How to Swap the Fuel Line on a 1991 Yamaha YFM350ER Moto–4

Installation Is Where Most People Go Wrong

Removing an old fuel line from a 1991 YFM350ER Moto–4 is easy. Putting the new one on correctly is where jobs get redone. Three details decide whether your repair holds: the hose has to be the right inside diameter so it grips the barb with genuine interference, it has to be cut to the same length as the original so it neither sags nor pulls, and it must go on completely dry. Grease, oil, and silicone spray have no business anywhere near a fuel fitting. Lubricant on the sealing surface gives gasoline a slick path to travel out from under the clamp, and it is behind a surprising number of leaks on brand new hose.

Push each end onto its barb until it bottoms against the shoulder. If the rubber fights you, dip that end in hot water for a few seconds to soften it, then slide it home. Set fresh clamps just behind the raised bead on each spigot and tighten evenly. Firm holds; crushing bites into the rubber and cuts a stress line that will weep later. Use new clamps rather than the originals, which have lost their spring over three decades.

The Fuel System You Are Working On

The 350ER is carbureted from end to end. A manual petcock threads into the underside of the tank with ON, RESERVE, and OFF, and one rubber hose lets gravity carry fuel to the carburetor float bowl. There is no pump generating pressure, no in–tank pump module, and no self–locking quick–connect coupler of the kind you would meet on a modern fuel injected utility quad. Turn the lever and flow stops, full stop.

Filtration amounts to a fine strainer screen on the petcock stem inside the tank plus the float bowl itself. There is nothing inline to catch debris, so anything a deteriorating hose sheds ends up in one of those two spots. Keep that in mind when the new line is on and you still want the fuel delivery perfect.

Why the Rubber Went Bad

Fuel hose degrades from both surfaces. Externally, heat cycling from the 348cc air–cooled cylinder drives plasticizers out of the compound, and the hose stiffens season after season until it cracks where it used to bend. Arid climates speed this up because dry air draws moisture out of the hose wall and leaves the rubber hard and glassy well ahead of schedule.

Internally, ethanol–blended pump gas is the aggressor. The alcohol in E10 attracts and holds water, and that mix is far harsher on early–1990s rubber than the fuel this quad was designed around. Fuel standing in the line through months of inactivity leaves gum and varnish in the passage while softening the liner. That hidden decay is why a hose can look perfectly usable and still be shedding material toward the carburetor.

Warning Signs to Watch For

  • A gasoline odor hanging around the quad hours after it was shut off
  • A wet stain or drip on the floor beneath the engine cases
  • Fine surface cracking, a chalky texture, or a rigid section you can feel by pinching
  • A grime–caked collar at a clamp where seeping fuel trapped dust and dried
  • Bogging as the throttle opens, or a lean surge while lugging in a tall gear
  • Cutting out on a long climb like an empty tank, then restarting normally

Prep Work and Gasoline Safety

Collect gloves, safety glasses, correctly sized fuel hose bought a few inches long, two new clamps, a flat–blade screwdriver, sockets for the seat and panel hardware, a sharp razor knife, a fuel–rated container, a short stub of scrap hose, and plenty of clean rags. Park a dry chemical extinguisher where you can reach it without looking.

Ventilation matters more than most people assume. Gasoline vapor is heavier than air, so it does not rise and disperse. It flows down, spreads over the floor, and pools in low corners exactly where a water heater pilot, a shop heater, or a grounded battery charger sits. Roll the quad outdoors if you can. Inside, get the door fully open and leave it open the entire time, shut off anything with a flame or spark, and keep the gloves on so raw fuel is not stripping oils out of your skin.

Getting the Old Line Off

Turn the petcock to OFF. Take the seat off and loosen whatever panel is blocking a clean reach to the carburetor inlet. Fit the scrap hose onto the float bowl drain nipple, aim it into your container, and open the drain screw at the base of the carburetor to empty the bowl and the lower run of hose. Retighten the screw when the flow stops.

Slide both clamps a couple of inches clear of the barbs, lay a rag beneath the first joint, and twist the hose on the spigot before pulling. Decades of varnish effectively glue aged rubber to a fitting, and rotation is what shears that bond. An end that still refuses should be split lengthwise with the razor and peeled away in strips rather than levered, since a thirty year old petcock spigot and carburetor inlet both break easily. Note the routing and every guide as the hose comes out. This is a two–wheel–drive chassis with no front differential in the way, so the run stays short and reachable instead of taking the longer path a 4x4 utility quad forces around front driveline hardware.

Verifying the Repair

Turn the petcock to ON and wait several minutes without starting anything. Gravity loads both joints as soon as fuel arrives, so a poor seal declares itself before the engine turns over. Wipe each fitting with a clean pale rag so a slow weep leaves a visible mark instead of hiding on dark rubber. Then hit the starter, let the 350 idle a few minutes, and inspect again with the motor shaking, because vibration is what exposes a clamp that only barely seals. Reinstall the panels and seat only once both ends stay bone dry.

One last worthwhile step: back the petcock out of the tank and rinse its strainer screen in clean fuel. All the rubber crumbs and sediment the failing hose sent downstream landed there, and clearing it is what guarantees your fresh line delivers the full flow the engine expects.
