Owners keep these old workhorses running because the mechanicals are simple and honest, and the fuel system is a perfect example. The 1994 Kodiak 400 4x4 uses a carburetor fed by gravity from a manual petcock, with no electric pump, no pressurized circuit, and no quick-connect couplers to fight. Replacing that hose takes basic hand tools and an hour of careful work.
Symptoms That Send You Looking at the Hose
The evidence usually shows up before the machine quits. Watch for a gasoline smell hanging around the front bodywork, a wet shadow on the floor after the Kodiak has been sitting, or a slick film along the underside of the hose. Run your fingers down its length: line that has gone hard and refuses to rebound is finished regardless of how it looks. Cracks tend to appear first at the bends and just behind the clamps. On the running side, an engine that bogs pulling a load, stumbles off idle, or behaves as though the tank is nearly dry is often sucking air through a split rather than starving from a jetting problem.
How This Kodiak Delivers Fuel
This is a carbureted machine, and that simplifies everything ahead. Gasoline leaves the tank through a petcock you can rotate closed by hand, drops through a single rubber hose, and enters the carburetor float bowl under nothing more than the weight of the fuel above it. Shutting the petcock genuinely stops the flow, so line-clamping pliers are unnecessary here, and the float bowl drain screw gives you a clean way to empty the system downstream. Filtration is handled by a small screen inside the petcock instead of an inline canister on the visible hose.
Why Old Hose Stops Holding Fuel
Two processes run in parallel. From the outside, years of engine heat leach the plasticizers out of the rubber wall, and dry regional air pulls moisture off the surface, so the hose grows stiff and eventually crazes. From the inside, ethanol-blended fuel absorbs water and slowly breaks down the liner, leaving gum deposits and a softened inner surface, especially on a quad that sits unused for months with fuel standing in the line. The combination produces hose that no longer grips its barbs tightly and can split without warning.
Getting Ready to Work With Gasoline
Set out nitrile gloves, safety glasses, a shallow drain pan, an approved sealed container, replacement hose in the correct inside diameter, fresh clamps, a flat-blade screwdriver, sockets for the seat and plastics, a razor blade, a flashlight, and clean rags. Then respect the fuel. Work outdoors or with the door wide open, because gasoline vapor is heavier than air and settles low in the shop where a water heater pilot, a heater element, or a spark can reach it. Keep the container closed except when pouring, mop spills immediately, and keep an extinguisher on the bench for the duration.
Draining Down and Freeing the Old Line
Close the petcock and remove the seat plus the front plastics until you can see both hose ends together. Slide the pan under the carburetor and open the float bowl drain to release the trapped fuel. Walk each clamp back along the hose with pliers or a screwdriver, then rotate the hose a quarter turn on the barb to break the varnish film before easing it off. Expect a dribble from the tank spigot the moment the hose releases, so keep a rag cupped underneath. If a hose end has bonded solidly, cut it lengthwise and peel it away rather than levering on a petcock that is decades old. Take note of the routing before it is out: the 4x4 layout places front differential hardware and additional frame clearance points near the hose run, so the new line has to follow the same path.
Fitting the Replacement and Verifying It
Cut the new hose to match the original exactly, then press each end fully onto its fitting until it seats against the shoulder. Assemble it dry — grease or oil on a fuel fitting reduces the grip of the barb and gives fuel a slick path past the clamp. Hot water for a few seconds is the correct way to soften a stubborn end. Set fresh clamps just behind the raised bead and snug them evenly, then route the hose downhill from petcock to carburetor so gravity keeps the bowl supplied, clear of exhaust heat and the driveline. Open the petcock, let the system fill for several minutes, and inspect both joints with a white rag and a bright light. Start the engine, idle it to temperature, and check again while it vibrates, then rev it lightly and look once more before the bodywork goes back on. If the machine still runs lean after a clean install, the petcock screen and the carburetor jets are where to look next.
