There is no fuel pump, no injector, and no pressurized line anywhere on this machine. Gravity carries gasoline from the tank through a manual valve and down a single rubber hose to the carburetor, which means the whole system opens up with a screwdriver, a pair of pliers, and a drain pan.
From Tank Valve to Carburetor Inlet
The valve under the tank has ON, OFF, and reserve positions, with a small strainer screen behind the outlet that traps tank sediment before it can reach the hose. One length of rubber leaves that outlet, drops down, and pushes onto the carburetor inlet barb, held with a clamp at each end and supported partway along by a clip. Underneath the carburetor sits a float bowl drain screw, and opening it before you disconnect anything is what keeps this repair tidy.
Four wheel drive matters only for access. The front differential and the frame structure supporting it occupy space in the general area, so the hose on a 4x4 Big Bear may follow a marginally longer route with one more clearance point than the two wheel drive version of the same chassis uses. Photograph the routing before you pull it, since reproducing the original path keeps the new hose away from heat and moving parts.
Why Your Line Will Not Last Forever
Rubber fuel hose has a finite life regardless of how the quad is used. The plasticizers that keep the wall soft slowly migrate out and evaporate, and every heat cycle from the air cooled engine accelerates the process. What remains is hard, shiny hose that cracks at bends and no longer seals against a barb. In arid climates the effect shows up sooner, because dry air draws remaining moisture out of the hose wall and leaves brittle rubber behind.
The inside deteriorates on a different track. Ethanol blended gasoline pulls water vapor out of the air, and that mixture attacks the inner liner through the long idle stretches typical of a utility machine. The liner softens, sometimes swells, and eventually sheds material into the fuel headed for the carburetor jets, all while the outer surface still looks passable. This is normal aging on a quad that has been working since the early nineties, not a manufacturing problem.
Symptoms That Warrant a New Hose
- Fuel pooling beneath the frame or trailing down the engine after the machine sits with the valve open
- A gasoline smell that persists in the storage area with nothing spilled
- Hairline cracks, a chalky texture, or a hardened section that stays creased when pinched
- Bogging under throttle, hunting at cruise, or the engine quitting as though the tank were dry
- Residue rings at either barb where seeping fuel dried and collected dust
Because a small crack draws air into the fuel column rather than dripping gas out, the engine typically complains before you see evidence. Lean running is not something to shrug off on an air cooled motor, so treat an unexplained bog on an older quad as a delivery question first.
Gathering Supplies and Setting Up Safely
- Fuel rated hose matched to the original inside diameter
- Fresh clamps, since the originals have lost tension or seized
- Gloves and eye protection
- A drain pan and a sealed container rated for gasoline
- Screwdriver, pliers, a new utility blade, and rags
- Sockets for the seat and side cover
Ventilation is the part to take seriously. Gasoline vapor is heavier than air, so it sinks to floor level and travels toward pilot lights, heaters, and electrical connections down where you are not looking. Work outdoors if you can, or open the shop door all the way and put a fan low, moving air away from the quad. Shut off any appliance with a standing flame, skip the hot bulb work light, keep an extinguisher in reach, and let fuel soaked rags dry outside instead of in a closed can.
Removing the Original Hose
Close the valve, pull the seat and any panel in the way, and empty the float bowl into your pan first. Slide both clamps well back along the hose so they clear the fittings. Break the varnish bond at each barb with a gentle quarter turn rather than a hard yank, then draw the hose off with steady pressure while a rag catches what runs out.
A hose end that has cemented itself to brass should be split lengthwise with the utility knife and peeled off in halves. That protects a fitting you cannot easily replace on a machine of this vintage. Work the old hose out past the front drive hardware, noting each clip it passes, and keep the piece as a measuring reference.
Installation and the Final Leak Check
Cut the new hose to the length of the original. Extra length sags into the chassis and eventually chafes through; a short piece keeps both fittings loaded every time the engine moves. Push each end fully onto its barb until it seats, and do it dry. Grease, oil, and sealant all create a path for fuel to escape along the barb surface while doing nothing for the grip, so keep them away entirely. Dip a stiff hose end in hot water for a few seconds if it will not slide on.
Set each clamp just behind the raised bead and tighten evenly until the hose no longer turns by hand, then stop. Crushing new hose with a worm gear clamp cuts the wall and produces a slow weep weeks down the road. Feed the line back through its original clip, clear of the exhaust and the front driveline.
Open the valve and wait a full minute before starting, letting gravity refill the bowl while you watch both joints. Wipe them dry with a clean rag, pause, and look for fresh fuel. Once they hold, start the engine, run it to temperature, and check again under vibration. A slow lap and one final inspection finish the job. While you are in there, rinse the strainer screen and verify the tank vent breathes, since either blockage imitates a failing hose perfectly.
