

Putting the New Line In

Cut the replacement to the original length. A short piece pulls on the fittings and a long one sags toward the engine or chafes the frame. Push each end onto its barb dry, seating it completely past the raised bead. Keep grease, oil, and silicone off the fittings entirely, because a lubricant film on the sealing surface defeats the grip the clamp needs to make. Warm a stiff hose end in hot water instead.

Fit the new clamps just behind the bead at the petcock and the carburetor inlet and tighten them evenly, firm without cutting into the rubber. Check the run for kinks before you go any further. With gravity as the only force moving fuel, a single pinched spot will starve the carburetor even with a brand new hose in place.

Symptoms to Watch and the Final Check

Learn the warning signs so the next hose gets caught early: gasoline puddled under the frame after the machine sits, especially with the petcock open, a fuel smell around the tank that never clears, visible cracking or a chalky hardened section, and running trouble such as bogging under load, a lean stumble on a hill, or stalling as though the tank were empty. A hose swollen shut internally can starve the engine without leaking, so a dry floor does not clear the line.

Open the petcock and let fuel gravity feed into the hose and float bowl with the engine off. Watch both fittings for a solid minute, wipe them with a clean rag, and check for fresh wetness by feel. Start the Quadrunner and inspect again at idle, because vibration reveals joints that seemed fine when static. While you are in there, look at the petcock screen or inline filter if your machine has one, since new hose does nothing for a restriction upstream. After several minutes of leak-free running with no fuel odor, reinstall the cover and seat.
