Renewing the Fuel Hose on a 1995 Honda TRX400 Foreman 4x4

The 1995 Foreman 400 arrived as a work machine and most surviving examples have been treated like one. Its 395cc air–cooled single asks very little, but the rubber hose that feeds it has now aged well past anything the original design ever intended. Replacing it is inexpensive, straightforward, and one of the few jobs on this quad that genuinely prevents a breakdown rather than repairing one.
Where the Fuel Actually Travels on This Foreman
The tank sits ahead of the seat beneath its plastic cover. A rotary petcock on the tank offers off, on, and reserve, with a small screen built into the valve to catch debris. Below it, one length of rubber hose drops down and runs to the carburetor inlet, secured by a clamp at either end. Inside the carburetor, a float and needle meter the gravity–fed supply, and a drain screw at the base of the float bowl gives you a controlled way to empty everything downstream.
Say it plainly before starting: this machine is carbureted, not injected. The practical consequences are large. An injected quad has no petcock, carries an electric pump submerged in the tank, keeps its feed hose under pressure even hours after shutdown, and stores its fuel filter inside the tank where the visible line cannot reach it. Working on one begins with pulling a pump fuse and stalling the engine to bleed pressure, and some use snap–lock quick–connect couplers rather than clamps. The Foreman gives you a mechanical shutoff and two clamped barbs, which is far friendlier territory.
Being a 4x4, this chassis carries a front differential and propeller shaft under the frame. The hose therefore threads through tighter clearance than a two–wheel–drive layout would demand, and the clips holding it clear of that hardware and of the exhaust header are worth photographing before anything moves.
The Reasons Old Fuel Hose Stops Sealing
Flexibility in fuel hose comes from plasticizers mixed into the rubber, and those steadily migrate out and evaporate as the years pass. Heat cycles off the air–cooled cylinder hurry the process along. The hose stiffens in stages until it no longer flattens under your fingers, the surface turns chalky, and hairline splits appear along the sharpest bend. Ordinary vibration finishes the job from there. Dry inland and desert climates compress that timeline because low humidity draws moisture out of the rubber wall.
Ethanol–blended fuel works in the opposite direction. Gasoline left standing in the hose over a long idle period pulls in atmospheric moisture and degrades the inner liner, shedding fine material downstream and leaving gum in the petcock screen and the carburetor's tiny passages. A hose can be hardening outside and dissolving inside at once, which is exactly why age matters more than a visual pass.
Signs the Line Is Ready to Fail
- Gasoline collecting on the skid plate or the floor beneath the tank or carburetor
- A fuel smell that stays in the shed hours after the engine cooled
- Cracking, crazing, or a dry gray finish on the hose exterior
- Rubber that feels like rigid tubing when pinched
- Bogging under throttle, lean surging, or a stall that behaves like an empty tank
- Dirt caked into a dark ring at a fitting, the trace of fuel weeping and evaporating over time
Preparation, Parts, and a Real Note on Gasoline
On the bench you want fuel–rated hose matching the original inside diameter, fresh clamps of the same style, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, a flat–blade screwdriver for the bowl drain, basic sockets for the seat and tank cover, a sharp utility blade, rags, and a flashlight.
Now the part that matters. Gasoline vapor is heavier than air, so in a closed building it sinks and pools across the floor at precisely the height you are kneeling. Move the Foreman outdoors if conditions allow. Otherwise open the door wide and set a fan on the floor pushing air out of the space rather than stirring it around. Snuff out pilot lights on nearby appliances, relocate battery chargers and power tools, and disconnect the negative battery cable so nothing electrical can arc while fuel is exposed.
Extracting the Old Line
Rotate the petcock to off. Remove the seat and the tank cover so both ends of the hose are visible and reachable. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl and the hose empty into it. Retighten the screw once the flow stops.
Move both clamps back along the hose until they clear their barbs. Rather than pulling the hose off, twist it on the fitting first to break the varnish bond that has cemented rubber to metal over the years, then ease it away in stages. Hose that refuses entirely should be slit lengthwise with the blade and peeled off in halves — the hose is scrap, while a bent petcock spigot or a cracked carburetor inlet is a much larger problem. Follow the line back through its clips as it comes out.
Installing the Replacement and Checking It Holds
Lay the removed hose flat and cut the new one to the same length. Slack is not helpful; a long hose eventually drifts against the header or rubs a frame edge. Slide the clamps on before installation, then push each end fully onto its barb until it stops against the shoulder. Fit it dry. Grease, oil, and silicone all leave a film on the sealing surface that gives fuel a route past the clamp, and hot water is the right way to soften a stiff hose end.
Position each clamp just behind the raised bead on its fitting and tighten evenly, firm enough to grip and no further. Restore the hose to its original clips, keeping clearance from the exhaust and the front driveline.
Reconnect the battery and turn the petcock on. Because the system is gravity fed, the hose fills at once and any marginal joint shows up within a minute as a bead at a clamp. Wipe both fittings with a dry rag and look again. Start the engine, let it idle several minutes, then inspect once more with the flashlight while everything is warm and vibrating. Dry fittings at that point mean the work is done. Refit the cover and seat, and check the ground under the Foreman after its first working day.
