Renewing the Fuel Hose on a 1992 Honda TRX300 Fourtrax 2X4

Ask an owner what finally sidelined a 1992 TRX300 Fourtrax and the answer is rarely the engine. It is usually fuel delivery, and often the culprit is a hardened hose that has been quietly restricting flow for a season or two. The good news is that this 2WD Fourtrax carries the simplest fuel system Honda ever built into a utility quad: a carburetor, a gravity feed, and a manual petcock threaded into the bottom of the tank.
Catching the Problem While It Is Still Cheap
A dying fuel line sends signals long before it strands anybody. The obvious one is a puddle, but that is usually the last symptom to appear, not the first. Before that you tend to get a smell, then a texture change in the hose, then a change in how the engine pulls.
- Gasoline odor that lingers in a closed shop hours after the machine has cooled
- Hose that feels stiff and glassy instead of springy, or shows chalky surface checking at the bends
- Varnish and caked dust in a ring at a barb, the signature of fuel seeping past a clamp
- Hesitation coming off idle, bogging on a long climb, or a lean stumble that comes and goes
- A wet stain on the frame rail or a drip onto the floor, especially when parked nose down
Since gravity supplies the only pressure in this system, an internally collapsed hose starves the carburetor without ever showing a drop of leakage. Owners chase that symptom into jets and float settings for weeks. Squeeze the hose first.
The Two Ways Rubber Dies
Heat is the first attacker. The air-cooled 282cc single radiates constantly, and every heat cycle drives more plasticizer out of the hose compound. As the rubber stiffens it loses the ability to absorb engine vibration and chassis flex, so hairline cracks open where the hose bends and where clamps hold it under load. Arid climates accelerate the whole process because low humidity dries the hose wall faster, and UV exposure on a quad stored outdoors piles on more damage.
Ethanol is the second. Blended pump gas left standing during a layup pulls moisture in and works on the inner liner, leaving the bore soft, swollen, or gummy while the outer wall keeps getting harder. Debris shed from that liner heads straight for the float bowl. Given the age of any 1992 Fourtrax, a hose that looks fine may already be finished internally.
Assembling Parts and Setting Up the Space
You will want nitrile gloves, eye protection, an approved sealed fuel container, a wide drain pan, gasoline-rated hose in the original inside diameter, fresh clamps, a flat-blade screwdriver, needle-nose pliers, sockets for the seat and side cover, a razor knife, a short piece of scrap hose for the bowl drain, and a real stack of rags.
Then handle the environment before the fuel. Gasoline vapor is heavier than air, meaning it sinks and collects along the floor where pilot lights, shop heaters, and power strips sit. Push the Fourtrax outside or open the garage completely and get a cross breeze moving at ground level, because a ceiling fan does nothing for vapor sitting at ankle height. Shut off every ignition source, let the exhaust cool before you reach across it, and pour drained fuel only into a container you can seal.
Taking the Old Line Out
Close the petcock and watch for a moment to be sure it holds. If the valve seeps, drain the tank rather than fighting a running trickle. Pull the seat and left side cover to expose the valve and the hose run down to the carburetor. Connect your scrap hose to the float bowl drain, back the screw out, and let the bowl empty into the pan. This is the step that keeps the job tidy.
An injected quad would need its pump fuse pulled and its rail bled before any fitting came loose. On this carbureted Fourtrax, a closed petcock and an empty bowl are the entire preparation. Slide both clamps back, twist each hose end to break the varnish seal, and work it off the barb. When a hose has bonded itself in place, split it lengthwise with the knife and peel it away instead of prying on the fitting. The 2WD chassis keeps the run open and direct, without the front differential hardware that lengthens the routing on 4x4 models.
New Hose, Clamps, and the Final Check
Cut the replacement to match the old piece exactly. Too long and it sags onto the cylinder head or rubs a frame tube; too short and it pulls at both fittings until it works off one. Push each end on dry, seating it fully against the shoulder of the barb, and use nothing slippery to help it along. Grease, oil, and silicone all leave a film on the sealing surface that fuel will follow, which is why a properly clamped hose can still weep. Hot water on the hose end is the only assistance you need.
Set the new clamps just behind the raised bead on each fitting, position the screws where a screwdriver can reach them, and tighten evenly until the hose stops rotating by hand. Return the line to its original clips so it hangs clear of the header and steering. Close the bowl drain, open the petcock, and let the machine sit five minutes with a dry rag beneath each joint. Start it and inspect again at idle, since vibration finds joints that pass a static test. Finally, clean the sediment screen behind the petcock while you have access, because it holds the debris the old hose was shedding and a plugged screen will imitate the very starvation you set out to fix.
