Replacing a Cracked Fuel Line on Your 1993 Polaris Trail Boss 350

This is one of the more approachable repairs on a 1993 Trail Boss 350, and most of the work happens before you touch a clamp. Get the right hose, the right clamps, and a safe place to work, and the actual swap takes less time than the setup.
Assembling What the Job Requires
- Nitrile or rubber gloves, since raw gasoline strips skin oils in seconds
- A sealed, fuel-rated container for drained fuel and a small pan for the float bowl
- Replacement hose in the correct inside diameter for this machine, long enough to match the original run
- New hose clamps or a small clamp kit, because thirty-year-old clamps have usually lost their tension
- Pliers, a flat screwdriver, a basic socket set, and a sharp razor knife
- Line-clamping pliers, worth having in case the aged petcock seeps even when closed
Give the workspace the same thought. Gasoline vapor is heavier than air and settles into a layer across the floor, where a water heater pilot, a battery charger, or a plugged-in grinder can set it off. Work outdoors when you can, and otherwise open the door fully and put a fan on the floor moving air out of the space. Shut down anything with a flame or a spark and keep a dry chemical extinguisher within arm's reach the entire time.
How Fuel Reaches the Carburetor
The Trail Boss 350 is carbureted, so a manual fuel valve at the tank actually shuts flow off, and there is no pressurized circuit to bleed down before you begin. Follow the hose from that petcock before cutting anything. Many Polaris four-strokes of this generation use a pulse-operated fuel pump driven by crankcase pressure, which means your machine may have a short section from the petcock to the pump, a second section from the pump to the carburetor, and a separate pulse line to the engine. Each of those can harden with age, so inspect and replace all of them rather than the one piece you happened to notice.
The two-wheel-drive layout keeps this simple. Without a front differential or front driveshaft occupying space, the hose runs a short, largely unobstructed path once the seat and covers are removed.
The Aging Process Behind Cracked Hose
Fuel line is flexible when new thanks to plasticizers blended into the rubber, and every heat cycle drives a little more of that additive out of the compound. Three decades on, the material is typically hard and glassy and can no longer flex with the chassis, so vibration and frame movement start opening fine cracks at bends and right behind the fittings. Dry climates push this along faster, because low humidity draws moisture out of the hose wall and hardens it from the outside in.
Ethanol-blended pump gas works on the inner liner instead. Alcohol pulls in water and gradually degrades that liner, and the process runs fastest when the machine sits for months with fuel standing in the hose. What you end up with is brittle on the outside, soft on the inside, and prone to sending debris straight into the carburetor's jets.
Trouble You Can Spot in the Driveway
- A gasoline puddle or damp patch beneath the tank or carburetor after the quad has been parked
- A fuel smell hanging in the garage, which on a gravity-fed system means fuel is escaping while the machine simply sits
- Cracking on the hose surface, a chalky gray look, or a stretch that stays dented when squeezed
- Bogging under load, a lean surge, difficult starting, or the engine behaving as though it is out of fuel with plenty in the tank
- A varnished stain or dust-caked ring at a clamp, which is the signature of a slow weep
Gravity does not care whether the engine is running, so a crack on this system can drain a good portion of the tank overnight. Act on the smell rather than waiting for the puddle to grow.
Old Hose Off the Barbs
Turn the petcock off first, then remove the seat and any panels covering the tank outlet. Trace the hose to the carburetor so the full path is clear before you disturb it. Slide the drain pan underneath and open the carburetor's float bowl drain to empty the bowl, which stops fuel from running back out of the inlet when the hose separates. If the petcock weeps in the off position, which is not unusual on a valve this old, pinch the hose closed with clamping pliers instead of fighting it.
Back each clamp well away from the barb before twisting. Fuel varnish glues aged hose to brass, so break the bond with a gentle twist rather than a hard straight pull, especially at the carburetor inlet where the barb is easy to bend or snap. If a piece will not come free, slit it lengthwise with a razor and peel it off the fitting. Look over the guides the hose passes through while everything is exposed, and note any polished spot on the old line that marks where it has been rubbing.
New Hose On and Proven Dry
Cut the replacement to the same length as the piece you removed. Extra hose is not insurance; slack lets the line rest against the engine or a frame tube until it wears through, and it can kink where the hose turns toward the carburetor. Seat each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give fuel a channel to seep past a clamp, so they stay off fuel fittings without exception. A stiff hose end softens in hot water in a few seconds and slides on easily after that.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Route the hose back through its original guides, well clear of the exhaust and any moving linkage, and close the float bowl drain before restoring flow.
Open the petcock and let gravity fill the line while you watch each joint closely. Inspect by eye, wipe with a clean rag, and inspect again for beading. Start the engine and let it idle several minutes, then check both connections once more, since warmth and vibration will reveal a marginal clamp that looked perfect cold. Ride slowly around the yard, shut down, and check a final time before the covers and seat go back on. On a machine this age it is also worth replacing the inline filter and cleaning the petcock screen while everything is apart.
