Every 1995 Bayou 300 still working today is running on a fuel system that has one soft part in it. The tank is steel, the petcock is metal, the carburetor is metal, and between the petcock and the carburetor sits a short length of rubber hose that has spent thirty years absorbing heat, vibration, and whatever fuel happened to be in the tank. Replacing it before it fails outright is one of the highest-value hours you can put into this machine.

Understanding the Gravity-Fed Layout

There is no pump in the path. Fuel leaves the tank under its own weight, passes the petcock, drops down the hose, and enters the carburetor's float bowl, where a float and needle regulate the level. Because the petcock is a mechanical valve, moving it to the off position genuinely stops flow — something no fuel-injected quad can do, since those machines have no valve and require line-clamping pliers to hold back an in-tank pump. The float bowl drain screw gives you a controlled way to empty everything downstream before you open a joint. Being a 2x4, this Bayou routes the hose through a short, open path without the front differential and driveshaft hardware that complicates the run on four-wheel-drive utility quads.

Why the Rubber Gives Out

Age is the primary factor. The plasticizers that keep hose pliable slowly leach out of the rubber, and what remains is stiff and glassy rather than elastic. Vibration from the air-cooled single then works fine cracks into that hardened wall, typically starting at the tightest bend. Heat radiating off the cylinder accelerates the process, and dry desert air compounds it by drawing moisture out of the rubber until the hose is brittle enough to crack when you nudge it during other maintenance.

Fuel chemistry finishes the job. Ethanol-blended gasoline draws water into the system and gradually attacks the hose liner, degrading the inside while the outer surface still looks acceptable. Months of standing fuel leave gum and varnish that both narrow the passage and cement the hose ends onto their barbs.

Spotting a Line About to Fail

  • Gasoline pooling in a small puddle beneath the engine after the machine sits overnight
  • A strong fuel odor around the tank that does not clear with time
  • Visible cracking, splitting, or a chalky sun-dried texture on the hose
  • Hose that feels hard and unyielding when squeezed between two fingers
  • Bogging under load, hesitation as the throttle opens, or a lean stumble like an empty tank
  • A dust-caked ring at the petcock spigot or carburetor inlet from repeated seepage

A weep next to a hot cylinder is the one symptom that should stop your plans for the day. Everything else can wait; that gets addressed immediately.

Preparation and Fuel Safety

Set out replacement hose in the original inside diameter, new clamps, nitrile or rubber gloves, a sealed fuel-rated container, a small flat-blade screwdriver, a socket set for the seat and tank covers, rags, and a razor blade. Given the age of the machine, a fresh inline filter is worth the few dollars.

The one hazard worth genuine attention is vapor. Gasoline vapor is heavier than air, so it flows downward and gathers at floor level where a water heater pilot or a spark from an extension cord can find it well before you notice a smell. Open the garage door fully or roll the quad out onto the driveway. Let the engine and exhaust cool completely, disconnect the battery negative, keep space heaters and hot work lamps out of the area, and set an extinguisher within reach without moving your feet.

Removal and Installation

Close the petcock and confirm the flow has actually stopped before going further. Remove the seat and the panels covering the tank and carburetor, slide a drain pan underneath, and loosen the float bowl drain screw so the bowl and lower hose empty in a controlled way rather than onto the frame. Push both clamps well back along the hose.

Twist each hose end on its barb to break the varnish bond rather than pulling straight against it and loading a fitting you cannot easily replace. Hose that has effectively welded itself in place comes off cleanly with a lengthwise razor cut and a peel. Note the routing and every clip before the old line is fully out.

Cut the new hose to match the original length, slide the clamps on first, and press each end fully onto its barb until it seats past the raised bead. Assemble it dry. Grease, oil, and silicone all belong nowhere near these fittings, since a lubricated sealing surface gives fuel a path past the clamp and robs the rubber of the grip that holds it. Hot water is the right way to soften a tight hose end. Position each clamp just behind the bead and tighten only until the rubber starts to compress, then return the line to its original guides so it hangs clear of the head and header.

Closing Leak Inspection

Tighten the float bowl drain, open the petcock, and watch both joints for a full minute while gravity loads them with fuel. Wipe each fitting dry with a clean rag and inspect again a minute later for fresh dampness. Reconnect the battery, start the 1995 Bayou 300, and check once more at idle, since vibration exposes joints that look perfect on a still machine. Ride slowly for a few minutes, then park and take a last look at both ends and the ground below. If the engine still acts starved after a clean, dry installation, the debris the old hose shed has almost certainly settled in the petcock screen or the carburetor jets, and both deserve attention before you look anywhere else.
