How to Change the Fuel Line on a 1992 Polaris Trail Boss 350

On a machine as old as a 1992 Trail Boss 350, the fuel line is a wear item that has almost certainly outlived its usefulness, whether or not it has started leaking yet. Understanding how it deteriorated makes the repair straightforward and tells you what else to look at while you are in there.
Thirty Years of Heat Cycles
Rubber fuel hose is pliable when new because of plasticizers blended into the compound, and each warm-up and cool-down drives a fraction of that additive out. Over three decades the effect is dramatic: the hose turns hard, glassy, and unable to move with the chassis. Once it reaches that state, ordinary engine vibration and frame flex begin working fine fissures into the surface, almost always at a bend or immediately behind a fitting where the stress concentrates. Machines that live in dry, low-humidity country age faster still, because the surrounding air pulls moisture out of the hose wall and hardens it from the outside in.
Ethanol-blended pump gas, unheard of when this quad left the factory, does its damage from the inside. Alcohol content attracts water and slowly breaks down the inner liner, and that breakdown accelerates whenever the Trail Boss sits for a long stretch with fuel standing in the hose. The result is a line brittle on the outside and softening on the inside, often shedding material that ends up plugging the small passages in the carburetor.
Locating the Petcock and the Fuel Path
This is a carbureted machine, and that makes the job considerably friendlier than the same repair on a modern injected quad. A manual fuel valve sits at the tank, and turning it off genuinely stops flow. There is no pressurized supply line and nothing to bleed down.
Trace the hose before you cut. Many Polaris four-strokes from this period use a pulse-operated fuel pump driven by crankcase pressure to lift fuel up to the carburetor, so your Trail Boss may have a short length from the petcock to the pump, a second length from the pump to the carburetor, and a separate pulse line running to the engine. Any of those can harden, and replacing only the obvious piece leaves the rest waiting to fail. As a two-wheel-drive chassis, there is no front differential or driveshaft in the way, so the routing stays short and easy to follow once the seat and covers are off.
Symptoms of a Failing Line on an Older Quad
- A fuel puddle or wet patch under the tank or carburetor after the machine has been standing
- A strong gasoline smell in the garage, which on a gravity-fed system can mean fuel is escaping while the quad just sits
- Cracking you can see, a chalky texture, or a section that feels stiff and stays deformed when pinched
- Bogging under throttle, a lean surge, hard starting, or the engine acting like the tank is nearly empty when it is not
- Fuel seeping at a clamp, usually marked by a varnished stain or a ring of caked dust
Because gravity keeps working whether the engine is running or not, a cracked line on this machine can empty a meaningful amount of the tank onto your floor overnight. Treat the smell as urgent.
Supplies to Have on Hand
- Rubber or nitrile gloves
- A sealed, fuel-rated container for drained gasoline, plus a small pan for what comes out of the float bowl
- Replacement hose in the correct inside diameter for this machine
- New clamps or a small clamp kit, because clamps this old rarely hold as well as they once did
- Pliers, a flat screwdriver, basic sockets, and a sharp razor knife
- Line-clamping pliers, useful for pinching the hose shut if the aged petcock seeps in the off position
Gasoline vapor is heavier than air and sinks into a layer at floor level, where a pilot light or a trickle charger can reach it. Work outdoors or with the shop door fully open and a fan moving air out low through the space. Shut off heaters and anything that sparks, and set a dry chemical extinguisher where you can grab it without moving your feet.
Shutting Off Fuel and Removing the Line
Close the petcock before anything else. Pull the seat and any cover panels between you and the tank outlet, then follow the hose down to the carburetor so the entire path is clear in your mind. Slide your drain pan into position and open the carburetor's float bowl drain to empty the bowl, which prevents fuel from running back out of the inlet when the hose comes off.
Move each clamp well clear of the barb before twisting anything free. Fuel varnish bonds old hose to brass fittings, so a gentle twist is far safer than a hard pull, particularly at the carburetor inlet where the barb bends easily. If a piece refuses to let go, slit it lengthwise with a razor and peel it off rather than risking the fitting. Note where the hose passes through its guides before it is fully out, and inspect those guides for grit or a worn spot on the old hose that would point to a chafe point worth fixing.
Installation and the Leak Check
Cut the new hose to match the length of the old piece. Extra length is not a benefit; slack lets the line rest against the engine or a frame tube and eventually wear through, and it can kink at the bend into the carburetor. Push each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give fuel a route to weep past a clamp, so keep them entirely off fuel fittings. Dip a stiff hose end in hot water for a few seconds if it does not want to seat.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without biting into the rubber. Return the hose to its factory guides so it stays away from the exhaust and any moving linkage, then close the float bowl drain.
Open the petcock and let gravity fill the line while you watch every joint. Look first, then wipe each connection with a clean rag and look again for beading. Start the engine and let it idle for several minutes, checking both connections once more, because heat and vibration will expose a marginal clamp that seemed fine while cold. Take a slow lap around the yard, shut down, and inspect a final time before the covers and seat go back on. While you are there, a fresh inline filter and a look at the petcock screen are worth the few extra minutes on a machine of this vintage.
