Fuel Hose Replacement for a 1994 Honda TRX300FW 4x4

A wet spot on the shop floor is usually what prompts this repair. On a 1994 TRX300FW that spot almost always traces back to a single length of rubber hose running from the petcock to the carburetor. Honda built this 282cc four-wheel-drive quad with a carburetor and a gravity-feed fuel system, so there is no pump, no pressure, and nothing between the tank and the engine but that one hose.
Trouble the Machine Is Telling You About
Gravity feed means fuel keeps moving toward a leak as long as the petcock is open, so evidence piles up even while the quad sits unused. The tells, roughly in the order owners notice them, are a persistent gasoline smell around the front bodywork, a damp patch or dried stain under the engine, and then visible damage on the hose itself — hairline cracks, a chalky gray surface, or a hardened section that feels crunchy when you squeeze it. A ring of caked dust at either fitting means fuel has been seeping and drying there for a while.
Running problems are the other half. A hose that has collapsed internally or filled with gum cannot keep the float bowl supplied, so the engine bogs pulling a trailer or climbing a grade, stumbles lean when you roll the throttle on, or acts as though the tank is empty when it is not. Fuel-injected quads generate the same complaints, but a pressure-side leak there often mists and evaporates without leaving a drip, so the puddle is a carbureted diagnostic luxury.
Decades of Heat and Modern Fuel
The hose on a machine of this age has faced two separate attacks. From the outside, heat cycling from the nearby air-cooled cylinder gradually drives the plasticizers out of the rubber compound. Without them the line goes rigid, quits absorbing engine vibration, and starts to check on the surface. Arid climates worsen this by wicking residual moisture out of the hose wall, which is why quads from dry country often have line that crumbles during removal.
From the inside, ethanol-blended gasoline pulls in atmospheric water, and that blend is harder on period rubber than the fuel this quad was engineered around. Fuel standing in the line during long parking spells also lays down varnish and can soften the liner until it sheds material toward the carburetor jets. On a 1994 TRX300FW, replacing the hose on age alone is a sound decision even if it still looks acceptable.
Preparation and a Real Word on Gasoline
Have everything at hand before you crack a fitting:
- Nitrile or rubber gloves and eye protection
- New gasoline-rated hose in the original inside diameter
- Fresh clamps in the factory style, since the originals are typically corroded
- An approved fuel container and a shallow drain pan
- Flat-blade screwdriver, needle-nose pliers, a razor blade, and sockets for the bodywork
- Penetrating oil, rags, and a flashlight
Gasoline vapor is denser than air, so it sinks and travels along the floor toward pilot lights, shop heaters, and ground-level motors. Roll the quad outdoors or open the overhead door completely, shut off anything with an open flame in the building, and let the engine and exhaust cool fully before starting — an air-cooled header stays hot long after shutdown. Cap the fuel container between pours and clean spills immediately instead of letting them evaporate indoors.
Disassembly Without Damaging Fittings
Close the petcock first. On a carbureted TRX300FW that valve is the whole isolation procedure, unlike an injected machine with no petcock where you would clamp the hose shut with line pliers or pull the pump fuse and crank until the engine dies to relieve pressure. Take off the seat and the plastic tank cover so both hose ends are visible, applying penetrating oil to seized fender hardware rather than forcing it.
Set the drain pan under the carburetor and back out the float bowl drain screw, letting the trapped fuel out in a controlled way. Slide both clamps well back along the hose. Twist each end at its barb to break the varnish bond, then pull it straight off. Prying with a screwdriver risks gouging the petcock spigot or carburetor inlet, and a gouged barb never seals properly again. Hose this old often bonds hard enough that slitting it lengthwise and peeling it away is the only clean route. Note the routing and each clip before the old piece is fully out, because on this 4x4 the line has to clear front differential hardware and frame structure a two-wheel-drive quad does not have.
Assembly and the Leak Test
Cut the replacement to match the old length exactly. Too long invites contact with the cylinder or the front driveline area; too short keeps both barbs permanently strained. Push each end on dry until it bottoms out and the retaining bead is fully covered. Do not lubricate the fittings with grease, oil, or silicone no matter how stiff the hose feels — lubricant creates a leak path along the barb and can wash into the float bowl. Warm water is the correct softener.
Install new clamps just behind the bead at both ends, tightened evenly to firm rather than crushing, then clip the line back into its factory guides clear of the exhaust and moving driveline parts. Snug the float bowl drain screw, open the petcock, and watch both joints for a full minute. Wipe each fitting with a clean dry rag, wait, and wipe again so leftover fuel does not fool you. Start the engine, idle it several minutes to fill the bowl, and inspect a final time with the hose warm and vibrating, which is when a marginal clamp reveals itself.
Worth Doing While You Are In There
Pull the strainer screen from the petcock and rinse it before the bodywork goes back on. Three decades of tank sediment plus the debris a decaying hose sheds accumulate there, and a plugged screen is the usual explanation when a quad still starves for fuel after a new line. Check the base of the fuel valve for weeping too, since its internal seals have aged the same number of years as the hose you just discarded. That screen is serviceable precisely because this is a carbureted machine — injected quads keep the filter inside the tank with the pump, beyond the reach of a hose swap. Once both connections stay dry, reassemble and put the 1994 TRX300FW back to work.
