Fuel Line Service for the 1994 Honda TRX200D Fourtrax

Half of this repair is having the right handful of parts and supplies within reach before any gasoline is exposed to open air. The 1994 TRX200D asks very little in the way of specialty tools, and once the bench is set up the actual hose swap between the petcock and the carburetor is quick work.

Gear You Want on the Bench

Pull all of this together first:

  • Nitrile or rubber gloves and eye protection, because gasoline strips skin oils on contact
  • A drain bucket or approved fuel container and a thick stack of clean rags
  • Low-pressure fuel hose in the correct inside diameter for this carbureted machine
  • New hose clamps or a small clamp kit, since original clips have long since lost their tension
  • Pliers, a small flat-blade screwdriver, and a socket set for the seat and fender hardware

Ventilation deserves a genuine mention rather than a footnote. Gasoline vapor is heavier than air and pools along the floor, exactly where you will be crouched, so open the garage door fully or roll the quad into the open air instead of relying on a window overhead. Shut off any water heater or shop heater with a pilot light, keep spark-producing tools and cigarettes out of the space, and stage a fire extinguisher within reach before you begin.

Fuel Delivery on the 1994 TRX200D

This Fourtrax is carbureted and gravity-fed, which shapes the entire job. A manual petcock under the tank controls flow, a short rubber hose carries fuel down to the carburetor, and the float bowl at the bottom of the carburetor has a drain screw for emptying it cleanly. There is no fuel pump, no pressure to relieve, and no electrical component to disable — closing the petcock is all the shutoff you need, which is a genuine convenience compared with an injected machine. The petcock also carries a small inlet screen that traps sediment, and since this is a 2WD quad with no front differential packed into the frame, the hose route is short and easy to inspect end to end.

Three Reasons Lines Fail

Age is the first. Heat cycling and years of exposure drive the plasticizers out of the rubber, leaving hose that is stiff, chalky, and ready to crack where it bends into a fitting. Climate is the second: dry, low-humidity air pulls moisture out of the hose wall and accelerates that hardening noticeably. Fuel chemistry is the third, as ethanol-blended gasoline absorbs water and slowly degrades the inner liner, softening the bore and leaving gum behind when fuel sits stagnant for months at a time. On a machine three decades old, all three have been at work for a long while, and original hose is essentially always due for replacement whether it looks bad or not.

Warning Signs Along the Hose

Inspect for these before and after the swap:

  • Fuel pooled or a dried stain beneath the carburetor area after the quad has been parked
  • A persistent gasoline odor around the machine, most obvious inside a closed building
  • Cracks, a glazed or chalky surface, or a hardened section that will not compress when pinched
  • Bogging on a climb, sputtering under load, or an engine acting starved with a full tank
  • A dirt-caked ring at either spigot from fuel seeping and evaporating over time

With no pressure in the system, a bad hose typically drips rather than mists, so wet spots are your most reliable clue. Fuel finding its way toward a warm exhaust is a reason to park the machine until it is fixed.

Removal Without a Spill

Rotate the petcock to off and verify the flow has stopped. Set a pan under the carburetor, open the float bowl drain screw, allow the bowl to empty, and close the screw again. Take the seat off and remove any fender fasteners that block your view of the hose run.

Slide both clamps well back along the hose before disturbing the fittings. Old rubber often bonds itself to the petcock outlet and the carburetor inlet with varnish, and the fix is a gentle twist to break the seal, not a hard pull — a petcock body this old will not tolerate side load. When the hose refuses to move, slit it lengthwise with a razor blade and peel it away from the spigot instead. Look at how the old hose lies before it is fully removed so the new one follows the same path clear of the frame, throttle cable, and exhaust.

New Hose, Dry Fittings, New Clamps

Measure the replacement against the original and cut it to match. Excess length sags toward hot or moving parts, and a piece cut short keeps constant tension on both spigots until something works loose. Push each end fully onto its fitting until it bottoms out, and install it dry. Grease, oil, and silicone spray on a fuel fitting create a channel for gasoline to seep past the clamp, and on a gravity-fed system that seep never stops. Thirty seconds in hot water is the correct way to soften a stubborn hose end.

Position new clamps just behind the bead on each spigot and tighten them evenly, firm enough to seal but not so tight they cut into the rubber. Verify the finished hose makes a smooth curve with no kinks, because a pinched line restricts gravity flow and produces the same lean symptoms as the cracked hose you just removed.

Checking for Drips Before the First Ride

Open the petcock and watch both connections for a few minutes with the engine off. Gravity fills the carburetor almost immediately, so a marginal joint shows itself right away while the area is still clean. Dry both fittings with a rag and look again, then start the engine and inspect once more at idle with the hose warm and the bowl full.

Take the extra minute to clean the petcock inlet screen while you are there. Decades of sediment and ethanol residue collect on it and cause the same fuel starvation a failing hose does, so a fresh line combined with a clean screen is what actually restores dependable delivery on a TRX200D of this vintage.
