Swapping the Fuel Line on a 1994 Kawasaki Bayou 400 4x4

Replacing fuel hose is one of the few jobs on a 1994 Bayou 400 4x4 that costs almost nothing, takes less than an afternoon, and prevents a genuinely dangerous failure. The parts involved are a length of rubber and a pair of clamps. The consequence of ignoring them is fuel dripping onto a hot engine on a trail miles from the truck. That math has not changed in thirty years.

Gathering What You Need First

Lay everything out before a single fitting comes loose. Once a line is open, you do not want to be walking across the shop with fuel running down your wrist.

  • Fuel-rated replacement hose in the correct inside diameter for this machine, bought a little long so you can trim precisely
  • Fresh clamps — screw-type worm clamps or pinch clamps in the right size range
  • Rubber or nitrile gloves and eye protection
  • A fuel-safe sealed container plus a drain pan wide enough to catch a spill
  • Screwdrivers, needle-nose pliers, a small socket set for panels, and a fresh utility blade
  • A stack of rags and a length of clear tubing to route drained fuel into your container

Ventilation and Gasoline Handling

This is the part worth taking seriously. Gasoline vapor is denser than air, so it collects along the floor rather than drifting out an upper window. Roll the door open and work in real cross-ventilation, or better, pull the Bayou out onto the driveway. Kill anything that could ignite vapor at ankle height: no shop heaters, no drop lights with exposed hot bulbs, no welding or grinding in the same bay. Keep an ABC extinguisher within reach, and pour captured fuel into a sealed container immediately rather than leaving an open pan sitting on the ground.

Confirming the Fuel System on the 400 Bayou

This generation of Bayou 400 is carbureted, which puts it in the simplest category of fuel line work. A manual petcock threads into the tank, the hose runs from that valve down to the carburetor inlet, and gravity does all the work. Nothing in the circuit is pressurized, there is no electric pump to disable, and shutting the petcock genuinely stops the flow. If you find a small inline filter partway along the hose on your machine, plan on replacing it while everything is apart rather than reinstalling a used one.

The 4x4 configuration adds a front differential and driveshaft to the chassis, which means the hose passes a couple of clearance points a two-wheel-drive Bayou does not have. Take a moment with a flashlight to trace the full run from the petcock to the carburetor before you disconnect anything, and note every clip, guide, and tight gap along the way.

Why These Lines Give Out

Rubber fuel hose has a service life whether or not the machine gets ridden. The compounds that keep the wall flexible slowly leach out, leaving hose that is stiff and brittle instead of pliable. Heat radiating off the air-cooled cylinder speeds that along, and dry climates speed it further, because low humidity draws moisture out of the rubber and hardens it from the outer surface in. Once the wall is hard, ordinary vibration turns micro-checking into a real split.

Ethanol-blended fuel works on the hose from the opposite side. Alcohol in the gas absorbs water and slowly degrades the inner liner, and fuel that sits unused for months does the most damage. The liner softens and sheds particles that migrate straight into the carburetor, sticking the float needle open or partially blocking a jet. When a 1994 machine starts running rich or lean for no obvious reason, deteriorating hose belongs high on the suspect list.

Symptoms That Point at the Hose

Look for a fuel puddle beneath the machine after it has been parked, a persistent gasoline smell around the tank area, or visible cracking and a chalky texture along the hose. Squeeze it: healthy hose compresses and springs back, while aged hose feels rigid and may crackle. On the running side, watch for bogging under load, a lean surge, hard starting, or an engine that acts starved for fuel even with plenty in the tank — all of which can come from a collapsing hose or debris shed from a failing liner.

Removing the Old Line

Turn the petcock to OFF. Pull the seat and whatever fender or side panel is in the way of the tank outlet and carburetor. Slide the drain pan under the carburetor, then open the float bowl drain screw with your clear tubing routed into the container, letting the bowl and the hose empty. Close the screw when it stops flowing.

Work the clamps back along the hose and away from the barbs. Twist the hose lightly to break the varnish that has glued it to the fitting, then walk it off. If the hose has hardened onto the barb, do not fight it — run the knife lengthwise along the hose and peel it away. Prying with a screwdriver risks damaging the petcock outlet or the carburetor inlet, and both are far harder to source than a foot of hose. Keep the old piece as a length reference.

Installing the Replacement and Checking Your Work

Trim the new hose to match the original so it follows the same path with no sag and no tension. Push each end on dry, all the way to the shoulder of the barb. Keep grease, oil, and silicone spray away from the fittings entirely; anything slick on the sealing surface invites a slow weep that gets worse with heat. Warm the hose ends in hot water if they resist. Position the clamps just behind the bead on each fitting, tighten evenly, and seat the hose back into every original guide so it clears the front driveline and stays off the cylinder and exhaust.

Open the petcock and wait. Gravity fills and loads the line immediately, so a couple of minutes of standing pressure is a real test. Wipe both joints with a dry rag and look for any bead forming. Fire the engine, let it idle several minutes, and inspect again with vibration in the system, since a slightly loose clamp usually reveals itself only then. Reinstall the plastics last, once you are satisfied both connections are dry, and give the underside one more look after your first short ride.
