Removal Comes First, So Plan the Access

The bulk of the work on a 1991 YFM250 Moto–4 fuel line swap is getting to it, not replacing it. Begin by turning the petcock lever under the tank to OFF. This is a carbureted quad, so that lever is your fuel shutoff, and you do not need to pull a pump fuse or clamp the hose closed the way you would on a fuel injected machine with no petcock at all. Lift the seat off, then loosen whatever side panel or fender hardware improves your reach to the carburetor inlet.

Empty the fuel already trapped downstream before you open a joint. Push a short stub of scrap hose onto the float bowl drain nipple at the bottom of the carburetor, direct it into a fuel–rated container, and back off the drain screw. Once the bowl and the lower run of hose are empty, close the screw. Skipping this step is how a tidy job turns into a puddle on the garage floor.

Working the Hose Off Without Breaking Anything

Slide both clamps a couple of inches clear of the barbs so nothing is fighting you. Lay a rag beneath the first joint, because even a drained line holds a swallow of fuel. Then twist the hose on the spigot before you pull. Decades of varnish effectively glue old rubber to a fitting, and that rotation is what shears the bond. Straight yanking usually just tears the hose while the stuck end stays put.

If an end still refuses to release, slice it lengthwise with a sharp razor knife and peel it away in strips. Never lever against the petcock spigot or the carburetor inlet. Both are brittle after this many years, and replacing either turns a thirty minute job into a much larger one. As the hose comes out, note every guide it passed through and every frame edge it touched. The YFM250 is a two–wheel–drive chassis, so there is no front differential or extra driveline hardware forcing the line on a longer path the way a 4x4 utility quad often does.

What Killed the Old Line

Fuel hose degrades on two fronts. From the outside, repeated heat cycling from the air–cooled single drives plasticizers out of the rubber, and the compound stiffens a little more each season until it cracks instead of flexing. Dry climate riders see this arrive early, since low humidity pulls residual moisture out of the hose wall and leaves it glassy.

From the bore, ethanol–blended pump gas is the problem. Alcohol in E10 attracts and holds water, and that combination is much harsher on early–1990s rubber compounds than the fuel this Moto–4 was designed to run. Fuel standing in the line through months of inactivity does the most damage, softening the liner and leaving gum and varnish in the passage. Because that failure starts inside, a hose can look perfectly acceptable and still be sending crumbs of rubber toward the carburetor, which is why age is a legitimate reason to replace it.

Symptoms You Should Not Ignore

  • Raw gasoline smell around the quad hours after it was last run
  • A damp patch or small puddle on the floor beneath the engine cases
  • Fine cracks, a chalky texture, or a hardened section you can feel by pinching the hose
  • A grimy collar at a clamp where weeping fuel has trapped dust and dried
  • The engine bogging as the throttle opens, or surging lean at a constant pace
  • Cutting out on a long climb like an empty tank, followed by a normal restart

Parts, Tools, and Handling Gasoline Properly

You need fuel hose in the correct inside diameter for the YFM250, two new clamps in the original style, gloves, eye protection, a flat–blade screwdriver, a socket for the seat and panel fasteners, a razor knife, a container for drained fuel, and clean rags. Buy the hose a few inches long so you can trim it to match the original precisely, and do not plan on reusing forty year old clamps that have lost their spring.

Ventilation deserves a real mention. Gasoline vapor is denser than air, so it sinks and travels along the floor rather than rising and dispersing. It collects in low corners exactly where a water heater pilot, a shop heater element, or a grounded battery charger sits. Do this outside if you have the space. Inside, open the garage door completely for the whole job, shut off anything with a flame or a spark, keep a dry chemical extinguisher close, and wear the gloves so raw fuel is not soaking into your hands.

Installing the New Hose

Cut the replacement to the exact length of the piece you removed. Too much hose sags toward the exhaust or loops into the frame, and too little leaves both fittings under permanent tension. Push each end on dry until it seats fully against the barb shoulder. If it fights you, dip the end in hot water for a few seconds to soften the rubber, then slide it home. Keep grease, oil, and silicone entirely away from the fittings. A lubricated sealing surface gives gasoline a slick path to migrate under the clamp, and that single mistake is behind a surprising number of leaks on freshly installed hoses.

Position each new clamp just behind the raised bead on its spigot and tighten evenly. Firm holds; crushing bites into aged rubber and eventually weeps. Feed the hose back through the original guides so it stays clear of hot metal and does not pull when the handlebars swing to full lock.

Leak Check and Finishing Touches

Turn the petcock to ON and wait several minutes without starting anything. Gravity loads both joints as soon as fuel reaches them, so a poor connection announces itself early. Wipe each fitting with a clean pale rag so a slow seep leaves a visible mark instead of blending into dark rubber. Next, start the engine and let it idle while you inspect again, because vibration is what reveals a clamp that only just seals.

Before the panels go back on, unthread the petcock and rinse its strainer screen in clean fuel. Everything the old hose shed while it was breaking down landed there, and on this YFM250 that screen and the float bowl are the only filtration between the tank and the engine. Clear it and the fresh line will flow the way it should.
