Symptoms That Send Owners Looking
The Xplorer 400 built a reputation as a hard working four wheel drive machine, and the ones still in service are now old enough that fuel hose age is a routine concern rather than an unusual failure. The first symptom most owners notice is smell. If gasoline odor hangs around the tank area hours after you shut the engine off, something is weeping. Next comes the visual: a damp ring on the skid plate or a small puddle on the floor beneath where the quad parks.
Get your hands involved too. Squeeze the hose along its entire length and treat any rigid, glassy, or crunchy stretch as past its life. Flexing the hose into a tight bend will usually pop fine cracks open along the outside of the curve. Then consider how the engine runs. A 400 that idles cleanly but bogs on a climb or when you load it up may have a hose that has softened internally and partially collapses under suction, feeding an idle just fine while starving the engine at real throttle. Lean surging at sustained speed and grit stuck to dried fuel residue at a fitting round out the list.
How This Machine Delivers Fuel
The 1995 Xplorer 400 is carbureted, and that is good news for anyone doing this work at home. Fuel leaves the tank through a petcock, travels down a rubber supply hose, and enters the carburetor, where a float bowl holds a small reserve behind a drain screw. There is no electric pump, no pressurized rail to bleed down, no in tank filter module, and no locking quick connect coupler to fight. Rotating the petcock to off isolates the whole circuit. Note as well that this generation runs a separate oil injection line in the same region of the chassis, so trace carefully and be certain which hose you have hold of before cutting.
Four wheel drive does not change the sequence of steps, but the front differential and the frame members supporting it mean the fuel hose takes a slightly longer path with additional clips and clearance points a two wheel drive quad would not have.
The Chemistry of Hose Failure
Two separate processes wear out fuel line, and neither requires hard use. On the outside, the plasticizers that keep the rubber pliable slowly migrate out. The hose stiffens, and then routine engine vibration plus chassis flex crack it, typically at the sharpest bend in the run. Dry, low humidity climates speed this along, and each summer parked in a hot shed contributes more hardening.
On the inside, ethanol blended pump gas does the damage. Alcohol holds moisture and gradually attacks the hose liner, softening the wall and freeing small particles that travel downstream toward the carburetor jets. Stagnant fuel accelerates the process, and a utility quad spends far more time parked than running. The practical result is a hose that can look serviceable while its interior is already breaking down, which is why replacing one on a thirty year old machine is preventive work rather than a repair.
Preparation and Fire Safety
- Rubber or nitrile gloves, since gasoline strips oils from skin quickly
- A sealed fuel rated container plus a shallow drain pan
- Replacement hose in the matching inside diameter, bought long and trimmed to fit
- New clamps to replace the aged originals
- Flat blade screwdriver, pliers, small socket set, razor knife, rags
The ventilation note here is a real one. Gasoline vapor is denser than air, so it sinks and travels along the floor rather than escaping through a window, and it can find a water heater pilot light or a shop heater burner across the room without you smelling anything at standing height. Shut those appliances off before you begin, work outdoors or with the door fully open, wait until the engine and exhaust are completely cool, and keep a fire extinguisher within arm's reach.
Getting the Old Hose Out
Turn the petcock off, then either let the engine idle until it dies or open the float bowl drain screw and route the fuel into your pan through a short hose. Remove the seat and any plastic panels covering the tank spigot and carburetor inlet.
Slide both clamps back along the hose before disturbing the ends. Original clamps at this age are usually rusted stiff or have lost spring tension, so replace them regardless of how they look. Break each end free by twisting the hose on its barb rather than pulling hard, because decades of fuel varnish bond rubber to metal. Slit any hose that refuses to release and peel it off. Do not lever at the petcock spigot with a screwdriver; that plastic is brittle now, and cracking it turns a straightforward job into a much larger one. As the line comes free, photograph each clip, note how it clears the front driveline and the exhaust, and mark flow direction on any small inline filter.
Installation and the Final Leak Check
Trim the new hose to the original length rather than leaving it long. Extra slack chafes on the frame or drifts into the steering path, while a short piece keeps steady tension on the fittings. Push each end fully onto its barb past the raised bead and install it dry. Grease, oil, and silicone all compromise a fuel joint and let the hose creep off under vibration, so none of them belong here. Soften a stubborn hose end in hot water for thirty seconds instead.
Fit new clamps just behind the bead on each barb and tighten them evenly, firm but stopping short of crushing the new rubber. Route the hose back through every factory clip so it stays clear of exhaust heat, the front drive components, and anywhere the suspension can pinch it through full travel.
Open the petcock and leave the machine sitting for several minutes. Tank head pressure alone will reveal a marginal connection before the engine ever runs. Wipe both joints with a clean dry rag, because a slow seep is easier to feel than to see, then fire the 400 and inspect again with fuel actively flowing. Take a slow lap of the yard and give it one final look. While the panels are still off, check the tank vent hose as well, since a blocked vent starves the carburetor in a way that imitates a failing supply line perfectly.
