How to Swap the Fuel Line on a 1992 Honda TRX200D

The single most useful thing about servicing fuel on a 1992 TRX200D is that lever under the tank. This is a carbureted machine, gravity-fed, with a petcock you can close by hand, and that means no pressure to bleed and no pump to disable before you get started. Turn it off and the job is already half controlled.
Turn the Petcock Off First
Reach under the left side of the tank, rotate the valve to the off position, and confirm that flow has actually stopped before going further. On this Fourtrax, fuel simply falls from the tank through the petcock, down a short rubber hose, and into the carburetor float bowl. Nothing pushes it and nothing holds residual pressure, so once the valve is closed the only fuel you have to deal with is what already sits in the hose and bowl. Drop a pan under the carburetor, back out the float bowl drain screw, let it empty, and snug the screw again. That single step keeps most of the gasoline off your garage floor.
What Age Does to a Fuel Hose
Rubber fuel line has a finite life, and on a machine from the early nineties it has usually been exceeded. Years of heat cycling drive the plasticizers out of the compound, and the hose that was once soft turns rigid and chalky until vibration cracks it, almost always at the bend near a fitting. Dry climates hasten the hardening by pulling moisture out of the hose wall from the outside in. On the inner surface, ethanol-blended pump gas absorbs water and degrades the liner, softening the bore and leaving gummy residue when fuel sits for months at a stretch. Both processes run whether the quad is ridden or parked, which is why a low-hour TRX200D can still be running hose that is well past due.
The Symptoms Owners Notice
Watch for the following:
- Fuel dripping or pooling under the carburetor area after the machine has been sitting
- A gasoline smell that fills the garage or lingers around the quad
- Fine cracks, a glazed appearance, or a stiff section that will not compress between your fingers
- Sputtering under load, bogging on a climb, or an engine acting starved with plenty of fuel in the tank
- A ring of caked dirt at the petcock spigot or carburetor inlet where fuel has seeped and dried
Because there is no pressure in this system, leaks tend to show as visible drips rather than mist. That makes them easier to find but no less serious, since fuel dripping near a warm exhaust is a genuine hazard.
Getting Set Up Safely
Have these on hand before you begin:
- Nitrile or rubber gloves and eye protection
- A drain bucket or approved fuel container, plus more rags than you expect to need
- Low-pressure carburetor fuel hose in the correct inside diameter
- New hose clamps or a small clamp kit, because thirty-year-old clips rarely have any tension left
- Pliers, a small flat screwdriver, and sockets for seat and fender hardware
Ventilation is not a throwaway line here. Gasoline vapor is heavier than air and gathers along the floor exactly where you will be kneeling, so open the garage door completely or move the machine outside instead of relying on a window. Turn off any appliance with a pilot light, keep sparks and open flame out of the space, and set an extinguisher nearby.
Old Hose Removal on a 2WD Chassis
With the petcock closed and the bowl drained, remove the seat and whatever fender fasteners block your view of the hose. The TRX200D is a 2WD machine with no front differential filling the frame, so the run from tank to carburetor is short and largely open, and you can usually see both ends at once without pulling much apart.
Slide each clamp well back along the hose before disturbing the fittings. A hose that has hardened onto a spigot will feel welded in place; twist it gently to break the varnish bond rather than yanking, because the petcock body and carburetor inlet on a machine this old do not appreciate side load. When gentle persuasion fails, slit the hose lengthwise with a razor blade and peel it away from the spigot. Take a look at how the hose lies before it is fully out, so the replacement follows the same path clear of the frame, the throttle cable, and the exhaust.
Installing and Clamping the New Piece
Cut the new hose to the length of the old one and no more. Extra length lets the hose sag into hot or moving parts, while a piece cut short keeps constant tension on both spigots and can eventually pull loose. Slide each end all the way onto its fitting until it bottoms out, working dry. Grease, oil, and silicone spray have no place on a fuel fitting; they give gasoline a path to seep past the clamp, and gravity will happily exploit it. Half a minute in hot water is the right way to soften a hose end that resists.
Position new clamps just behind the bead on each spigot and tighten them evenly — firm enough to seal, not so tight they cut into the rubber. Check that the finished hose makes a smooth curve with no kink, since a pinched line restricts gravity flow and produces the same lean symptoms you were trying to cure.
Verifying Flow With No Weeping
Open the petcock and watch both connections closely for a few minutes without starting the engine. Fuel arrives immediately in a gravity system, so a poor joint reveals itself while everything is still cold and clean. Wipe both fittings with a dry rag, look again, then start the engine and let it idle while you inspect one final time with the hose warm and the carburetor full.
One extra step pays off on a TRX200D of this vintage: check the small filter screen at the petcock inlet while you have access to it. Sediment and ethanol residue accumulate there over the decades and cause the exact starved-for-fuel behavior a cracked hose does. Fresh line plus a clean screen is what actually restores dependable fuel delivery on this Fourtrax.
