Installing a New Fuel Line on a 1995 Honda TRX300FW 4x4

Set up properly and this repair is a pleasant hour with a wrench. Rush it and you will be chasing a slow drip for weeks. The 1995 TRX300FW carries a carbureted 282cc air-cooled single and a gravity-feed fuel system, meaning a tank under the front bodywork, a manual petcock, one rubber hose, and the carburetor sitting behind the cylinder. No pump, no pressure, no electronics.
Everything You Want Within Reach
Stage the following before you disturb the fuel system:
- Rubber or nitrile gloves plus eye protection
- Gasoline-rated replacement hose in the original inside diameter
- New clamps in the factory style, with spares, since originals of this age are typically rusted
- A sealed, approved fuel container and a shallow drain pan
- Flat-blade screwdriver, needle-nose pliers, a fresh razor blade, and sockets for the bodywork
- Penetrating oil for seized fasteners, rags, and a flashlight
Then deal with the environment, which is the safety item that genuinely counts. Gasoline vapor is heavier than air, so it collects at floor level and drifts toward water heater pilots, shop furnaces, and motors near the ground. Work outside if weather permits, or open the overhead door completely and shut off anything with an open flame in the building. Let the engine and exhaust cool fully — an air-cooled header holds heat long after shutdown. Keep the fuel container capped between pours and mop spills instead of letting them evaporate in a closed garage.
The Two Ways Hose Deteriorates
Plasticizers give fuel line its flexibility, and heat drives them out of the rubber over time. With the hose running near the cylinder of an air-cooled engine, a 1995 machine has put decades of thermal cycling through it. The line hardens, no longer flexes with engine movement, and begins to check on its surface before cracking through. Dry air compounds the effect by drawing moisture out of the hose wall, which is why quads from arid regions often have line that breaks apart during removal.
The bore faces a different problem. Ethanol-blended pump gasoline absorbs atmospheric water, and that blend is harsher on the rubber compounds of this era than the fuel the quad was designed for. Fuel that sits stagnant for months leaves gum and varnish along the inner wall, restricting flow and loosening particles bound for the carburetor jets. Both processes advance together, producing hose that is brittle outside and swollen inside at once.
How a Failing Line Announces Itself
With gravity feed, a bad hose leaks whenever the petcock is open, whether the quad is running or parked in the barn. The smell of gasoline around the front bodywork usually registers first, followed by a wet patch or dried stain on the ground under the engine. Put a light on the hose and look for hairline cracking, a chalky gray surface, hard sections you can feel by pinching, and dust cemented into a ring at either fitting by repeated seepage.
Then think about how it runs. A restricted line cannot keep the float bowl full, so the engine bogs under load, stumbles lean as you open the throttle, or behaves like it is out of gas with plenty in the tank. Fuel-injected quads deliver the same symptom set, but there a leak often atomizes and evaporates at the breach and never leaves the puddle that makes this diagnosis easy.
Removing the Old Section
Turn the petcock off. That is the complete fuel isolation step on a carbureted quad, and it is the advantage you have over an injected machine, which carries no petcock — there you would pinch the hose closed with line-clamping pliers or pull the pump fuse and crank until the engine stalls to relieve pressure. Remove the seat and the plastic tank cover for full access, treating stubborn hardware with penetrating oil rather than muscle.
Slide the pan beneath the carburetor and open the float bowl drain screw so the fuel trapped downstream drains where you want it. Move both clamps well back along the hose, twist each end at the barb to break the varnish bond, and pull it straight off. Never pry at a fitting with a screwdriver; the petcock spigot and carburetor inlet score easily and a scored barb weeps for good. Hose of this vintage usually releases best when slit lengthwise and peeled away. Photograph the routing and each clip before the old line is out. Because this is a four-wheel-drive chassis, the hose has to clear front differential hardware and extra frame structure that a two-wheel-drive utility quad simply does not have.
Fitting and Securing the New Hose
Cut the replacement to the exact length of the original. Extra slack lets it sag onto the cylinder, chafe on a frame tube, or drift toward front driveline components; a short piece keeps both fittings under permanent tension. Seat each end dry, pushing until it bottoms out with the retaining bead fully inside the rubber. Apply nothing to the fittings first — grease, oil, and silicone all create a channel for fuel to migrate along the barb and can wash into the float bowl. Hot water is the only softener worth using on a stiff hose end.
Set new clamps just behind the bead at each connection and tighten them evenly to firm, not crushed, since overtightening deforms the hose and creates a leak of its own. Route the finished line back through its factory guides, clear of the exhaust header and any front driveline movement.
Confirming It Is Dry
Snug the float bowl drain screw, open the petcock, and watch both joints for a solid minute. Gravity feed reveals a bad connection almost immediately. Blot each fitting with a clean dry rag, wait, and blot again to distinguish a real seep from fuel left over during disassembly. Start the engine, let it idle several minutes to refill the bowl, and inspect once more with the hose warm and vibrating, which is exactly when a marginally tight clamp gives up.
Before reassembly, remove the strainer screen inside the petcock and rinse it. Years of tank sediment collect there along with the crumbs shed by the old hose, and a plugged screen is the most common reason a quad still starves after a fresh line goes on. That screen is reachable because this is a carbureted machine; fuel-injected models house their filter inside the tank as part of the pump assembly, where a hose replacement cannot help. With both joints proven dry, reinstall the tank cover and seat and the 1995 TRX300FW is ready for work.
