Fuel Line Replacement on a 1991 Suzuki LT-F160 Quadrunner 2x4

The 1991 LT-F160 Quadrunner is about as simple as a four-wheeler gets, and its fuel system is the clearest example of that. This 160cc two-wheel-drive machine is carbureted, with a petcock mounted at the tank, a short run of rubber hose dropping to the carburetor, and gravity doing all the work in between. There is no fuel pump to depressurize and no electronics to worry about, which makes replacing a cracked or hardened line one of the most approachable jobs on the whole quad.

Why the Original Hose Cannot Last Forever

Fuel hose ages whether the machine runs or sits. Heat from the air-cooled single slowly drives the plasticizers out of the rubber, and once those additives are gone the hose loses its flexibility and turns stiff and glassy. Then every bit of frame flex and every bend in the routing becomes a place for cracks to start. Dry, low-humidity air makes it happen faster, pulling residual moisture out of the hose wall and hardening it from the outside in, which is why desert-country Quadrunners often have brittle line even with modest hours.

Ethanol-blended gasoline was not part of the picture when this quad was built, and it works on the hose from the inside. Alcohol carries water into the fuel and steadily degrades the inner liner, so a machine that has sat for long stretches with fuel in the line can be gummy and soft internally while the exterior appears passable. Anything that flakes off that liner heads straight for the carburetor jets, which is a frequent culprit behind poor idle and stumbling on a 160.

What a Failing Line Looks and Smells Like

  • A small puddle or damp patch of gasoline under the frame after the Quadrunner has been parked, especially with the petcock left on
  • A persistent fuel smell around the tank that does not clear up
  • Fine cracking, a chalky gray surface, or a length that stays creased after you squeeze it
  • Bogging under load, a lean stumble on a hill, or the engine acting starved with fuel still showing in the tank
  • A dust-caked ring at the petcock or carburetor fitting where fuel has weeped and dried

A hose that has swollen shut internally can restrict flow without leaking at all, so do not clear the line just because nothing has dripped on the floor.

Gathering Tools and Setting Up Safely

Have this on the bench before you touch anything:

  • Rubber or nitrile gloves and eye protection
  • A drain bucket or sealed fuel-rated container
  • Replacement hose in the correct small inside diameter for this LT-F160, cut long and trimmed to fit
  • New spring clamps or small worm-gear clamps
  • A flat screwdriver, pliers, and a razor knife
  • Clean rags and a small pan for the float bowl

Even without pressure in the system, gasoline demands care. Vapor is heavier than air and settles low across the floor, so work outdoors or with the shop door raised all the way instead of relying on a window. Shut off pilot lights and heaters and keep sparks and open flame well clear until the job is finished.

Shutting Off Fuel and Getting the Old Line Out

Turn the petcock to the off position, which is the advantage a carbureted quad hands you that a modern injected machine cannot. Remove the seat and the fuel tank cover or front panel as needed so you can see the valve, the hose, and the carburetor inlet clearly. On this two-wheel-drive chassis the run is short and largely unobstructed, with no front differential or extra driveline hardware crowding the path the way a 4x4 layout would.

Slide a pan under the carburetor and open the float bowl drain screw to empty the bowl and the hose below the valve, then close it once the flow stops. Move each clamp well back along the hose before separating a connection. Decades of varnish will have bonded the rubber to both barbs, so twist gently to break that bond rather than pulling hard on the petcock outlet, which is easy to crack. If a section refuses to let go, slit it lengthwise with the razor and peel it off in halves.

Installing the New Hose

Cut the replacement to the same length as the piece you removed. Too short strains the fittings, too long lets the hose sag against the engine or rub on a frame tube. Work each end fully onto its barb, past the raised bead, and do it dry. Grease, oil, and silicone have no place on a fuel fitting, since a lubricant film on the sealing surface works against the clamp instead of helping it. If the hose feels stiff, dip the end in hot water for a few seconds and it will slide right on.

Set the new clamps just behind the bead at the petcock and at the carburetor, tightening evenly and firmly without digging into the rubber. Then sight down the finished run and confirm there are no kinks. Because this is a gravity-feed system with no pump to overcome a restriction, a single kink is enough to starve the carburetor and leave you chasing a problem you just created.

Making Sure the New Joint Stays Dry

Open the petcock and let fuel gravity feed into the line and float bowl with the engine off. Watch both fittings for a full minute, then wipe each one with a clean rag and check by feel for fresh dampness. Fire the Quadrunner and inspect again while it idles, since vibration exposes a joint that looked sealed when the machine was still.

While access is easy, glance at the screen inside the petcock or the small inline filter if your LT-F160 has one, because a new hose does nothing about a restriction ahead of it. Once you have several minutes of leak-free running and no lingering fuel smell, put the tank cover and seat back on and get back to work.
