Every rubber component has a shelf life, and on a 1995 TRX300 Fourtrax the fuel hose has been running on borrowed time for a while now. Age alone does the damage, regardless of hours on the machine. The consolation is that this 2WD Fourtrax uses the simplest possible arrangement: a carburetor fed by gravity, a manual petcock under the tank, and one length of hose clamped at each end.
Rubber Has an Expiration Date
Fuel hose is a compound, not a solid, and it depends on plasticizers to stay soft. Heat radiating off the air-cooled 282cc cylinder cooks those compounds out of the wall over years of running, and the material left behind is stiff and glassy. A stiff hose cannot flex with a single-cylinder engine that shakes constantly or a chassis that twists over rocks, so fine cracks form where the hose bends and where a clamp squeezes it permanently.
Owners in arid country watch this happen faster, since low humidity draws moisture out of the hose wall and speeds the hardening from the outside in. Meanwhile ethanol-blended pump gas left standing during a long layup pulls moisture into the system and breaks down the inner liner, leaving the bore soft and gummy while the exterior keeps getting harder. The result sheds material toward the float bowl and jets, which means a hose can look serviceable and still be feeding trash to your carburetor.
How a Failing Line Announces Itself
The clues arrive in a fairly consistent order. Smell first, then texture, then a change in how the engine pulls, and only later an actual puddle.
- Gasoline odor lingering in a closed shop long after the machine has cooled
- Hose that feels rigid rather than springy, with chalky checking visible at the bends
- A varnish and dust ring at a barb, which is the fingerprint of fuel weeping past a clamp
- Bogging on a climb, hesitation off idle, or a lean stumble that comes and goes
- Fuel pooled under the engine or a dark stain along the frame after the quad has been parked
Since gravity provides the only pressure in this system, a hose collapsed internally starves the carburetor without leaking a drop. Riders often disassemble a perfectly good carburetor chasing that symptom, so squeeze the hose along its whole length before you go any deeper.
What to Have Ready
- Nitrile gloves and eye protection
- An approved sealed fuel container plus a wide, shallow drain pan
- Gasoline-rated hose matched to the original inside diameter, cut generously long
- New clamps in the correct size, screw type or spring type
- Flat-blade screwdriver, needle-nose pliers, and sockets for the seat and side cover
- A razor knife for a hose bonded to a fitting, and a scrap piece of hose for the bowl drain
- A real stack of clean rags
Give the work space honest attention too. Gasoline vapor is heavier than air, so it flows downhill and collects at floor level where pilot lights, shop heaters, and power strips sit. Work outdoors or with the garage fully open and move air across the ground rather than overhead, kill every ignition source nearby, and let the exhaust cool before your hands go near it.
Freeing the Old Hose
Close the petcock and confirm it holds, because a valve with decades of service can seep even in the OFF position. If it does, drain the tank rather than fighting a trickle. Take off the seat and left side cover to reach the valve, then trace the hose down to the carburetor inlet. Fit your scrap hose to the float bowl drain, back the screw out, and empty the bowl into the pan, which removes most of the spill risk from the lower connection.
This is where the carbureted Fourtrax saves you real trouble. A fuel-injected quad would need its pump fuse pulled and its pressurized line bled before a single fitting came loose. Here, shutting the valve makes the system inert. Slide each clamp back, rotate the hose on its barb to break the varnish bond, then work it off. If a hose has fused itself to a fitting, slit it lengthwise and peel it. As a 2WD machine there is no front differential or extra crossmember to route around, so the old line pulls straight out.
Fitting the New Line
Trim the replacement to the length of the piece you removed. A hose left long will sag against the cylinder head or chafe on a frame tube, and one cut short pulls at both barbs until it eventually walks off one. Seat each end dry, pushing until it bottoms against the shoulder of the fitting, and keep every lubricant away from the barbs. Grease, oil, or silicone on a sealing face leaves fuel a path to creep out that no clamp can close. Hot water on the hose end is all the help required.
Set the clamps just behind the raised bead on each fitting, orient the screws where a screwdriver reaches them, and tighten evenly until the hose will not rotate by hand. Do not crush it, since a groove cut into fresh rubber becomes the next leak. Return the hose to its original clips and guides, well clear of the header and the steering.
The Final Verification
Close the float bowl drain screw, open the petcock, and leave the Fourtrax alone for five minutes with a clean dry rag laid under each joint. A dry rag is the only passing grade. Anything damp means the hose is not fully seated or a clamp has slipped off its bead. Start the engine and inspect again at idle, because vibration reveals marginal joints that hold fine when nothing is moving.
Two more items while the bodywork is off. Clean the sediment screen behind the petcock, which traps the flakes a decaying hose has been shedding and will imitate fuel starvation once clogged. Check that the tank vent hose is open and correctly routed, since on a gravity system a blocked vent stops flow exactly the way a bad line does.
