Setting Up the Job

  • Fuel rated replacement hose matched to the stock inside diameter
  • New clamps, spring clip or compact worm gear, in the correct size

  • A drain pan and a sealed container rated for gasoline
  • Screwdriver, pliers, a sharp utility knife, and plenty of rags
  • Sockets for the seat and side cover hardware

Ventilation is the safety measure that actually protects you. Gasoline vapor is denser than air, so it settles low and travels along the floor to find pilot lights, heaters, and electrical sparks at ground level. Push the quad outside if the weather allows, or open the shop door fully and set a fan low, moving air away from the machine. Kill anything with a standing flame, avoid an incandescent work light near the tank, keep an extinguisher handy, and leave fuel soaked rags spread outdoors to dry.

Where the Line Goes and How It Is Held

Fuel exits the tank through the valve, which offers ON, OFF, and reserve positions and includes a small strainer screen behind the outlet to trap sediment. A single hose runs from that outlet down to the carburetor inlet barb, secured by a clamp at each end and supported by a clip along the way. Four wheel drive puts a front differential and its supporting frame structure in the neighborhood, so the hose can follow a marginally longer path with an extra clearance point compared with the two wheel drive version of the platform. The carburetor has a float bowl drain screw underneath, and using it before you disconnect anything is what keeps fuel off the floor.

Removal Step by Step

Set the valve to OFF, pull the seat and any panel blocking access, and slide the pan under the carburetor. Open the float bowl drain screw and let the bowl empty completely first. Then push both clamps well back along the hose so they clear the fittings.

Fuel varnish bonds old rubber to brass, so break that seal with a gentle quarter turn at the barb rather than a hard pull, then walk the hose off with steady pressure and a rag underneath. Do not pry at a stuck fitting. Split the hose lengthwise with the knife and peel it away in halves instead, which leaves the barb intact. Take the valve end apart the same way, work the old hose out past the front drive hardware while noting each clip it passes, and keep the removed piece as a length reference.

New Line In, Leaks Ruled Out

Cut the replacement to match the original length exactly. Too long and it sags toward moving parts and eventually chafes through; too short and it keeps both fittings under constant tension as the engine rocks on its mounts. Slide each end fully onto its barb until it seats against the shoulder, and assemble everything dry. Grease, oil, and sealant on a fuel fitting create a channel for gasoline to creep out beneath the clamp and do nothing whatsoever for the grip, so keep them off. Warm a stiff hose end in hot water for a few seconds if it resists.

Position each new clamp just behind the raised bead on the fitting and tighten evenly until the hose no longer rotates in your hand. That is the right amount of torque. Going further bites into the wall and produces the leak you were trying to prevent. Route the finished line back through its original clip, clear of the exhaust and the front driveline.

Open the valve and hold off on the starter for a minute while gravity refills the bowl. That still, cool interval is when a weep is easiest to see. Wipe both joints dry with a clean rag, wait, and check for fresh fuel. When both stay clean, start the engine, bring it to full operating temperature, and inspect once more under vibration. Take a slow lap, shut down, and give the fittings a final look before the plastics return. While you are in there, rinse the strainer screen and confirm the tank vent is clear, since either blockage produces the same starved running as a failing hose.
