A 1992 Bayou 220 2x4 that has been kept running this long has earned a fresh fuel line, and the good news is that Kawasaki made the circuit about as accessible as it gets. This is a carbureted machine with gravity feed, so the tank sits high, a manual petcock meters flow, a short rubber hose carries gasoline downward, and the carburetor float bowl catches it. Nothing is pressurized and nothing is electronically controlled, which means the entire repair comes down to careful hands and the right sequence.

Sizing Up the Fuel Circuit

Before pulling anything apart, follow the fuel with your eyes. The petcock threads into the underside of the tank with ON, RESERVE, and OFF positions, giving you a positive shutoff ahead of the hose. That valve is what makes this job so much less involved than the same repair on a fuel-injected quad, which has no petcock, keeps its lines under pressure from an in-tank pump, and often uses locking plastic couplers rather than clamped barbs. On the 220 you have brass barbs, hose clamps, and a float bowl drain screw that lets you empty the downstream side on purpose.

Warning Signs a Rider Can Catch Early

Most failing hoses give notice. A fuel odor around the machine usually arrives before anything drips, because a slow seep can evaporate off warm metal without leaving a mark. Once the leak grows, you get a wet patch on the hose and then a stain or a puddle on the floor under the engine after the quad has sat overnight. Look closely at both barbs for a caked ring of dust, which forms where fuel has been weeping and drying for months.

Performance changes are the second category. A hose whose liner has swollen or partially collapsed restricts flow, so the 220 idles normally and then bogs, stumbles, or acts starved once you open the throttle or climb a grade. It is easy to blame the carburetor for that, and plenty of owners have cleaned a perfectly good carb while the real restriction sat a few inches upstream.

The Slow Death of Rubber Fuel Line

Hoses harden because the plasticizers that make them soft gradually leave the rubber. Once those compounds are gone the tube is stiff and glossy instead of flexible, and heat radiating off the air-cooled cylinder speeds the process along. Dry, low-humidity climates make it worse by pulling moisture continuously out of the outer wall, which is why hoses in arid country crack years earlier than the same part elsewhere.

Working the other direction is ethanol. Blended pump gas draws water into the fuel and slowly breaks down the hose liner, and that damage concentrates on machines that sit for long periods with fuel still in them. The liner turns gummy, sheds material toward the float needle, and the hose can look entirely serviceable while it is deteriorating from within. On a Bayou this old, the calendar is a better guide than the eye.

Gear and Ground Rules

  • Nitrile or rubber gloves and a stack of clean rags
  • A shallow drain pan and a sealed container rated for gasoline
  • Replacement hose matched to the original inside diameter, bought slightly long
  • New clamps to replace the tired originals
  • Flat-blade screwdriver, small socket set, sharp utility blade

Ventilation is not boilerplate advice on a fuel job. Gasoline vapor is heavier than air and sinks toward the floor, where it lingers around heater pilots, floor outlets, and extension cord joints. Work outdoors or with the door raised fully, keep flame and sparks well away, and disconnect the battery before opening the system so nothing in the wiring can arc.

Getting the Old Hose Free

Close the petcock and pause a moment. Remove the seat and any panel in the way, position the drain pan, and open the float bowl drain screw so the carburetor empties into it. With the downstream side dry, loosen the clamp at the carburetor barb and slide it back along the hose rather than fighting it in place.

Thirty years of fuel have effectively glued the rubber to the brass. Twist the hose gently to break that varnish bond, then walk it off. If it refuses, slit it lengthwise with the blade and peel it away, protecting a fitting that is far more trouble to replace than a piece of hose. Repeat at the petcock end and catch the trickle that follows. This 2WD chassis keeps the run short and largely open, while a 4x4 quad has to route its line around front differential hardware and extra frame clearance points. Note where each clip and guide holds the hose before it is fully out.

Installation and the Final Leak Check

Use the old hose as a template and cut the new one to the same length. A hose left long will find a frame tube to chafe against or hang toward the header, which just recreates the leak you are fixing. Soften the ends in hot water, then press each one fully onto its barb until it seats against the shoulder.

Build it dry. Grease, oil, and silicone spray all ease assembly and all leave a film that fuel can eventually work its way through, turning a good clamp into a slow seep. Clean rubber on clean brass grips better without help. Set the clamps just behind the raised bead on each fitting and tighten evenly, aiming for snug rather than crushed since aged rubber deforms permanently under too much pressure. Guide the hose back through its original routing and confirm it cannot touch the cylinder head or exhaust anywhere along its length.

Close the bowl drain, open the petcock, and let gravity fill the line while you watch. Blot both joints with a dry rag and look at the cloth, which shows a seep long before your eyes will spot it on dark rubber. Start the engine, let it idle several minutes, and inspect again with everything vibrating, since that is when a marginal connection gives itself up. Turn the petcock to RESERVE briefly so the lower tank port gets tested too. While the system is drained, clean or replace the petcock screen and any small inline filter, an opportunity fuel-injected owners do not get because their filter lives inside the tank with the pump. Then reinstall the bodywork and ride it.
