Tools and Technique for Replacing a 1993 Bayou 300 4x4 Fuel Line

Everything You Need on the Bench
A fuel line swap on a 1993 Bayou 300 4x4 goes smoothly or badly depending almost entirely on whether you assembled your supplies beforehand. Hunting for a clamp with an open fuel fitting in your hand is how gasoline ends up on the floor. Put this together first:
- Replacement hose rated for gasoline, matched to the original inside diameter rather than sized up
- New clamps — period correct spring clips or small worm gear clamps both work
- Nitrile or rubber gloves and eye protection
- An approved metal or plastic fuel container, plus a funnel
- A short scrap of hose to reach from the float bowl drain into the container
- Line clamping pliers, valuable on a machine whose petcock has three decades of wear
- Flat blade screwdriver, small socket set, needle nose pliers, a fresh razor blade, and clean rags
Buy hose intended for fuel service. Generic clear vinyl tubing turns hard and amber within a season on ethanol blended gas, and it tends to swell at the barb rather than grip it. Matching the factory inside diameter matters more than most people think, since an oversize hose relies on clamp pressure alone to seal and will eventually creep.
Gasoline Handling and Ventilation
This part is not filler. Gasoline vapor is denser than air, so it sinks, pools at floor level, and drifts along the ground toward anything that can ignite it. Push the Bayou outdoors when the weather cooperates. Working inside, open the overhead door all the way and exhaust air at floor height rather than relying on a window six feet up. Shut off water heaters and shop heaters with standing pilots, move chargers and power tools well clear, and never work over a floor drain. Wear the gloves continuously, keep the drain container capped between pours, and set fuel soaked rags outside to dry rather than piling them on the bench.
How Fuel Reaches the Engine on This Model
The 1993 Bayou 300 is carbureted. There is no fuel pump, no pressure in the line, no injector, and no locking quick connect coupler to release. The tank rides high beneath the front bodywork, a manual petcock is threaded into the bottom of it, and fuel simply falls through a short rubber hose to the carburetor inlet. That petcock is your shutoff for the entire job. The carburetor also has a float bowl drain screw, which lets you empty the bowl into a container instead of onto the engine cases.
As the four wheel drive Bayou, this machine has a front differential and driveline forward of the engine. The repair itself is unchanged, but the hose can pass nearer to frame crossmembers and driveline components than on the 2x4 chassis, so plan on tighter access and a couple more clearance points to observe.
Why the Old Hose Needs Replacing
Fuel hose ages on two fronts. From the outside, plasticizers slowly leave the rubber, so the material stiffens and takes on a glassy, sometimes chalky surface. Engine heat cycles and frame vibration then work that surface checking into real cracks, always starting at a bend. Dry, sun exposed storage accelerates the whole process compared with humid shade.
From the inside, ethanol blended fuel does its own damage. Alcohol attracts moisture and gradually breaks down the inner liner, worst when the quad sits for months with fuel in the line. The liner softens, sheds material, and that debris becomes the varnish and gum that plugs carburetor passages. The practical result: a line that passes a glance can still be shot, and on a machine from 1993 age alone justifies fresh hose.
Symptoms to watch for include a fuel stain on the floor under the petcock, a persistent gasoline smell in a closed shed, visible cracking or a hardened texture on the hose, dirt caked into a damp ring at either fitting, and an engine that bogs under load or feels starved with fuel still in the tank. On a gravity system a crack lets air in as easily as fuel out, and the resulting lean stumble often gets blamed on the carburetor.
Taking the Line Off Cleanly
Close the petcock. If it continues to pass fuel past a worn seal, pinch the hose shut with the line clamping pliers a few inches below the tank. Empty the float bowl next: attach the scrap hose to the drain nipple, route it into your container, and open the drain screw a turn. Remove the seat and the plastic panel over the tank so both ends of the line are visible together, and study the routing and each retaining clip before anything moves.
Slide both clamps well back along the hose. Then rotate the hose on each barb to break the varnish bond that years of fuel has formed. It will resist. Rather than levering a screwdriver against the petcock spigot or the carburetor inlet, slit the hose lengthwise with the razor and peel it away. Those fittings are soft metal, and a scored sealing surface will weep permanently no matter how much clamp torque you apply.
Fitting the New Line and Checking Your Work
Lay the old hose out straight next to the new one and cut to the same length. Do not build in slack, since a long line sags toward the exhaust or rubs a frame edge, and there is little spare space at the front of a 4x4 chassis. Push each end fully onto its fitting, dry, until it seats past the raised bead. Keep grease, oil, and silicone away from the barbs entirely — lubricant defeats the friction seal and allows the hose to walk off under vibration. A brief dip in hot water is the correct way to soften a tight hose.
Place the new clamps just behind each bead and tighten evenly, stopping as soon as the hose refuses to turn by hand. Return the line to its factory clips so it clears the exhaust header, the steering, and the front driveline. Check that the vent in the fuel cap is clear while you have access, because a blocked vent creates tank vacuum and starves the carburetor in a way that mimics a collapsed hose.
To verify, wipe both joints bone dry, open the petcock, and let the fuel column sit on the connections for five minutes before starting anything. Look at each fitting, then run a dry finger underneath, since fuel travels along hose before it drips. Once static comes back clean, start the engine and inspect again at idle, because vibration finds the marginal clamp a static test misses. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and ride a short loop near home before committing to a long day out.
