Set Up the Work Area First
Every fuel job on a 1992 Bayou 300 4x4 should start with the workspace, not the wrench. Gasoline vapor is heavier than air, which means it does not drift up and out of an open window. It sinks, collects at floor level, and travels along the ground toward the nearest thing that can light it. Roll the quad outdoors if weather allows. If you are stuck inside, open the overhead door completely and put a fan low to move air out of the space rather than stirring it around your bench.
Then eliminate ignition sources. Water heaters and shop heaters with standing pilot lights are the ones people forget. Move battery chargers, grinders, and extension cords away from the area, and do not work over a floor drain. Wear nitrile or rubber gloves the whole time, keep the drain container capped except while you are actively pouring, and set any fuel soaked rag outside to dry instead of leaving it in a pile. A hose swap on this machine takes an hour; the precautions take five minutes.
Confirming the Fuel System on This Bayou
The 1992 Bayou 300 uses a carburetor. That means no fuel pump, no pressurized line to relieve, no injector, and no self locking quick connect coupling anywhere in the circuit. The fuel tank sits high under the front bodywork, a manual petcock threads into the bottom of it, and gasoline flows downhill through a short rubber hose to the carburetor inlet. The petcock doubles as your master shutoff, and the carburetor has a float bowl drain screw so you can empty the bowl deliberately instead of letting it spill.
Because this is the four wheel drive version, there is a front differential and driveline ahead of the engine. The procedure does not change, but the hose may run nearer to frame crossmembers and driveline hardware than it does on the 2x4, so expect a somewhat tighter reach and a few more clearance points to respect when routing the new line.
The Reasons These Lines Give Up
Age is the primary driver. Over decades the plasticizers that keep rubber flexible migrate out of the material, leaving hose that is stiff and glassy rather than soft and springy. Once flexibility is gone, engine heat cycles and frame vibration turn fine surface checking into cracks, almost always where the hose bends. Dry, sunny storage speeds this up dramatically compared with humid, shaded conditions.
Ethanol blended pump gas contributes from the inside. Alcohol draws in moisture and gradually degrades the inner liner, especially during long idle periods when fuel simply sits in the line. The liner softens, sheds material into the fuel stream, and that debris becomes the gum that clogs small carburetor passages. That combination is why a line can look serviceable and still be at the end of its useful life.
Symptoms to Watch For
- A fuel stain or wet spot on the floor under the petcock after the machine has been parked
- A sharp, lingering gasoline smell in a closed garage or shed
- Cracks, crazing, or a hardened chalky feel along the hose, worst at the bends
- Grit stuck to a damp ring at the tank or carburetor fitting
- An engine that bogs on climbs, hesitates at part throttle, or acts starved with fuel still in the tank
On a gravity fed machine a crack pulls air into the line as easily as it lets fuel escape, and that air produces a lean stumble at the float bowl. It is one of the most commonly misdiagnosed conditions on an older utility quad.
Tools and the Removal Sequence
You will want gasoline rated hose in the factory inside diameter, new spring clips or small worm gear clamps, line clamping pliers, an approved fuel container, a short scrap hose for the bowl drain, screwdrivers and small sockets, pliers, a sharp razor blade, and rags.
Begin by turning the petcock off. If the valve seeps past its internals, which is common at this age, clamp the hose shut a few inches below the tank. Drain the carburetor next by attaching the scrap hose to the float bowl drain nipple, routing it into your container, and opening the drain screw a turn. Remove the seat and the plastic over the tank so you can see both ends of the line at once, and note the routing and every clip before anything comes loose.
Slide both clamps well back along the hose, then twist the hose on its barb to break the varnish bond that thirty years of fuel has created. Expect resistance. If the hose refuses to release, split it lengthwise with the razor and peel it away rather than prying at the petcock spigot or the carburetor inlet. Both fittings are soft metal, and a scored sealing surface leaks forever regardless of clamp tension.
Installation and Proving the Repair
Lay the old hose straight next to the new one and cut to match. Do not add slack, because a long line sags into the exhaust or chafes a frame edge, and the front end of a 4x4 chassis has little room to spare. Push each end fully onto its fitting, dry, until it is seated past the raised bead. Leave grease, oil, and silicone off the barbs completely; lubricant undermines the friction seal and lets the hose walk off under vibration. Dip a stubborn hose end in hot water for a few seconds instead.
Set the new clamps just behind each bead and snug them evenly, stopping the instant the hose stops rotating by hand. Overtightening a worm gear clamp bites into fresh rubber and creates the next leak. Return the line to its original clips so it clears the header, steering hardware, and front driveline, and confirm the fuel cap vent is open while the panels are off. A blocked vent creates tank vacuum and starves the carburetor exactly like a kinked hose would.
Wipe both joints bone dry, open the petcock, and let the system sit undisturbed for several minutes. Inspect each fitting, then run a dry finger underneath, since fuel travels along a hose before it drips and the wet spot is rarely the source. With static clean, start the engine and repeat the inspection at idle, because vibration finds a clamp that only just passed. Check that the bowl drain screw is closed and dry, reinstall the bodywork, and take a short shakedown ride before trusting the Bayou on a long trail day.
