Installing New Fuel Line on a 1992 Bayou 300 2x4

Pull the seat off a 1992 Bayou 300 and the fuel system explains itself in about five seconds: a tank, a manual petcock, a short rubber hose, and a carburetor at the bottom of the run. That is the whole delivery path. No pump, no pressure, no wiring. The upside is that a fuel line replacement here needs nothing more exotic than a screwdriver and a drain pan. The downside is that the single rubber component doing all the work has now been aging for over three decades.
Recognizing a Hose on Its Way Out
Symptoms show up in two forms. On the leak side, look for a gasoline puddle or damp spot on the ground under the engine after the quad has been parked, a fuel odor around the tank that lingers well after shutdown, and a ring of dirt caked at either fitting where seeping fuel keeps drying. On the flow side, watch for bogging as you climb, a hesitation when you crack the throttle, a lean stumble at higher rpm, or an engine that acts like it is out of gas with plenty in the tank.
Back that up by hand. Run your fingers along the hose and squeeze it every few inches. Good hose gives and springs back. A hose that feels hard, plasticky, or shows fine cracking at the bends has nothing left to give, and on a machine this old it should be replaced whether it is leaking yet or not.
What Time Does to Rubber
The plasticizers that keep fuel hose supple slowly leave the material over the years, and the wall stiffens until it can no longer flex with the vibration a single-cylinder engine produces. Because the Bayou 300 is air-cooled, heat radiates straight into the space around the hose with nothing to buffer it, and each heat cycle drives the hardening further along. Dry, low-humidity air compounds the effect by pulling moisture out of the rubber and leaving it brittle.
Ethanol-blended fuel handles the interior damage. Alcohol draws water into the gasoline and steadily degrades the hose liner, which is why a line can pass a glance while shedding fine rubber particles toward the carburetor. Fuel standing in the system for long stretches also leaves gum and varnish that restricts flow and bonds the hose to its barbs.
What to Have Ready
- Replacement hose matched to the original inside diameter
- New clamps sized to that hose, screw-type or spring-style
- Nitrile or rubber gloves — gasoline pulls the oils right out of skin
- A sealed metal or fuel-rated container for the drained fuel
- A small flat-blade screwdriver for clamps and the float bowl drain screw
- A socket set for the seat and the covers over the tank
- Rags and a razor blade for hose ends that have bonded to a fitting
- An optional inline filter, cheap protection given what the old hose has been shedding
Working Safely Around Gasoline
This is the part to read twice. Gasoline vapor is heavier than air, so it sinks and collects at floor level, where it can reach a water heater pilot or a spark from a power cord well before you smell anything wrong. Open the garage door all the way or roll the Bayou outside; a cracked window high on the wall does almost nothing for a hazard that pools at your feet. Let the engine and exhaust cool completely, disconnect the battery negative terminal, clear space heaters and hot work lamps out of the area, and keep a fire extinguisher within reach without moving your feet. Put drained fuel straight into a sealed container instead of leaving an open pan on the bench.
Old Hose Off, New Hose On
Turn the petcock to OFF and confirm it has genuinely sealed, since a valve open for thirty years can gum enough to trickle. That mechanical shutoff is a benefit of a carbureted machine; a fuel-injected quad has no valve and needs pinch-off pliers to hold back its in-tank pump. Remove the seat and the panels over the tank and carburetor, slide a pan beneath the carburetor, and loosen the float bowl drain screw so the bowl and lower hose empty in a controlled way.
Slide both clamps well back, then twist each hose end on its barb to break the varnish bond rather than pulling straight against it. Hose that has fused in place comes off cleanly with a lengthwise razor cut and a peel, which protects fittings that are hard to source. Being a 2x4, this Bayou has an open, short run with none of the front differential hardware that lengthens routing on 4x4 utility quads, but note the clips the old hose used anyway.
Cut the new hose to the same length, slip the clamps on first, and press each end fully onto its barb until it seats past the raised bead. Install it dry, keeping grease, oil, and silicone entirely away from the fittings, because a lubricated sealing surface is exactly the path fuel needs to creep past a clamp. Hot water softens a stiff hose end safely. Set each clamp just behind the bead and tighten only until the rubber compresses slightly.
Final Checks Before the First Ride
Close the float bowl drain, open the petcock, and watch both joints for a full minute while gravity loads them with fuel. Dry each fitting with a clean rag and look again for fresh dampness. Reconnect the battery, start the 1992 Bayou 300, and inspect once more at idle, since running vibration finds seals that look fine on a static machine. Ride slowly for a few minutes and take a final look at both ends and the ground below. Persistent starvation after a clean, dry install usually means old hose debris has settled in the petcock screen or the carburetor jets.
