Inspecting and Renewing the Fuel Line on a 1994 Bayou 300 4x4

Start With a Hands On Inspection

Before ordering parts, spend five minutes actually examining the hose on your 1994 Bayou 300 4x4. Pull the seat and the plastic over the tank so the whole run from the fuel valve down to the carburetor is visible. Then use your hands, not just your eyes. Squeeze the hose along its length. Healthy fuel line feels soft and springs back; a line at the end of its life feels hard, almost like plastic tubing, and may creak when you flex it.

Next, work along the bends with a bright light and look for fine crazing or a chalky gray surface. Bends fail first because that is where the material is under constant stress. Finally, check both fittings for a ring of dirt stuck to slightly damp rubber. That is the signature of a slow weep that has been going on long enough to collect dust, and it is a clear signal that the hose or the clamp is no longer sealing.

Fuel Delivery Details for This Bayou

Your 1994 Bayou 300 is carbureted, which keeps the whole job in easy territory. No fuel pump, no pressurized circuit to bleed down, no injector, and no self locking quick connect fitting to release. The tank sits high under the front plastics, a manual petcock threads into the bottom, and fuel drops through a short hose to the carburetor inlet by gravity alone. The petcock is your shutoff for the entire procedure, and the carburetor float bowl has a drain screw so you can empty it into a container on purpose.

This being the 4x4 model, there is a front differential and its driveline sitting ahead of the engine. That does not alter the procedure, but it can push the hose route nearer to frame crossmembers and driveline hardware than on the two wheel drive version. Expect a slightly tighter reach and a couple of extra clearance points when you route the replacement.

Why the Rubber Deteriorates

Two processes run in parallel. Externally, the plasticizers that keep rubber flexible slowly migrate out of the material. The hose stiffens, develops surface checking, and eventually cracks where it bends. Heat cycles off the air cooled single and constant vibration through the frame accelerate that, and dry, sunny climates accelerate it further still because low humidity and ultraviolet exposure both strip flexibility.

Internally, ethanol blended pump gas goes after the inner liner. Alcohol attracts water and gradually degrades that liner, doing the most harm during months of sitting with fuel in the system. The interior softens and sheds material even as the exterior grows brittle, and that debris ends up as gum in small carburetor passages. It is entirely possible for a line to look acceptable while failing from within, which is why age alone is a fair reason to replace hose on a machine from 1994.

Symptoms Beyond the Visual

  • A puddle or fuel stain on the floor beneath the fuel valve after the quad has been parked
  • A strong gasoline smell that lingers in a closed shed or garage
  • Bogging under load, hesitation off idle, or a loss of power at higher rpm
  • An engine that behaves as if the tank were nearly empty when it is not
  • Hard starting after the machine has sat, as fuel drains back or air enters the line

Because the Bayou is gravity fed, a crack lets air into the line just as readily as it lets fuel out. Air reaching the float bowl produces a lean stumble that gets misattributed to the carburetor more often than not.

Supplies and Working Safely With Fuel

Gather gasoline rated hose in the factory inside diameter, new spring clips or small worm gear clamps, nitrile gloves, eye protection, an approved fuel container, a short scrap hose for the bowl drain, line clamping pliers, screwdrivers, small sockets, pliers, a sharp razor blade, and rags.

Then take the fuel handling seriously. Gasoline vapor is heavier than air, so it sinks and creeps along the floor rather than dispersing upward. Move the machine outdoors if you can. Indoors, open the overhead door fully and pull air out at floor level instead of trusting a high window. Kill pilot lights on water heaters and shop heaters, get chargers and grinders out of the space, keep the drain container capped except while pouring, and set fuel soaked rags outside to dry rather than leaving them on the bench.

Removal, Installation, and the Final Leak Test

Turn the petcock off, and if it still passes fuel past a worn seal, clamp the hose closed a few inches below the tank. Drain the float bowl by attaching the scrap hose to its drain nipple, routing it into the container, and opening the drain screw a turn. Note the routing and every clip supporting the line before you disturb it, then slide both clamps well back and twist the hose on its barb to break the varnish bond. If it will not release, split it lengthwise with the razor and peel it off — do not pry at the petcock spigot or the carburetor inlet, since a gouged sealing surface leaks regardless of clamp torque.

Cut the new hose to match the old one laid straight, without adding slack, because a long line sags into the exhaust or chafes a frame edge and space is limited on this chassis. Push each end fully onto its fitting, dry, until it seats past the raised bead. Leave grease, oil, and silicone off the barbs entirely; anything slick undermines the friction seal and lets the hose creep off over time. Hot water for a few seconds is the only assist a tight hose should get. Set new clamps just behind each bead, tighten only until the hose will not rotate by hand, and return the line to its original clips so it clears the header, steering, and front driveline. Check that the fuel cap vent is open while you are in there.

Finish by wiping both joints dry, opening the petcock, and letting the system sit five minutes before starting. Inspect each fitting and run a dry finger underneath, since fuel travels along hose before it drips. Then start the engine and check again at idle, because vibration exposes a clamp that barely passed the static test. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short local ride first.
