The 1991 Trail Boss 350 comes from an era when fuel systems were refreshingly simple, and that simplicity works in your favor here. This machine is carbureted, which means there is a manual fuel valve on the tank you can shut off before touching anything, and no pressurized circuit waiting to spray you when a fitting comes loose. On a quad this age, the fuel line is almost certainly overdue regardless of how it looks.

Gravity, a Fuel Valve and a Simple Circuit

Fuel leaves the tank through a petcock, travels down a length of rubber hose, and arrives at the carburetor. Turn that valve to the off position and flow stops, which is a luxury owners of modern injected machines do not get. Many Polaris four-strokes of this generation also use a small pulse-operated fuel pump driven by crankcase pressure to lift fuel to the carburetor, so trace the hose carefully before you cut anything. If your Trail Boss has one, you are dealing with a short section from the petcock to the pump, another from the pump to the carburetor, and a separate pulse line to the engine. Replace whichever sections are hardened rather than assuming there is only one piece of hose in the system.

Being a two-wheel-drive chassis, this Trail Boss keeps the routing straightforward. There is no front differential or front driveshaft crowding the area, so the hose path is short and largely unobstructed once the seat and fuel tank cover are out of the way.

What Three Decades Does to Rubber

Fuel hose starts life soft because of plasticizers blended into the compound, and every heat cycle drives a little more of that additive out. After thirty-plus years the material is typically hard, glassy, and unable to flex with the chassis, which is exactly when cracks begin appearing at bends and directly behind the fittings. Dry-climate machines get there sooner, since low humidity draws moisture out of the hose wall and hardens it from the outside inward.

Ethanol-blended pump gas, which did not exist when this quad was built, attacks the inner liner. Alcohol content pulls in water and gradually breaks the liner down, and the damage runs fastest when the Trail Boss sits for months with fuel standing in the hose. That combination frequently produces a line that is brittle outside and gummy inside, shedding particles that end up in the carburetor's jets.

The Signs Worth Catching Early

  • A gasoline puddle or damp spot on the floor beneath the tank or carburetor after the machine has been parked
  • A persistent fuel smell in the garage, which on a gravity-fed system means fuel is escaping while the quad simply sits
  • Visible cracking, a chalky gray surface, or a section of hose that stays dented after you pinch it
  • The engine bogging under load, running lean, surging, or acting as though it is low on fuel when the tank is not
  • Fuel weeping at a clamp, often leaving a varnished or dust-caked ring around the joint

A gravity-fed line that develops a crack can drain a fair amount of tank onto your floor overnight, so treat a fuel smell as urgent even if the machine still runs fine.

Tools, Gloves and Fresh Air

  • Nitrile or rubber gloves, because gasoline strips the oils out of skin immediately
  • A sealed, fuel-rated container for drained gas, along with a small pan to catch what comes out of the carburetor
  • Replacement fuel hose in the correct inside diameter for this machine, cut to match the original length
  • New hose clamps or a small clamp kit, since original clamps are usually as tired as the hose
  • A flat screwdriver, pliers, basic sockets, and a razor knife
  • Line-clamping pliers are handy for pinching a section closed if the petcock seeps, which is common on valves this old

Ventilation matters here as much as on any machine. Gasoline vapor is heavier than air and settles into a layer across the floor where it can find a water heater pilot or a plugged-in charger. Work outdoors or with the door fully open and a fan moving air out low across the space, shut down anything with a flame or spark, and keep a dry chemical extinguisher within reach.

Draining Down and Pulling the Old Hose

Turn the petcock to off first. Remove the seat and whatever cover panels stand between you and the tank outlet, then follow the hose to the carburetor so you understand the whole path before disturbing it. Place your pan underneath and open the carburetor's float bowl drain to empty the bowl, which keeps fuel from running back out the inlet when you pull the hose. If the petcock weeps even in the off position, pinch the line closed with clamping pliers rather than fighting it.

Slide each clamp well back from the barb before you twist anything loose. Original spring clamps often lose their grip and can be replaced without hesitation. Old hose bonds itself to brass fittings with fuel varnish, so twist gently to break the seal rather than pulling straight and hard, especially at the carburetor inlet where the barb is easy to bend. If a section will not release, slit it lengthwise with a razor and peel it away.

Fitting New Line and Checking for Weeps

Cut the replacement hose to the same length as the piece you removed. Extra length lets the line sag against the engine or a frame tube and wear through, and it can also kink where the hose bends toward the carburetor. Push each end fully onto its barb until it bottoms out, and do it dry. No grease, no oil, no silicone on the fittings, because a lubricated sealing surface gives fuel a path to seep past the clamp. A few seconds in hot water softens a stiff hose end enough to slide on without a fight.

Position new clamps just behind the raised bead on each fitting and snug them evenly, firm enough to seal without cutting into the rubber. Route the hose through its original guides so it stays clear of the exhaust and away from any moving linkage. Close the float bowl drain before restoring fuel flow.

Now turn the petcock back on and watch. Fuel will fill the line by gravity, and every joint should stay bone dry while you inspect it closely, first by eye and then by wiping with a clean rag and looking again. Start the engine, let it idle several minutes, and check both connections once more, since vibration and warmth will find a marginal clamp that looked fine cold. Only after a leak-free idle and a slow lap around the yard should the covers and seat go back on.
