Replacing the Carburetor Fuel Hose on a 1991 LT-F250 Quadrunner

There is one rule that outranks every wrenching tip in this article: gasoline vapor is heavier than air. It sinks to the floor, pools there, and drifts sideways along the ground rather than rising and dispersing. That is why a cracked window at head height accomplishes nothing while you have an open fuel fitting on a 1991 Quadrunner 250. Work outside, or with the garage door fully open and air moving across the floor, and keep every heater, flame, hot work light, and spark source completely out of the space.

Setting Up Safely and Gathering Supplies

Pull the negative battery cable before anything comes apart, so a dropped tool cannot arc across a terminal while fuel is exposed. Wear gloves the entire time, because gasoline strips skin oils in seconds. Keep drained fuel in a sealed, fuel-rated container rather than letting an open pan evaporate beside you. With that settled, gather:

  • Replacement hose rated for gasoline in the original inside diameter
  • New clamps or spring clips sized to that hose
  • A fresh inline filter if your machine has one in the run
  • Nitrile or rubber gloves and eye protection
  • A catch pan and a sealed container for drained gas
  • Flat-blade screwdriver, needle-nose pliers, razor knife, clean rags

Identifying the Fuel Delivery Setup

The 1991 LT-F250 is carbureted and gravity fed. A manual petcock at the tank controls flow, a short rubber line drops down to the Mikuni carburetor, and there is no electric pump or pressurized section anywhere in the system. Rotating the petcock lever to off actually stops the fuel, so the pressure-bleeding routine required on fuel-injected machines — pulling a pump relay, cranking until the engine stalls, easing off a locking coupler — simply is not part of this job. Both hose ends are plain barbs with clamps.

Two other carbureted advantages are worth noting. The float bowl has a drain screw, so you can empty residual fuel on purpose into a pan. And any filter in this circuit sits inline where you can see and change it, rather than living inside the tank as part of a pump assembly the way an injected system arranges things.

Why the Original Hose Has Reached Its Limit

Fuel line hardens as the plasticizers that keep the rubber pliable slowly leave the wall. Heat from the air-cooled single drives that migration faster, and once the hose has gone stiff it no longer conforms around a barb to seal. Engine vibration then opens fine cracks, always starting at the bends where stress concentrates.

Dry climates shorten the clock further, since low humidity pulls moisture from the rubber and embrittles it from the outside inward. Ethanol-blended gas comes at the wall from the inside, absorbing water and degrading the liner so it softens and releases material toward the carburetor. Fuel that sits unused for months leaves gum and varnish that can restrict the passage while the hose exterior still looks acceptable. On a quad this old, the hose is due regardless of appearance.

Symptoms Pointing at the Line

  • A damp spot or puddle on the floor beneath the tank after the Quadrunner has been sitting
  • Persistent gasoline smell around the machine hours after shutdown
  • Visible cracking or a chalky, hardened surface on the hose
  • A dust-caked ring at a fitting where fuel has been seeping and drying
  • Bogging when the throttle opens, a lean stumble at speed, or the engine behaving as though the tank were empty when it is not

Working the Old Line Loose

Turn the petcock off and let the engine run until it dies, using up whatever sits downstream. Slide the pan beneath the carburetor, back out the float bowl drain screw, and let the bowl empty. Remove the seat and any fender or console panel blocking access, then follow the hose from petcock to carburetor and note the clips and guides holding it in place.

Walk the existing clamps back along the hose with pliers. Twist the hose a quarter turn at each barb to break the varnish that has bonded it, then pull it straight off. If the rubber has hardened onto a fitting, do not escalate the force — slit it lengthwise and peel it away in strips, because the petcock spigot is soft and a bent one means removing the tank. This being a 2WD chassis, there is no front differential or driveshaft crowding the frame, so nothing extra needs to be threaded around on the way out.

Installation and the Final Leak Check

Cut the new hose to match the original length exactly. Excess length sags into a frame tube or steering component and eventually chafes through; a piece cut short keeps both fittings under permanent strain as the engine rocks. Slide the clamps on loose, then push each end fully onto its barb until it bottoms against the shoulder. Fit it dry — no grease, no oil, no silicone spray. Lubricant on a sealing surface gives fuel a path to creep out and can carry residue into the carburetor. A brief dip in hot water is the right way to soften stiff new rubber. Position each clamp just behind the raised bead on the barb and tighten firmly and evenly, stopping well short of cutting into the hose wall. Point any inline filter's flow arrow toward the carburetor and support it so its weight does not hang on the hose, then route the line through its factory guides clear of the exhaust and cylinder head.

Close the drain screw, Reconnect the battery, and open the petcock. Give gravity a minute to fill the line and bowl, then wipe both joints with a clean rag and watch closely for fuel reappearing. Start the engine, let the LT-F250 idle for several minutes, and inspect again while it vibrates, since running conditions reveal seeps a static check will never show. Blip the throttle a few times and run a dry rag along the underside of the hose where you cannot see. Once both connections stay completely dry, reinstall the bodywork and put the machine back to work.
