The 1995 Sportsman 400 4x4 uses a carbureted, gravity-fed fuel system, so you get the luxury of a petcock that genuinely shuts off flow and connections that are nothing more complicated than hose on barbed fittings.
Shopping List and Bench Setup
- Fuel-rated hose in the original inside diameter, purchased long enough to cover every length in the system
- New clamps in the correct style and size, worm-gear or pinch, with a couple of spares
- A fresh inline filter if the run includes one
- Nitrile gloves and eye protection
- A drain pan and an approved sealed container for captured fuel
- Line-clamping pliers, sockets, a stubby flat-blade driver, a sharp razor blade, and clean rags
Now the part that actually protects you. Gasoline vapor is heavier than air, which means it does not rise and escape through a window; it sinks off the machine and spreads along the floor, exactly where a shop heater, a grinder, or a water heater pilot light waits. Work outdoors or with the door rolled fully open and air moving low through the space. Keep the fuel container capped except while pouring, let the engine and exhaust cool completely, and keep the drain pan covered when you step away.
Knowing the Layout of This System
Trace the full path before ordering hose. Fuel leaves the tank through the petcock, drops through soft hose, and enters the carburetor inlet, where a float bowl with a drain screw sits at the bottom. Some machines in this family also route fuel through a pulse-operated pump driven by crankcase pressure, which adds a short hose on each side of the pump plus a small impulse line to the engine. Replace all of those together if they are present, since a hardened impulse line reduces pump output no matter how good the supply hose looks. Note how different this is from a modern injected quad, where an electric pump and the filter both live inside the tank, the supply hose stays pressurized after shutdown, and the tank connection is often a self-locking quick-connect instead of a clamped barb.
How Hose Deteriorates Over Decades
Two forces work on the rubber. Heat cycles pull the plasticizers out of the hose wall until it goes stiff, stops flexing with the frame, and starts to craze. Dry, low-humidity air accelerates that hardening by continually drawing moisture from the outer surface. Meanwhile ethanol-blended gasoline left standing in the line for weeks absorbs water and slowly breaks down the inner liner, leaving gum and loose material that ends up in the carburetor. Because both processes track the calendar rather than the hour meter, hose on a machine of this age should be treated as a wear item regardless of how it looks.
Symptoms to Check Off
- Fuel staining or a small puddle under the frame after the quad has sat overnight
- A noticeable gasoline smell when you open a closed shed or garage
- Cracking, chalky texture, or a hardened section that feels glassy when squeezed
- Caked dust forming a ring at a fitting where fuel has been seeping and drying
- Bogging under load, hesitation off idle, or the engine acting as though it is out of fuel
Since only gravity moves fuel here, escaping gasoline drips instead of misting away. Any wet spot is a real leak and a reason to park the machine until it is fixed.
Pulling the Old Line
Close the petcock. Take off the seat and any panel that blocks a clear view of the tank outlet, the pump if fitted, and the carburetor. Set the drain pan underneath, then open the float bowl drain screw and let the carburetor empty before you disturb any hose. Slide each clamp well back along its hose and away from the fitting.
Expect old rubber to be bonded to brass by fuel varnish. Twist gently to break that bond, and if an end still will not come, slit it lengthwise with the blade and peel it off rather than prying on the fitting. Petcock spigots and carburetor inlets on a machine this age are brittle, and neither is worth risking to save a hose destined for the trash. Trace the routing on the way out and photograph every clip. On this 4x4 chassis the hose works around front differential hardware and additional frame structure a two-wheel-drive quad does not carry, so restoring the original path matters for keeping it clear of hot surfaces and rotating parts. Check the tank vent hose while you have access, since it hardens on the same schedule.
Fitting Up and Verifying
Trim each new length to match what came off. Keep the main run heading steadily downhill from the petcock, avoiding any rise that could hold a vapor bubble and any slack that could rub a frame tube. Push every end fully onto its barb dry until it bottoms against the shoulder, dipping a stiff end in hot water to soften it. Keep grease, oil, and silicone completely off the fittings, because lubricant on a sealing surface is precisely how fuel weeps out from under a clamp. Set new clamps just behind the raised bead on each barb and tighten firmly without crushing the hose. Install any inline filter with its flow arrow toward the carburetor and support its weight rather than letting it hang.
Open the petcock and watch both ends for a full minute before touching the starter, since static fuel head is a legitimate leak test on this system. Wipe the fittings dry, look again with good light, then start the engine and inspect at idle while blipping the throttle a few times. Only after several minutes of dry running should the bodywork go back on, and a slow loop followed by one more look underneath is worth the time. If the 1995 Sportsman 400 still runs rough with fresh hose and dry joints, the filter and the carburetor are the next things to address.
