Gasoline deserves respect before anything else gets discussed, and on a 1994 TRX300 Fourtrax you will be handling a fair amount of it. This 2WD utility quad is carbureted and gravity fed, so opening a fitting means fuel goes wherever gravity takes it unless you have prepared for it. The upside of that same simplicity is that the repair needs no special equipment: a manual petcock under the tank shuts off flow, and the hose is held by an ordinary clamp at each end.
Ventilation and Fuel Handling Come First
Gasoline vapor is heavier than air. It does not rise and disperse, it sinks and pools along the floor where water heater pilot lights, shop heaters, battery chargers, and power strips all sit. Roll the Fourtrax outdoors or open the garage completely and get a breeze moving at ground level, because a ceiling fan does nothing for vapor sitting at ankle height.
Shut down every ignition source in the space. Let the exhaust and cylinder cool fully before your forearms end up beside them. Wear nitrile gloves, since gasoline strips the oils out of skin quickly, and add eye protection for the moment a fitting sprays. Drain fuel only into an approved sealed container, never into an open pan you plan to leave standing, and keep a rag over any open fitting while you work.
What Actually Wears Out
Fuel hose fails chemically rather than mechanically. The compound depends on plasticizers to stay flexible, and heat radiating off the air-cooled single drives them out year after year until the rubber is stiff and glassy. Once that happens, the vibration of a big single and the flex of a chassis crossing rough ground crack the material at the bends and behind the clamps, where stress is permanent. Dry climates hurry the process because low humidity pulls moisture out of the hose wall, and sunlight on an uncovered quad adds its own toll.
Ethanol-blended fuel works from the bore outward. During a long layup it absorbs moisture and attacks the inner liner, so the inside goes soft and gummy while the outside keeps hardening. Particles shed from that liner travel to the float bowl and jets. On a 1994 machine, a hose that looks acceptable can easily be finished internally, which makes age the deciding factor.
Symptoms That Warrant a Closer Look
- Fuel puddled beneath the engine or a dark damp streak along a frame rail after the quad sits
- A gasoline smell that hangs in the shop long after shutdown
- Surface cracking, chalky texture, or rigid spots you can feel by squeezing the hose
- Bogging on hills, a stumble off idle, or an engine behaving as though the tank were empty
- Caked dust and varnish in a ring at a barb, meaning fuel has been seeping past the clamp
With gravity as the only motive force, an internally collapsed hose restricts flow and leans the mixture without leaking. That is why the running symptoms can be as telling as the visible ones.
Getting the Old Hose Out
Turn the petcock to OFF and give it a moment to prove it seals, because valves of this age sometimes pass fuel when closed. If yours does, drain the tank into your container. Remove the seat and the left side cover to expose the valve body and follow the hose down to the carburetor. Slip a piece of scrap hose over the float bowl drain, aim it into a pan, and back out the screw to empty the bowl before you disturb the lower fitting.
An injected quad would require pulling the fuel pump fuse and bleeding line pressure at this point. Here, a closed petcock and an empty bowl are the whole job of making things safe. Slide both clamps well back, twist each hose end to break the varnish bond at the barb, and pull it free. When a hose has hardened around a fitting, slit it lengthwise and peel it away rather than risking the spigot. Being 2WD, this Fourtrax offers an open run along the frame without the front differential hardware and additional clearance points a 4x4 forces you to navigate.
Installation and the Leak Check
Cut the replacement to match the original length so it follows the same relaxed curve, neither sagging onto the cylinder head nor pulling tight at either barb. Push each end on dry until it bottoms against the shoulder of the fitting. Use no grease, oil, or silicone on the barbs, because a lubricated sealing face gives fuel a path past the clamp and produces a seep that more torque will never cure. Dip the hose end in hot water if it resists.
Position the new clamps just behind the raised bead on each fitting, with the screws where you can reach them, and tighten evenly until the hose will not turn by hand. Overtightening cuts a groove that becomes next season's leak. Route the line through its original clips so it stays clear of the header and steering.
Close the bowl drain, open the petcock, and let the machine sit five minutes with a dry rag under each joint. If the rag stays clean, start the engine and repeat the inspection at idle, since vibration reveals connections that pass a static test. Before the panels go back on, clean the sediment screen behind the petcock and confirm the tank vent hose is clear, because either one can imitate a bad fuel line all over again.
