This is a carbureted quad, fed by gravity through a petcock, so the diagnosis and the fix are both within reach of an intermediate home mechanic.
Interpreting the Warning Signs
Take stock of what the machine is telling you. Fuel pooling under the frame overnight is the strongest signal, and on a gravity system it really does drip, because the hose sees only the static weight of the fuel above it rather than pump pressure that would atomize an escaping stream. A persistent gasoline smell in a closed building says the same thing more quietly. Then look and feel: fine crazing on the hose surface, a chalky exterior, or a section that has gone hard and glassy all indicate rubber at the end of its service life, and the area where the hose stretches over a barb is usually the first to go. Finally, weigh the running symptoms. Bogging under load, hesitation off idle, or behavior that mimics an empty tank while fuel sloshes inside points at restricted or leaking supply.
Why Age Beats Mileage Here
Hose does not wear from fuel flowing through it. It fails because heat cycles slowly drive out the plasticizers keeping the wall pliable, leaving rubber that is stiff and quick to crack. Dry climates compress that timeline, since low humidity draws moisture from the exterior year after year. From the inside, ethanol-blended pump gas left standing during quiet stretches absorbs water and degrades the liner, softening it and leaving gum that ends up in the carburetor. Confirming the Fuel Path
Before ordering anything, trace the system with a light. - A drain pan and an approved sealed fuel container
- Line-clamping pliers, sockets, a short flat-blade driver, a sharp blade, and clean rags
One safety point deserves emphasis rather than a footnote. Gasoline vapor is heavier than air, so it sinks off the machine and collects along the floor where it can reach a heater or an appliance pilot light before you smell anything unusual. Work outdoors or with the door fully open and air moving at ground level, keep the container capped between pours, and let the exhaust cool completely before beginning.
Getting the Old Hose Off
Turn the petcock off, then remove the seat and any panel blocking a clear view of the tank outlet and carburetor. Slide the pan under the work area and open the float bowl drain screw so the carburetor empties into it before you disturb a hose. Move each clamp well back along the hose, away from the fitting it secures.
Hose this old will have bonded to brass with varnish. Break the seal with a gentle twist instead of a hard pull, and where an end refuses, slit it lengthwise with the blade and peel it away. That protects the petcock spigot and carburetor inlet, which are the parts you actually care about. Photograph the routing before the line is fully clear. Installation, Then a Patient Leak Check
Cut each new length to match the old. Keep the run falling steadily downhill from the petcock so no high loop can hold a vapor bubble, and leave no slack that can rub a frame tube. Seat each end fully on its barb dry, softening a stubborn end in hot water for a few seconds. Do not use grease, oil, or silicone on any fitting, since lubricant on a sealing surface hands fuel a route past the clamp. Place new clamps just behind the raised bead and tighten them firmly, stopping short of deforming the hose. An inline filter goes in with its flow arrow pointed at the carburetor and should be supported so it does not hang on the hose.
Open the petcock and watch for a full minute with the engine off, letting static fuel head test each joint for you. Dry the fittings, inspect again under strong light, then start the engine and check every connection at idle while blipping the throttle. Give it several minutes of leak-free running before the bodywork goes back on, then ride a short slow loop and look underneath once more. If the 1994 Sportsman 400 still runs poorly with fresh hose and dry joints, move on to the filter, the pump if equipped, and the carburetor.
