Fuel Hose Replacement on a 1994 Suzuki LT-F250F Quadrunner 4x4

Modern pump gas is not the fuel this quad was designed around, and the fuel hose is where that shows up first. On a 1994 Quadrunner 4x4, a combination of ethanol content and simple age has usually pushed the original line well past its useful life, whether or not it has started dripping yet.
Age, Climate, and Ethanol
Three forces work on a fuel hose. The first is time. Rubber hose stays supple because of plasticizers blended into the compound, and those additives migrate out with every heat cycle. A hose that has stiffened cannot absorb the vibration an air-cooled single sends through the chassis, so surface checking gradually becomes real cracking, typically at a bend or under a clamp where the wall is squeezed.
The second is climate. In dry areas, low humidity pulls moisture out of the rubber and the hose turns hard and chalky faster than the same part would in a damp region. Sun on a quad parked outside compounds it.
The third is ethanol. Alcohol-blended gasoline attracts water and slowly breaks down the inner liner of hose that was never formulated for it. When a Quadrunner sits unused for months with fuel standing in the line, that internal degradation runs unattended. The end result is a hose hard on the outside and gummy on the inside, shedding fine debris toward the carburetor jets. On a 1994 machine, replace it on calendar age even if it passes a visual look.
Confirming the Fuel Delivery Setup
This Quadrunner uses a carburetor, not injection. A manual petcock sits at the tank's low corner with ON, RESERVE, and OFF positions, and fuel drops through a short rubber hose into the float bowl by gravity. Nothing is pressurized, and there is no pump to disable. That petcock does the work that on a fuel-injected quad requires clamping pliers, a pulled pump fuse, and a deliberate pressure bleed before any fitting comes loose — injected machines also tend to use locking quick-connect couplers where this one uses a barb and a clamp.
Check that OFF truly seals before you rely on it. An aged internal gasket can pass fuel slowly, and you want to know that in advance.
Catching It Before You Get Stranded
- A gasoline smell in the shed that lingers long after the engine is off
- A damp patch or puddle beneath the tank or on the skid plate
- Cracks, a chalky texture, or a hard section you can feel by pinching the hose
- An engine that bogs under load or behaves as though it is running on reserve
- Weeping that appears only with a full tank, when gravity head is highest
- A ring of dried, dust-caked residue at either fitting
A leak within reach of a hot cylinder is not something to keep an eye on for a few more rides. Any item on that list is worth acting on now.
Setting Up the Job
Have all of this ready before you start: fuel-rated gloves, an approved sealed container for drained gas, a shallow catch pan, gasoline-rated hose matched to the original inside diameter, new clamps in the correct size, a flat-blade screwdriver, a small socket set, a sharp utility blade, and clean rags.
Ventilation deserves real attention. Gasoline vapor is heavier than air and pools at floor level, so an open window overhead does nothing useful while an open door and moving air do. Work outdoors if the weather cooperates. Kill any pilot light or shop heater, disconnect the battery negative cable, let a hot exhaust cool, and keep fuel-soaked rags in a closed metal container away from the work area.
Old Line Out
Close the petcock and let the engine run until it stalls to empty most of the float bowl. If the carburetor has a bowl drain screw, open it over the pan and release the remainder. Slide the pan beneath the hose run and lay a rag under the first fitting you intend to open.
Push each clamp well back along the hose before you disturb the connection. Old varnish bonds the hose to the barbs, so twist to break that seal rather than pulling hard on a brittle petcock spigot. If the hose stays put, slit it lengthwise with a blade and peel it off the fitting. Damaging the petcock outlet is the one outcome that turns a twenty-minute repair into a much larger project.
Pay attention to the routing on the way out. As a 4x4, this Quadrunner carries a front differential and driveshaft that a two-wheel-drive model does not, and the factory hose path works around that hardware while staying clear of the exhaust header. Photograph the clips and guides before the line is completely free.
New Line In and Verified
Cut the replacement to match the original length. Extra hose droops toward the driveline or rubs a frame tube; a short piece pulls at the fittings each time the engine rocks on its mounts. Seat each end fully over its barb, past the raised bead, and do it dry. No grease, no oil, no silicone on a fuel fitting — lubricant on the sealing surface creates a path for fuel to creep out and can carry contamination into the carburetor. Soften a stiff hose end in hot water instead of forcing it.
Set clamps just behind the bead on each fitting and tighten them evenly. Firm and snug is right; crushing the hose wall creates a leak where there was none. Route the hose back through its original guides, well away from the cylinder head and the front drive components.
Open the petcock and watch both joints for a solid minute without starting the engine. Gravity feed brings fuel to the fittings immediately, so a poor connection reveals itself fast. Dry everything with a clean rag, inspect again, then start the engine and check at idle with good light, especially the upper side of each fitting where a slow weep hides. Take a short slow lap and look once more after a heat cycle.
While access is easy, examine the petcock's screen and any small inline filter. On this carbureted 1994 LT-F250F those parts sit out where you can clean or swap them at will, unlike an injected quad whose filter lives inside the tank with the pump. New hose ahead of a plugged screen still starves the carburetor, so take care of both and the Quadrunner will feed cleanly for many seasons.
