Changing the Fuel Line on a 1992 Suzuki LT-F160 Quadrunner 2x4

A hardened fuel hose is one of the most common reasons a 1992 Quadrunner 160 runs poorly or smells like gasoline in the shed. Fortunately this is a friendly machine to work on. The LT-F160 is carbureted, gravity fed, and two-wheel drive, so a petcock at the tank stops fuel flow before you begin, the hose run down to the carburetor is short, and there is no front differential or driveline hardware in the way. The entire replacement is a modest afternoon job with basic hand tools.
Getting Organized Before You Start
Lay out the following:
- Nitrile or rubber gloves and safety glasses
- A drain bucket or approved sealing fuel container
- Fuel hose in the correct inside diameter for this 160, cut a little long so it can be trimmed
- New spring clamps or small worm-gear clamps to fit the hose
- A flat screwdriver, a pair of pliers, and a sharp razor blade
- Clean rags and a small pan for float bowl drainage
Gasoline is the real hazard here, not the wrenching. Vapor is heavier than air and gathers at floor level where any ignition source is most likely to sit, so open the shop door completely or roll the quad outside. Extinguish pilot lights, unplug space heaters, and keep grinders and open flame away from the area for as long as the fuel system is open.
Closing the Valve and Draining Down
Rotate the petcock to off. That is the first step and the biggest convenience this carbureted layout offers, since an injected machine has no such valve and requires bleeding pressure instead. Pull the seat and the fuel tank cover or front plastic so the petcock, hose, and carburetor inlet are all in plain view.
Slide your pan beneath the carburetor and back out the float bowl drain screw. That releases the fuel sitting in the bowl and in the short hose section below the valve, which is exactly the fuel that would otherwise run down your arm during disassembly. Retighten the screw once the flow stops and leave the pan in place for the next stage.
Removing the Old Hose
Push both clamps well back along the hose before you try to break a connection loose. Thirty years of varnish will have bonded the rubber to each barb, and the right technique is a gentle twist to shear that bond, not a hard pull on the petcock outlet. That fitting is small and can be damaged with less force than you might expect. When a section will not release, run the razor down its length and peel it away in two halves.
Take note of the routing, brief as it is. Being a two-wheel-drive machine, the LT-F160 keeps this run simple and direct, without the extra frame crossmembers and front differential clearance points that complicate the same job on a 4x4 utility quad. Reuse whatever clip or guide holds the hose so the new piece sits exactly where the original did.
Installing and Securing the Replacement
Cut the new line to match the old one in length. A short piece pulls on the fittings and a long one sags toward the engine or chafes against the frame. Seat each end fully onto its barb, past the raised bead, working it on dry. Do not use grease, oil, or silicone on a fuel fitting, because lubricant on a sealing surface actively defeats the grip the clamp is meant to provide. A few seconds in hot water is the only help a stiff hose end should get.
Fit the clamps just behind the bead at both the petcock and the carburetor inlet, and tighten them evenly. Firm without crushing is the goal, since a clamp buried in the rubber creates the next failure point. Finally, check the run for kinks. On a gravity-feed system there is no pump to force fuel past a restriction, so one kink will make the engine feel starved no matter how good the rest of the work is.
What Makes Fuel Hose Fail
Two things are at work. Engine heat cycling over the years bakes the plasticizers out of the rubber, and a hose stripped of them turns stiff instead of flexing with the chassis. Cracks begin wherever the hose bends. Dry climates speed this along by drawing residual moisture out of the hose wall, which is why arid-region Quadrunners commonly show brittle, splitting line even when they have seen light use.
The other factor is ethanol-blended pump gas, which this generation of machine predates. Alcohol brings water into the fuel and gradually attacks the inner liner, so a 160 that has sat for months at a time with fuel in the plumbing can be gummy and soft inside while looking acceptable from the outside. That deteriorated liner sheds material into the carburetor, where the small jets on a 160 are quick to clog.
Signs You Caught It Just in Time
The symptoms are consistent. Gasoline puddled or smeared beneath the frame after the machine has been parked, especially with the petcock left open. A fuel smell hanging around the tank that never clears. Visible cracks, a chalky texture, or a hardened section that keeps its shape after you pinch it. On the running side, bogging under load, a lean stumble on a climb, or an engine acting like it has run dry with fuel still in the tank. A hose swollen shut internally can also starve the carburetor without leaking, so a clean floor does not clear the line.
Final Leak Check
Turn the petcock on and let gravity fill the hose and float bowl while the engine stays off. Watch both fittings for a solid minute, wipe them with a clean rag, and check for fresh wetness with a fingertip. Start the Quadrunner and look again at idle, because vibration reveals marginal joints that seem fine when the machine is sitting still. While you are in there, inspect the petcock screen or inline filter if yours has one, since fresh hose does nothing for a restriction upstream. After several minutes of dry, leak-free running, reinstall the cover and seat.
